A Study on the Behavior of Wrinkles in Cup Drawing with AL alloy (AL합금의 용기 성형시 주름의 거동에 관한 연구)

  • The wrinkling in the flange and wall of a part is a predominent failure mode in stamping of sheet metal parts. In many cases this wrinkling may be eliminated by appropriate control of the blank holding forco(BHF), but BHF affects the draw depth. Gotoh had studied the wrinkles under 0.02mm in height. In general, the height of wrinkles could be limited under 0.2mm practically. Therefore small BHP can be allowed so that the depth of drawing could be increased. Authors research the variation of the wrinkles in flange in the course of cup drawing by using aluminium alloy Al050 and A5052.

  • The objective of this paper is to introduce very fast but still stable solution using finite element procedures, and it has been used in an iterative mode for product design applications. A lot of numerical techniques have been developed to deal with the material, geometric and boundary condition non-linearities occurred in the stamping process. One of them, the One-Step FEM is very efficient and useful tool for a design and trouble-shooting in various stamping processes. In this method, the mathod, the material is assumed to deform directly from the initial flat blank to the final configuration without any intermediate steps. The formulation is based on the deformation theory of plasticity and the upper bound theorem. As a result of the calculations, the initial blank shape is obtained, together with the material flow, strains and thickness distribution in the part.

  • The Cut off-type progressive die for U-bending production part is a very specific division. This study reveals the sheet metal forming process with multi-forming die by Center Carrier type feeding system. Through the FEM simulation by DEFORM, it was accepted to u-bending process as the first performance to design of strip process layout. The next process of die development was studied according to sequence of die development, i.e. die structure, machining condition for die making, die materials, heat treatment of die components, know-how and so on. The feature of this study is the die development of scrapless progressive die of multi-stage through the Modeling on the I-DEAS program, components drawing on the Auto-Lisp, CAD/CAM application, ordinary machine tool operating and revision by tryout.

In general, the height of wrinkles could be limited under $200{\mu}$ practically. Therefore small BHF can be allowed so that the depth of drawing could be increased. This paper represents the variation of the wrinkles of flange in the part of cup drawing by using aluminium alloy A1050 and A5052. This simulation is used by the explicit finite elements code $PAM-STAMP^{TM}$. The computed results are compared with the experimental results to show the validity of the analysis.

  • In this study, we focused on development of the adhesive insulator using the case for solid rocket motors. Material of insulator used unvulcanized rubber based on EPDM/kevlar. In case of front insulator, preforms was made by using hot press molding, and then modified nylon film was inserted between two preforms for boots manufacturing. Rear insulator included cylinder part was embodied by only one mold with special designed and manufactured shape in the process. Boots part of rear insulator was obtained by cutting machine with hard-metal cemented carbide.

  • Springback is an essential task to be solved in order to make high-precision products in sheet metal forming. In this study, materials with four different elastic regions were used. For the forming analysis, the change of springback caused by the frictional force generated in the flange part during hat shape forming was considered by using the AutoForm analysis program. Factors affecting frictional force were blank holder force, friction coefficient, bead R and bead height. As a result of the forming analysis, the springback increases as the material with a larger elastic region increases. In addition, as the frictional force of the flange part increased, the tensile force in the forming direction increased and the springback decreased. In particular, the blank holder force and friction coefficient had a great effect on springback in mild materials (DC04, Al6016), and the bead effectively affects all materials. Through this study, it was considered that the springback decreased as the material with a smaller elastic region and the tensile force in the forming direction increased.

  • Welding is an essential process in the automotive industry. Most welding processes that are used for auto body are spot welding and $CO_2$ welding are used in a small part. In production field, $CO_2$ welding process is decreased and spot welding process is increased due to welding quality is poor and defects are occurred in $CO_2$ welding process frequently. But $CO_2$ welding process should be used at robot interference parts and closed parts where spot welding couldn't. Because of the 0.65mm ~ 2.0mm thickness steel sheet were used in the automotive industry, poor quality of welding area such as burn through and under fill were happened frequently in $CO_2$ process. In this paper, we will study about the penetration depth which gives a huge impact on burn through changing a degree of base metal, welding position and torch angle. Voltage, current and welding speed were fixed but degree of base metal, welding position and torch angle were changed. And Cold- Rolled(CR) steel sheet was used. Penetration depth was analysed by multiple regression analysis to derive approximate calculations. And reliability of approximate calculations were confirmed through additional experiments. As the results of this research, we confirmed the effect of torch and plate angle to bead shape. And we present a possibility that can simulate more accurate to weld geometry, as deduced the verification equations that has tolerance of less than 21.69%.

