Sectional Forming Analysis of Automobile Sheet Metal Parts by using Rigid-Plastic Explicit Finite Element Method (강소성 외연적 유한요소법을 이용한 자동차 박판제품의 성형공정에 대한 단면해석)

  • The explicit scheme for finite element analysis of sheet metal forming problems has been widely used for providing practical solutions since it improves the convergency problem, memory size and computational time especially for the case of complicated geometry and large element number. The explicit schemes in general use are based on the elastic-plastic modelling of material requiring large computation time. In the present work, rigid-plastic explicit finite element method is introduced for analysis of sheet metal forming processes in which plane strain normal anisotropy condition can be assumed by dividing the whole piece into sections. The explicit scheme is in good agreement with the implicit scheme for numerical analysis and experimental results of auto-body panels. The proposed rigid-plastic explicit finite element method can be used as robust and efficient computational method for prediction of defects and forming severity.

  • Recent developments of Fe technology make it possible to apply CAD/CAE/CAM techniques successfully to the stamping die design among the automotive parts industries. Those successful applications are greatly attributable to the development of commercial S/W. Up to now most commercial S/W for the analysis of sheet metal forming is based on the dynamic explicit algorithm. The main characteristics of dynamic explicit algorithm is that there is no convergence problem if the time increment is taken less than the stability limit. The stability of the analysis is guaranteed in the commercial code, since the adequate time increment is computed from the so called "Courant Condition". However excess computing time is often pointed out in the dynamic explicit analysis according to the characteristics of process parameters taken. In the study, various parameters that may affect the stability and the method how to improve computational efficiency of analysis have been investigated.estigated.

  • The characteristics of sheet metal process are little loss of material during process, the short processing time and the excellent price and strength. It has been widely used in autobody, electronic components, aircraftbody, etc. Lancing is a press operation in which a single-line cut or slit is made on part way across the strip stock, without removing any metal. In this paper, we examined the validity of finite element method analysis on the automobile CTR-PLR -L/R stamping process by using the lancing engineering method. As a result, it has shown that the proper lancing engineering method could prevent fracturing by improving sheet metal flow.

  • The characteristic of magnesium alloy is the most light in utility metal, the effect of electromagnetic wave interception, excellent specific strength and absorptiveness of vibration. Although magnesium alloy with above characteristic is a subject matter which is suitable in world-wide tendency of electrical component frame, sheet magnesium alloy is difficult to process. Therefore, forming analysis of sheet magnesium alloy and applying warm-working to process are indispensable. Among Finite element method, the static implicit finite element method is applied effectively to analyze sheet magnesium alloy stamping process, which include the forming stage. In this study, it was focused on the crack, wrinkling and spring back on sheet magnesium alloy stamping by the static implicit analysis. According to this study, the result of simulation will give engineers good information to access the forming technique on sheet magnesium alloy. And its application is being increased especially in the production of electrical component frame for the cost reduction, saving of defective ratio, and improvement of Productivity.

  • A series of parametric study was performed for the investigation of the influence of several analysis parameters to the solution behavior in the elasti-plastic-static analysis of sheet metal forming. The parameters taken into the consideration in the present study are finite element mesh distribution and numerical integration scheme, The elstic-plastic-static analysis was performed for two cases : deflection by a point force bending by a punch Results obtained with different selections of the parameters were compared with each other experimental measurements and analytical solutions.

Deformation Characteristics in Sheet Metal Forming with Small Ball (소형 구를 이용한 박판 성형에서의 변형특성)

  • Recently, the technology of incremental forming for sheet metal components has drawn attention for small-batch productions. In the present investigation, a forming tool containing a freely-rotating ball was developed and applied to forming of various shapes with full annealed Al 1050 sheet. Deformation characteristics occurring during forming with this tool was examined through FEM analysis and grid measurement. It was found that deformation modes developed along a straight path and around a corner are close to those of plane-strain and equi-biaxial stretching, respectively, and that cracks occur mostly at corners for the same depth of tool. FEM analysis was successfully applied to this special type of forming process and provided comparable results to the measurements from experiment.

  • This paper introduces a CAE-based design procedure in the press forming process for the fabrication of sheet metal parts used in proto-cars. The finite element analysis reveals formability problems during the forming process of a floor member and a front cross member that constitute a rear floor assembly. The study proposes the modification of the initial blank shape or intermediate trimming of the product to prevent failure during forming. It is confirmed by the tryout process as well as the finite element analysis that sound prototype can be obtained with the modified design. The finite element analysis result also provides fairly good prediction of springback amounts used for the post-compensation of the product.

  • A series of parametric study was performed for the investigation on the influence of analysis parameters to the solution behavior in the elastic-plastic-static analysis of several sheet metal forming processes, such as deflection by a point force under plane strain and axisymmetric conditions, plane strain bending by a punch, axisymmetric stretching by a punch, axisymmetric bulging by hydraulic pressure, and axisymmetric deep drawing by a punch. The parameters considered are kind of element, number of elements, integration scheme for elemental equation and friction coefficient. Results obtained for different selections of those parameters were compared with each other, experimental measurements and analytical solution.

  • A new approach for the automatic elimination of free edges in the finite element model for the analysis of sheet metal forming processes is presented. In general, the raw finite element model constructed from an automatic mesh generator is not well suited for the direct use in the downstream forming analysis due to the many free edges which requires tedious time consuming interactive graphic operations of the users. In the present study, a general method for the automatic elimination of free edges is proposed by introducing a CAD/CAE hybrid method. In the method a trimmed parametric surface is generated to fill the holes which are orginated from the free edges by using the one step elastic finite element analysis. In addition, mesh generation algorithm is suggested which can be used in the general trimmed surface. In order to verify the validity of the proposed method, various examples including actual automobile sheet metal parts are given and discussed.
