The striations parallel to the casting direction are the characteristic defects occurring during the unidirectional solidification of nonferrous metals such as pure Al and Sn. It has been known that the defects affect the recrystallization temperature as well as the mechanical and electrical properties of Al. However, it has not been still known about the effect of casting factors such as the casting speed, rod diameter of cast metals, and alloying elements on the occurrence of striations. In the present study, these casting factors affecting the occurrence of striation were investigated by adopting the quantitative examination of striations. Also, the relation between striation defects and feathery grain, which are very similar to the striation defects, was studied.
This study was performed to clarification of the formation of weld discontinuities in the dissimilar laser fusion zone. Welding parameters were beam power of 1300, 1430, 1560, and 1700 W and travel speed of 1, 1.3, and 1.7 m/min. Most cavities in the fusion zone were observed near the tip. Cavities in the fusion zone observed to be formed and grown from pores in the tip. More cavities were formed as the beam position moves to the tip side. Small cavities were decreased but large cavities were increased when the energy input increased. W content in the fusion zone was increased with heat input and as the beam position close to the tip. In the fusion zone, W content in the dendrite boundary was increased with heat input. Considering the propagation path and fracture morphology, cracks were solidification cracking, and were initiated and propagated along the dendrite boundaries. The formation of cracks might be related with the W rich ${\mu}$ phase which was formed in the grain boundaries and dendrite boundaries.
RP techniques have inherent disadvantages caused by their working principles: stair-stepped surface of parts due to layer-by-layer stacking of layers, low build speed caused by line-by-line solidification to finish one layer, and post processing to improve surface finish, etc. The objective of this study is to propose a new RP technique, variable deposition manufacturing (VDM), which can make up for the disadvantages of the existing RP techniques, and to develop an apparatus to implement the technique. The proposed process can greatly reduce the building time and improve the surface finish of parts generated. The experiments are carried out to obtain the range of temperature of molten material to maintain its fluidity and to investigate the effect of gas cooling on the preservation of the slopes. Based on the results, some simple shapes such as a line-shape. an S-shape, and a circle-shape were fabricated from Ethylene Vinyl Acetatecopolymer (EVA). In order to examine the applicability of VDM to more general shapes, a tensile specimen and a yo-yo shape were manufactured by the proposed RP method using EVA material as the first trial approach. The present basic study has shown the possibility of a practicable utilization of the proposed VDM process to prototyping of a general three-dimensional shape.
The continuous casting process has been adopted increasingly in recent years to save both energy and labor. It has experienced a rapid development in the production of semi-finished steel products, replacing the conventional route of ingot casting plus rolling. To achieve this good merit, however, more studies about a heat transfer mechanism between roll and slab are needed. So this paper shows the results of the deformation behavior of steel cast slabs, which are about the solidification and heat transfer. This study is used to prevent internal cracks of a slab in a bending and unbending zone. The value of moving strand shell bulging between two supporting rollers under ferrostatic pressure and slab-self weight has been computed in terms of creep and elastic-plasticity. The high strand distributions in solidified shell undergoes a series of bulging are calculated with boundary condition a very closed to continuous steel cast slabs productions.
Laser welding of ASTM no. 1060 Al plate with a pulsed Nd: YAG laser of 200W average power was performed for end capping of KMRR nuclear fuel elements In this research, we performed basic welding experiments. Firstly, laser output parameters which affect laser welding parameters were studied by changing laser input parameters for effective welding of 1060 Al plates. We found that laser power density and pulse energy are important parameters for smooth bead shape. Secondly, welding parameters which affect weld width-to-depth ratio were studied by changing power density and pulse energy, shielding gas, and defocusing. We found that power density must be higher than 0.3 Mw/cm$^{2}$ pulse energy must be higer than 3 J. travel speed must not exceed 200mm/sec, laser focus must be existed beneath 2-3mm from plate surface and helium is proper shielding gas. Thirdly, we studied the weld defects of Al-1060 such as crack and porosity in lap-joint welding. We designed new welding geometry for crack free welding of Al-1060 plates, and obtained crack free weldment but with lack of fusion. However, with Ti, Zr grain refiner elements, we can weld Al plates without solidification hot crack. Finally, we studied the origin of porosity by changing shielding gas. And we found that porosity was resulted from entrapment of shielding gas by the collapsing keyhole.
In the super slow speed die casting process, the casting defects due to melt flow should be controlled in order to obtain sound casting products. The casting defects that are caused by molten metal were cold shut formation, entrapment of air, gas, and inclusion. But the control of casting defects has been based on the experience of the foundry engineers. The calculation of simulation can produce very useful and important results. The calculation data of die casting process condition from the computer simulation by the Z-CAST is made to insure that the liquid metal is injected at the right velocity range and that the filling time is small enough to prevent premature solidification. The parameters of runner shape that affected on the optimized conditions that was calculated with simple equation were investigated. These die casting process control techniques of automobile valve body mid-plate have achieved good agreement with the experimental data of tensile strength, hardness test, and material structure photographies satisfactory results.
