사이드 밀링 커터를 이용한 워엄 스크루 가공에서 공구 런아웃이 표면조도에 미치는 영향분석 (Investigation of Surface Roughness Characteristics according to Tool Runout Variations in Side Milling Cutter for Worm Screw)

  • A worm screw is widely used in a geared motor unit for motion conversion from rotation to linear motion. For mass production of a high quality worm, the current roll forming process is substituted with the milling cutter process. Since the milling cutter process enables the integration of all machining operations of worm manufacturing on a CNC(Computer Numerical Control) lathe, productivity can be remarkably improved. The tooling system for side milling cutter on the CNC lathe to improve machinability is developed. However, the runout of spindle and cutting tips are important factors to be considered for producing high quality worms because the tooling system has multiple tips. In this study, surface roughness variations accuracy according to runout was investigated in side milling cutter for worm screw. The result shows by simulation and experiment.

  • Due to increase of demands on safety and convenience for automotive vehicle, the use of DC motor, such as power window, seat adjusting, pedal adjusting, sunroof, electric shift motor and so on, is increasing rapidly in the whole world. Worm gear is an important part to transmit torque to another gear in gear mechanism of automotive DC motor. But with current forming process, it has some problems in manufacturing and the quality. Also, the characteristics of automotive parts such as price and mass-production limit the quality improvement. Recently several methods are used in order to reduce a worm screw machining time and to maintain precision. In this paper, we introduce whirling tool machining and side milling cutter machining as effective manufacturing method of worm screw and study on the cutting force of side milling cutter and whirling tool in worm screw machining.

Side Milling Cutter 를 이용한 Worm Screw 가공시 절삭 모델링을 통한 Cusp 예측 (A study on the forecast of Cusp by Cutting Modeling in Worm Screw Process by Side Milling Cutter)

  • Cutting force and face roughness have the largest influence on precision of a structure or processing efficiency in cutting processing. Thus cutting force model and face roughness model are necessary for this interpretation. In this paper, tool path model and face roughness model which consider the blade number of a tool and a revolution speed of tool and workpiece in the worm processing using side milling cutter are presented. This model was used to forcast the cusp. Experimental results show that the predicted cusp coincides with experimental one.

사이드 밀링 가공의 절삭력 측정 및 예측 (Prediction and Measurement of Cutting Force in Side-Milling)

  • There have been numerous studies on end milling processes. However, these have been restricted to the application of tools for special cutting purposes. A side milling cutter can handle long, deep, and open slots in a more efficient manner, and it provides the best stability and productivity for this type of milling. In this paper, a method to predict the cutting forces in side milling is described, and simulated cutting forces are compared with those obtained by cutting experiments. In particular, the side milling process easily generates relative motion between the tools and the workpiece because it produces intermittent cutting forces that cause vibrations over a wide frequency range. Therefore, the application of a dynamic cutting model instead of a static cutting model is appropriate to forecast the cutting forces more accurately.

공구경로 곡면을 이용한 이송속도 최적화 (Feedrate Optimization using CL Surface)

  • In mold machining, there are many concave machining regions where chatter and tool deflection occur since MRR (material removal rate) increases as curvature increases even though cutting speed and depth of cut are constant. Boolean operation between stock and tool model is widely used to compute MRR in NC milling simulation. In finish cutting, the side step is reduced to about 0.3mm and tool path length is sometimes over 300m. so Boolean operation takes long computation time and includes much error if the resolution of stock and tool model is larger than the side step. In this paper, curvature of CL(cutter location) surface and side step of tool path is used to compute the feedrate for constant MRR machining. The data structure of CL surface is Z-map generated from NC tool path. The algorithm to get local curvature from discrete data was developed and applied to compute local curvature of CL surface. The side step of tool path was computed by point density map which includes cutter location point density at each grid element. The feedrate computed from curvature and side step is inserted to new tool path to regulate MRR. The resultants wire applied to feedrate optimization system which generates new tool path with feedrate from NC codes for finish cutting. The system was applied to speaker mold machining. The finishing time was reduced to 12.6%. tool wear was reduced from 2mm to 1.1mm and chatter marks and over cut on corner were removed.

  • In this paper, we suggest a virtual machining system that can simulate cutting forces of ball end milling at the stage of part design. Cutting forces, here, are estimated from the machanistic model that uses the concept of specific cutting farce coefficient. To this end, we need undeformed chip thickness which is used for calculating chip load. It is derived from the Z-map data of a CAD model. That is, chip load is the height difference between the cutting tool and the workpiece at an arbitrary position. The tool contact point is referred from the cutter location data. On the other hand, the workpiece height is acquired from the Z-map model of a CAD data. From the experimental verification, we can simulate machining process effectively to the slot and the side cutting of ball end mill.

The finishing time was reduced to 12.6%, tool wear was reduced from 2mm to 1.1mm and chatter marks and over cut on corner were reduced, compared to the machining by constant feedrate. The machining time was shorter to 17% and surface quality and tool was also better than the conventional federate regulation using curvature of the tool path.

음향주파수 분석에 의한 엔드밀의 마모상태 추정에 관한 연구 (A Study on the Wear Estimation of End Mill Using Sound Frequency Analysis)

  • The wear process of end mill is so complicated process that a more reliable technique is required for the monitoring and controlling the tool life and its performance. This research presents a new tool wear monitoring method based on the sound signal generated on the machining. The experiment carried out continuous-side-milling for 4 cases using the high-speed-steel end mill under wet condition. The sound pressure was measured at 0.5m from the cutting zone by a dynamic microphone, and was analyzed at frequency domain. As the cutter impacts the workpiece surface, a situation of farced vibration arises in which the dominant forcing frequency is equal to the tooth passing frequency of the cutter. The tooth passing frequency appears as a harmonics form, and end mill flank wear is related with the first harmonic. It is possible to detect end . mill flank wear. This paper proposed the new method of the end mill wear detection.