IZO/Ag/IZO Multilayers Prepared by Magnetron Sputtering for Flexible Transparent Film Heaters (마그네트론 스퍼터링 법을 이용한 IZO/Ag/IZO 다층 박막 투명 면상 발열체)

  • Transparent film heaters (TFHs) based on Joule heating are currently an active research area. However, TFHs based on an indium tin oxide (ITO) monolayer have a number of problems. For example, heating is concentrated in part of the device. Also, heating efficiency is low because it has high sheet resistance ($R_S$). Resistance of indium zinc oxide (IZO) is similar to ITO and it can be used to flexible applications due to its amorphous structure. To solve these problems, our study introduced hybrid layers of IZO/Ag/IZO deposited by magnetron sputtering, and the electrical, optical, and thermal properties were estimated for various thickness of the metal interlayer. It was found that the sheet resistance of the multilayer was mainly dependent on the thickness of the Ag layers. The $R_S$ of IZO(40)/Ag/IZO(40nm) multilayer was 5.33, 3.29, $2.15{\Omega}/{\Box}$ for Ag thickness of 10, 15, and 20nm, respectively, while the $R_S$ of an IZO monolayer(95nm) was $59.58{\Omega}/{\Box}$. The optical transmittance at 550nm for the IZO(95nm) monolayer is 81.6%, and for the IZO(40)/Ag/IZO(40nm) multilayers with Ag thickness 10, 15 and 20nm, is for 72.8, 78.6, and 63.9%, respectively. The defrost test showed that the film with the lowest RS had the highest heat generation rate (HGR) for the same applied voltage. The results indicated that IZO(40)/Ag(15)/IZO(40nm) multilayer has the best suitable property, which is a promising thin film heater for the application in vehicle windshield.

Prediction of Necking in Tensile Test using Crystal Plasticity Model and Damage Model (결정소성학 모델과 손상 모델을 이용한 박판소재의 네킹 예측)

  • In order to predict necking behaviour of aluminium sheets, a crystal plasticity model is introduced in the finite element analysis of tensile test. Due to the computational limits of time and memory, only a small part of tensile specimen is subjected to the analysis. Grains having different orientations are subjected to numerical tensile tests and each grain is discretized by many elements. In order to predict the sudden drop of load carrying capacity after necking, a well-known Cockcroft-Latham damage model is introduced. The mismatch of grain orientation causes stress concentration at several points and damage is evolved at these points. This phenomenon is similar to void nucleation. In the same way, void growth and void coalescence behaviours are well predicted in the analysis. For the comparison of prediction capability of necking, same model is subjected to finite element analysis using uniform material properties of polycrystal with and without damage. As a result, it is shown that the crystal plasticity model can be used in prediction of necking and fracture behavior of materials accurately.

The study for the forming technology of Automobile Bumper beam using the Tailored Blank of Mash Seam Welding (매쉬심 합체박판을 이용한 자동차 Bumper beam의 성형기술에 관한 연구)

  • In recent automotive industry, vehicle weight can be reduced by one-step forming of tailored blanks welded with two or more sheets of metal blanks. Tailored blank(TB) welding is a production method for blanks involving welding together materials of different quality, thickness, and coating, and has proved popular in fabrication automotive parts. This paper deals with the forming characteristics of mash seam welded tailored blanks. Using these forming characteristics, the bumper beam was developed using the mash seam welded tailored blank with the different thickness. We performed the forming simulation with respect to strain distribution on blank during the stamping of the bumper rail part. Based on these results, we made some stamping tryouts with selected types of blank designs to investigate the formability of tailored blank with different thickness. During the tryouts, we knew that it was important the BHF(Blank Holding Force). We obtained to reducing 10.5% weight and cost with adapting the bumper beam of automotive component using the tailored blank of mash seam welding.
