Usefulness Verification for Flexible Stretch Forming Process using finite Element Method (유한요소법을 이용한 가변 스트레치 성형공정의 적합성 검증)

  • This paper deals with a usefulness verification of stretch forming process using flexible die. The stretch forming method is widely used in aircraft and high-speed train industries for manufacturing of skin structure, which is made of sheet metal. A great number of solid dies are originally used and developed for specific shapes with respect to different curvature radii of the skin structures. Accordingly, flexible stretch forming process is proposed in this study. It replaces the conventional solid dies with a set of height adjustable discrete punches. A usefulness of the flexible die is verified through extensive numerical simulations of the stretch forming process for simply curved sheet plate. The elastic recovery is considered and formability evaluations are conducted through a comparison of symmetry plane configurations.

A Study on the Forming Characteristic of Inner Pyramid Structure Bonded Sheet Metal (피라미드형 내부구조재를 가지는 중공형 접합판재의 성형특성에 관한 연구)

  • The inner-structure bonded(ISB) sheet metal is defined as a composite sheet metal which has middle layer of truss-structure between two skin sheets. The characteristics such as ultra-light weight, high rigidity, high strength, etc are required especially for automobile parts. The characteristic of ISB sheet metal depends on inner-structure pattern or method of bonding. Pyramid type of crimped expanded metal is used for inner-structure and both of resistance welding and adhesive bonding are applied to make a specimen. As a result of compression test, it is appeared that forming limit is 10% reduction in thickness under a load of 8kgf per unit element(one inner-structure). In case of uniaxial tensile test the non-uniform surface integrity rather than the buckling of inner-structure happened at a load of 450kgf, which indicates elongation of 7.2% and thickness reduction of 13%. The eye-inspection method was applied to examine the defects occurring on the specimen during stretch forming. In case of biaxial stretch forming only the non-uniform deformation on the surface of a skin sheet could be observed. The forming limit in stretching of ISB sheet metal with the hemi-spherical punch of 150mm in diameter was 3mm in forming depth and 5% reduction in thickness.

  • Flexible die is more efficacious than fixed die which is generally used in stretch forming process in view of production cost. Accordingly, in order to verily the validity of the flexible forming process, curved thin skin structure forming analyses using the fixed and flexible die were performed. As results, merit and demerit with regard to the fixed and flexible die were confirmed. The result of the stretch forming process analysis using the flexible die was better than that using the fixed die in view of the elastic recovery. However wrinkles were occurred on the sheet material due to die cavities between the punches in the flexible forming process, thus the solutions against these problems were presented.

  • Meshfree approximations exhibit significant potential to solve partial differential equations. Meshfree methods have been successfully applied to various problems which the traditional finite element methods have difficulties to handle, including the quasi-static and dynamic fracture. large deformation problems, contact problems, and strain localization problems. A meshfree method based on the reproducing kernel particle approximation(RKPM) is applied to sheet metal forming analysis in this research. Metal forming examples, such as stretch forming and flanging operation, are analyzed to demonstrate the performance of the proposed meshfree method for largely deformed elasto-plastic material.

  • Generally, the forming process of sheet metal is very complex and difficult process because of many variables such as tool geometry, material properties and lubrication. In this view point, the numerical analysis of sheet metal forming process is very difficult. High speed computer is used to model complex sheet metal forming process on a reasonable time scale. The design and development of sheet metal parts in the automotive industry and the need for improved sheet forming process and reduced part development cost have led to the use of computer simulation in tool/die design of sheet metal pressing. HMC(Hyundai Mator Company) has invested to develop programs for analysis of sheet metal forming process with connection of Universities. As a result, several programs were developed. Recently, the commercial software, PAM-STAMP of ESI was installed and is being tried to application of it to the real automotive panels. This article reviews the ongoing activities on development and application of analytical modeling of sheet metal forming at HMC.

  • A sectional FEA program is developed lot analyzing forming processes of sandwich sheets, which are intensively used recently as a lightweight material of an automobile body. The aluminum sandwich sheet consists of two aluminum skins and a polyprophylen core in between. The aluminum sandwich sheet is dominantly effected by the bending effects in small radius of curvature, so that an appropriate description of bending effects is required to analyze the forming processes. For the evaluation of bending effects, the bending equivalent forces are calculated from the bending moment computed using the curvature of the tool and are added to the membrane stretch forces. To verify the validity of the developed program the sectional FEA results in stretch/draw forming Processes of a square cup and draw forming Processes of an outer hood panel were compared with the measurements.

  • A numerical method for analyzing non-isothermal, rigid-viscoplastic deformation problems has been presented. As an application, a stretch forming of sheet metals, including temperature effect, has been analyzed by a three-dimensional finite element method. Bishop`s step-wise decoupled method is adopted to solve thermomechanical coupling between deformation and heat transfer. Using the method, the effect of temperature on strain distribution during stretch forming is investigated. By comparison of the non-isothermal results with isothermal analysis, the importance of including temperature effects in the analysis of metal forming problems is emphasized. The predicted results were in good agreement with the existing experimental measurements at the different punch temperatures and dome heights investigated. It is also found that any increase of the punch temperature appeared to postpone the strain localization process by lowering the peak strain in the critical punch-sheet contact region and by normalizing strain distribution within the specimen.

  • It is clearly demonstrated that deeper cups could be formed by single and double stretch-drawings from smaller circular blanks due to such wall-thinning action than in the usual deep-drawing of larger blanks. From this fact, it is emphasized that the deep-drawability of a sheet metal Is not evaluated simply by the conventional L.D.R (limiting drawing ratio), but the depth of the drawn cup should also be taken into account. Many experimental data about various metals and thicknesses given in this paper offer a valuable information in this process for more general use which recommends to replace the conventional deep-drawing process by the stretch-drawing process both for single and double operations. In the single stretch-drawing, it is also confirmed that a deeper cup can be produced by raising the blank-holding force at later stage of operation.

  • A stretch forming method has been widely used in sheet metal forming process. Especially, this process has been adopted in aircraft and high-speed train industries for skin structure forming having a variety of curvature. Until now, solid dies, which are designed with respect to the specific shapes and manufactured as a single piece, have been usually applied to stretch forming process. Therefore, a great number of solid dies has to be developed according to the shapes of the curved skin structure. Accordingly, a flexible die is proposed in this study. It replaces the conventional solid dies with a set of height adjustable punch array. A usefulness of the flexible die is verified through a formability comparison with the solid die using finite element method considering an elastic recovery and the stretch forming apparatus with the flexible die is developed.

Friction Model for Finite Element Analysis of Sheet Metal Forming Processes (박판 성형공정 유한요소 해석용 마찰모델)

  • In order to find the effect of lubricant viscosity, tool geometry, forming speed, and sheet material properties on the friction in the sheet metal forming, friction tests were performed. Friction test results show that as the lubricant viscosity becomes lower, the friction coefficient is higher. When surface roughness is extremely low or high, the friction coefficient is high. The bigger die corner radii and punch speed are, the smaller is the friction coefficient. From the experimental observation, the friction model which is the mathematical expression of friction coefficient in terms of lubricant viscosity, roughness and hardness of sheet surface, punch corner radius, and punch speed is constructed. By comparing the punch load found by FEM using the proposed friction model with that obtained from the experiment in 2-D stretch forming, the validity and accuracy of the friction model are demonstrated.