금속 소재부품의 제조 형태가 복잡해지고 소비자의 요구가 다양함에 따라 금속 3D 프린팅 연구가 활발히 진행되고 있다. 본 연구에서는 우주 발사체의 엔진 연소 노즐 부품에 적용 가능한 스테인레스 316L계 금속을 3D 프린팅 방식으로 제조하고 이에 대한 기계적, 화학적 특성 상관 연구를 진행하였다. 금속 3D 프린팅 기술은 레이저원을 이용하여 분말을 급속 용융과 응고를 반복됨에 따라 기존의 주조 응고와는 다른 미세 조직 형태를 나타내고, 이에 따라 기계적 물성이 변화함을 관찰하였다. 특히 개재물의 존재에 따라 기계적 특성이 변화하고 공정 조건의 변화에 따라 기공의 형태 및 위치등이 변화하는 것을 확인하였다.

Zinc wiping is a phenomenon used to control zinc-coating thickness on steel substrate during hot dip galvanizing by equipment called air knife. Uniformity of zinc coating weight in length and width profile along with surface quality are most critical quality parameters of galvanized steel. Deviation from tolerance level of coating thickness causes issues like overcoating (excess consumption of costly zinc) or undercoating leading to rejections due to non-compliance of customer requirement. Main contributor of deviation from target coating weight is dynamic change in air knives equipment setup when thickness, width, and type of substrate changes. Additionally, cold coating measurement gauge measure coating weight after solidification but are installed down the line from air knife resulting in delayed feedback. This study presents a coating weight control model (Galvantage) predicting critical air knife parameters air pressure, knife distance from strip and line speed for coating control. A reverse engineering approach is adopted to design a predictive, prescriptive, and descriptive model recommending air knife setups that estimate air knife distance and expected coating weight in real time. Implementation of this model eliminates feedback lag experienced due to location of coating gauge and achieving setup without trial-error by operator.
Rapid Prototyping(RP) techniques have their unique characteristics according to the working principles: stair-stepped surface of parts due to layer-by-layer stacking, low build speed caused by line-by-line solidification to build one layer, and additional post processing to improve surface roughness, so it is required very high cost to introduce and to maintain of RP apparatus. The objective of this study is to develop a new RP process, Variable Lamination Manufacturing using linear hotwire cutting technique and expandable polystyrene foam sheet as part material(VLM-S), and to investigate characteristics of part material, cutting characteristics by using linear hotwire cutting system and bonding. Experiments were carried out to investigate mechanical properties of part material such as anisotropy and directional tensile strength. In order to obtain optimal dimensional accuracy, surface roughness, and reduced cutting time, addition experiments were performed to find the relationship between cutting speed and cutting offset of hotwire, and heat generation of hotwire per unit length. So, adhesion strength tests according to ASTM test procedure showed that delamination did not occur at bonded area. Based on the data, a clover-shape was fabricated using unit shape part(USP) it is generated hotwire cutting. The results of present study have been reflected on the enhancement of the VLM-S process and apparatus.
7000계 알루미늄 합금은 다른 Al 합금에 비해 강도가 우수하여 주목을 받고있으며, 7000계 알루미늄 빌렛은 일반적으로 Direct-Chill (DC) 주조 공정을 통해 제조된다. DC 주조 공정으로 제조된 알루미늄 빌렛의 표면 결함은 주로 Exudation과 Meniscus freezing 현상과 관련이 있으며, 이는 합금 성분, 주조 속도 및 주조 온도의 영향을 받는다. 특히, 7000계 알루미늄 합금은 응고 과정에서 응고 온도 범위가 넓어 주조 결함이 발생하기 쉽다. 본 연구에서는 DC 주조 공정에 의해 제조된 Al-8Zn-2Mg-2Cu 합금 빌렛에 대한 표면 결함 변화에 대하여 조사하였다. 빌렛의 표면은 "Wavy" 또는 "Dot" 표면으로 관찰되었다. Wavy 표면은 낮은 주조 속도(200mm/min)와 온도(655℃)에서 Meniscus freezing 현상에 의해 형성되었으며, Concave 영역에서 Meniscus freezing 현상으로 인한 조성작 과냉으로 인해 미세한 수지상 조직이 관찰되었다. 반면에, 주조 온도가 높은 조건(675℃)에서는 Dot 표면이 기공 형성에 의해 형성되었으며, 높은 주조 속도(230mm/min)에서 제조된 Dot 표면을 갖는 빌렛에서는 높은 금속 수두압에 의해 Exudation 층이 형성되었다. Exudation 층의 Dot 영역과 Smooth 영역은 각각 미세한 수지상 형태와 주상정 형태의 조직이 관찰되었으며 이는 Dot 영역에서 가스 기공의 형성에 의한 결과이다.
