Agile Fabrication of a Sample by a Solid Freeform Fabrication System

  • This paper presents the basic concept of a Solid Freeform Fabrication System using a rapid prototyping procedure. The system can fabricate a ceramic model by laser cutting, accumulating, laminating and sintering of each slice. The system is mainly equipped with a laser apparatus, an x-y table, a material transfer system, and an electric oven. The system could fabricate a small object with smooth surface within comparatively short period of time. The system has also shown its effectiveness in terms of the direct application of the object without the secondary mechanical process. The fabricated sample could directly be applied and used to fairly wide practical areas.

  • Several Solid Freeform Fabrication Systems(SFFS) are commercialized in a few companies for rapid prototyping. However, they have many technical problems including the limitation of applicable materials. A new method of speedy prototyping is required for the recent manufacturing environments of multi-item and small quantity production. The objectives of this paper include the development of a novel method of SFFS, the ${CAFL}^{VM}$(Computer Aided Fabrication of Lamination for Various Material), and the manufacture of the various material samples for the certification of the proposed system and the creation of new application areas. For these objectives, the technologies for a highly accurate robot path control, the optimization of support structure, CAD modeling, adaptive slicing was implemented. In this paper, we design an algorithm that the cutting path of a laser beam which is controlled with constant speed. The laser beam is tangentially controlled in order to solve the inaccuracy of a 3D model surface. The designed algorithm for constant-speed path control and tangent-cutting control is implemented and experimented in the ${CAFL}^{VM}$ system.

  • Selective Laser Sintering(SLS) system consists of various element technologies. Main components of the system include a position control system, a speed control system of the roller, and nitrogen atmosphere furtherance for the powdered sintering. Other systems which make the core of the SLS system are build room and the feed room for powder epitaxial, a temperature control system, and a scan path generator for the laser. The powder material for laser sintering is necessary to produce prototypes in Solid Freeform Fabrication(SFF) based on SLS process. This powder material is sintered in powder room using $CO_2$ laser after spreading evenly using roller to reproduce mold via SFF. This study addresses an SFF system by using the SLS process which applies single laser system to enable manufacturing of 3D shape. And to evaluate applicability of the single laser system, experiments were conducted with optimal fabricating process.

  • Digital 3D Real Object Duplication System (RODS) consists of 3D Scanner and Solid Freeform Fabrication System (SFFS). It is a device to make three-dimensional objects directly from the drawing or the scanning data. In this research, we developed an office type SFFS based on Three Dimensional Printing Process and an industrial SFFS using Dual Laser. An office type SFFS applied sliding mode control with sliding perturbation observer (SMCSPO) algorithm for control of this system. And we measured process variables about droplet diameter measurement and powder bed formation etc. through experiments. In case of industrial type SFFS, in order to develop more elaborate and speedy system for large objects than existing SLS process, this study applies a new Selective Dual-Laser Sintering (SDLS) process and 3-axis Dynamic Focusing Scanner for scanning large area instead of the existing f lens. In this process, the temperature has a great influence on sintering of the polymer. Also the laser parameters are considered like that laser beam power, scan speed, and scan spacing. Now, this study is in progress to evaluate the effect of experimental parameters on the sintering process.

  • Advances in Information Technology and in Biomedicine have created new uses for CAD technology with many novel and important biomedical applications. Such applications can be found, for example, in the design and modeling of orthopedics, medical implants, and tissue modeling in which CAD can be used to describe the morphology, heterogeneity, and organizational structure of tissue and anatomy. CAD has also played an important role in computer-aided tissue engineering for biomimetic design, analysis, simulation and freeform fabrication of tissue scaffolds and substitutes. And all the applications require precision geometry of the organs or bones of each patient. But the geometry information currently used is polygon model with none solid geometry and is so rough that it cannot be utilized for accurate analysis, simulation and fabrication. Therefore a case study is performed to deduce a transformation method to build free form surface from a rough polygon data or medical images currently used in the application. This paper describes the transformation procedure in detail and the considerations for accurate organ modeling are discussed.

  • It is possible to fabricate a three-dimensional (3D) shape using the solid freeform fabrication (SFF) technology. However, there are several problems in applying conventional SFF technologies to the direct manufacturing of a product. Hence, multimaterial SFF is gaining attention. Moreover, a 3D circuit device that is different from a conventional two-dimensional PCB can also be fabricated using multimaterial SFF. In this study, a hybrid system using fused deposition modeling and direct writing was designed for 3D circuit device fabrication.

  • Calcium phosphates are very interesting materials for use as scaffolds for bone tissue engineering. These materials include hydroxyapatite (HA) and tricalcium phosphate (TCP), which are inorganic components of human bone tissue and are both biocompatible and osteoconductive. Although these materials have excellent properties for use as bone scaffolds, many researchers have used these materials as additives to synthetic polymer scaffolds for bone tissue regeneration, because they are difficult to manufacture three-dimensional (3D) scaffolds. In this study, we fabricated 3D calcium phosphate scaffolds with the desired inner and outer architectures using solid freeform fabrication technology. To fabricate the scaffold, the sintering behavior was evaluated for various sintering temperatures and slurry concentrations. After the fabrication of the calcium phosphate scaffolds, in-vitro cell proliferation and osteogenic differentiation tests were carried out.

A study on the core technologies for industrial type digital 3D SFF system

  • Selective Laser Sintering (SLS) is a useful rapid prototyping technique for the manufacture of three dimensional (3D) solid objects directly from a scanning data. A new approach called a Selective Multi-Laser Sintering (SMLS) system has been developed at Korea Institute Machinery & Materials (KIMM) as an industrial type SFFS. This SMLS machine is built with a frame, heaters, nitrogen supply part, laser system. This system uses the dual laser and 3D scanner made in $Solutionix^{TM}$ to improve the precision and speed for large objects. The three-dimensional solid objects are made of polyamide powder. The investigation on each part of SMLS system is performed to determine the proper theirs design and the effect of experimental parameters on making the 3D objects. The temperature of the system has a great influence on sintering the polymer. Because the stability of the powder temperature prevents the deformation of each layer, the controls of the temperature in both the system and the powders are very important during the process. Therefore, we simulated the temperature distribution of build room using the temperature analysis with ANSYS program. Selected radiant heater is used to raise temperature of powder to melting point temperature. The laser parameters such as scan spacing, scan speed, laser power and laser delay time affect the production the 3D objects too. The combination of the slow scan speed and the high laser power shows the good results without the layer curling. The work is under way to evaluate the effect of experimental parameters on process and to produce the various objects. We are going to experiment continuously to improve the size accuracy and surface roughness.
