  • Modal analysis is an important and essential process in design of a high speed machining center. Generally, modal analysis of a built-in spindle system has not taken the work piece's shape and dimension into consideration. Since small and long work pieces influence greatly the natural frequency of the entire system, the high speed spindle system which continuously makes small machine parts by long work pieces for improvement of machining time has to consider the machining work pieces. Therefore frequency characteristics of the spindle system with long work pieces are studied in this paper.

  • In a high speed spindle system, it is very important to monitor the state of rotating rotor. Particularly in active control spindle system, the position sensor must provide feedback to the control system on the exact position of the rotor. In order to monitor the state of a high speed spindle exactly, High accuracy and wide frequency bandwidth of sensors are important. This paper describes the factors which has an effect on performances of inductive position sensor. We also report the experimental results that characterize the performances of the inductive position sensor.

  • This paper presents a method to identify the on-set of chatter by using the chatter frequency-spindle speed diagram for a milling spindle-workpiece system in face milling process. To this purpose, the eigenvalue problem approach using frequency response function is adopted for predicting both the chatter condition and chatter frequency. The chatter frequency -spindle speed diagram for various conditions is investigated throughout simulation and experiment to diagnose the chatter. The simulation and experimental results show that the chatter frequency-spindle speed diagram is useful for diagnosis of the on-set of chatter vibration.

  • At present many research projects on high-speed spindles are being conducted. These projects require a measurement technique which includes heat expansion, vibration and displacement measurement according to angular velocity. This paper presents the development of a measurement system for high-speed spindle displacement. The measurement system is based on $LabView^{(R)}$ and features the following sensors: optical sensor which reacts to the position of a marker on the spindle and enables two Laser Displacement Sensors(LDS). These Laser Displacement Sensors send their data to a DAQ(Data Acquisition Device). It is important that the delay time caused by the response times of the sensors as well as the sampling rate of the DAQ is considered because the spindle revolves at very high speeds.

  • The hydrostatic bearings have a relatively small run-out comparing to its shape error by fluid film effect in hydrostatic state as like pneumatic bearing and have a high stiffness, load capacity and damping characteristics. As there is no maintenance and semipermanent in these bearing type, it has been usually adopted as main spindle bearing for grinding machine. In this thesis, to develop hydrostatic bearing for high speed spindle, the cooler setting temperature, bearing clearance and nozzle pressure of belt-driven hydrostatic bearing are investigated. The bearing temperature is decreased, as the cooler setting temperature is lower, nozzle pressure is higher and bearing clearance is wider. The front temperature of bearing is nearly $8^{\circ}C$ higher than the rear one up to 13,000 rpm of spindle revolution. The thermal deflection of X-axis is ${\pm}16\;{\mu}m$ in range of 12,000 rpm-13,000 rpm. Therefore, it is conformed that the built-in motor hydrostatic bearing can be used to high speed spindle.

  • The spindle system with a built-in motor can be used to simplify the structure of machine tools, to improve the machining flexibility of machine tools, and to perform the high speed machining. To improve the competition power of price to quality, spindle design is very important. Because it possesses over 10 percent of machine tool's price. The latest machine tools have rotational frequency and excellent about might and precision cutting. So it requires static and dynamic strength in the load aspect. In conclusion, the deformation of the spindle end have to extremely small displacement in static and dynamic load. In this study, On the assumption that the bearings that are supporting 24,000rpm high-speed spindle are selected in the most optimum condition, the natural frequency and deformation of the spindle end is obtained by FEM mode analysis. The Taguchi Method was used to draw optimized condition of bearing position and it's stiffness.

  • The built-in spindle motor for high-speed machine tools is designed and developed by Corporate R&D Institute of DAEWOO Heavy Industries LTD. The heat analysis program for the built-in spindle motor is developed by using lumped method. For the purpose of verification of the program comparison analyses between experiments and calculations are performed on the three motors ; DHI prototype of built-in spindle motor built-in spindle motor sample A and sample B As results calculated temperature distributions are in good agreement with the test results within the average error of 10% Calculated results of all the built-in spindle motors show that maximum temperature rise at high speed remains in the operating condition without exceeding the permitted limit but they exceeded the permitted limit of temperature rise at low speed.

Estimation of the Cutting Torque Without a Speed Sensor During CNC Turning

  • In this paper, the cutting torque of a CNC machine tool during machining is monitored through the internet. To estimate the cutting torque precisely, the spindle driving system is divided into two parts: electrical induction motor part and mechanical part. A magnetized current is calculated from the measured three-phase stator currents and used for the total torque estimation generated by a spindle motor. Slip angular velocity is calculated from the magnetized current directly, which gets rid of the necessity of a spindle speed sensor. Since the frictional torque changes according to the cutting torque and the spindle rotational speed, an experiment is adopted to obtain the frictional torque as a function of the cutting torque and the spindle rotation speed. Then the cutting torque can be calculated by solving a $2^{nd}$ order difference equation at a given cutting condition. A graphical programming method is used to implement the torque monitoring system developed in this study to the computer and at the same time monitor the torque of the spindle motor in real time through the internet. The cutting torque of the CNC lathe is estimated well within an about $3\%$ error range in average in various cutting conditions.

  • Active magnetic hearings allow much high surface speed than conventional ball bearings and therefore greatly suitable for high speed cutting. This paper describes a design and test of an active magnetic bearing system with 16-pole radial magnets. The spindle is originally designed for a CNC lathe and driven by outer motor with 5.5 kW power and maximum speed 10,000 rpm. Considering static load condition and geometric restrictions, radial magnet is designed 16-pole type for smaller outer diameter of the spindle system. Dynamic system characteristics such as natural frequency, critical speed, stiffness, damping and system stabilities are simulated with a rigid rotor model including direct feedback controller. The designed spindle system is realized with digital PIDD controller to compensate phase lag of PWM amplifier and magnet coils. With levitation and step response experiment the control system characteristics are tested, and the spindle is rotated up to 10,000 rpm stab1y.

  • This paper presents analysis of dynamic characteristics of a high-speed milling spindle with a drawbar and a built-in motor. The spindle system with a built-in motor can be used to simplify the structure of machine tools, to improve the machining flexibility of machine tools, and to perform the high speed machining. In this system the shaft is usually assumed as a rigid rotor. In this paper, the modal characteristics of drawbar in high-speed milling spindle system due to supporting stiffness between drawbar and shaft and considering the mass and stiffness effects of the built-in motor's rotor are analyzed by numerical method. The result shows enough stiff supports must be provided between shaft and drawbar to prevent occurring drawbar vibration lower than the natural frequency of 1st bending mode of spindle. And considering the mass and stiffness of built-in motor's rotor is important thing to derive more accurate results.
