In this paper, the process parameters of thread rolling were designed based on the numerical analysis results. Firstly, the effective analysis conditions that guarantee the reliability of the analysis results were found. To find the effective analysis conditions, the analyses were carried out for various numbers of teeth. And then, the effects of the process parameters such as tool shape and temperature on the thread rolling performance were investigated. The formability in thread rolling process was evaluated in terms of Cockcroft-Latham damage value. In order to evaluate formability, Cockcroft-Latham damage value was normalized by the critical damage value which was obtained from the analysis of uniaxial tensile test. The analyses were carried out using DEFORM-3D. The results showed that the flank angle and crest round had an effect on the thread rolling load. It was also shown that temperature had significant effects on the effective strain distribution, rolling load, and damage. With the reduced formability of stainless steel at higher temperature, it was shown that the normalized damage values increased as the process temperature.

The ring rolling design for a large-scale Ti-6Al-4V alloy ring was performed with a calculation method and FEM simulation. The ring rolling design includes geometry design and optimization of process variables. The calculation method was to determine geometry design such as initial billet and blank size, and final rolled ring shape. A commercial FEM code, SHAPE was used to simulate the effect of process variables in ring rolling on the distribution of the internal state variables such as strain, strain rate and temperature. In order to predict the forming defects during ring rolling, the process-map approach based on Ziegler's instability criterion was used with FEM simulation. Finally, an optimum process design to obtain sound Ti-6Al-4V rings without forming defects was suggested through combined approach of Ziegler's instability map and FEM simulation results.

During the plate and foil cold rolling process, considerable values of the force of material pressure on the tool occur. These pressures cause the elastic deformation of the roll, thus changing the shape of the deformation legion. Rolled copper foils should be characterized by a good quality and light dimensional tolerances. Because of automation that is commonly implemented in flat product rolling mills, these products should meet the requirements of tightened tolerances, particularly strip thickness, and feature the greatest possible flatness. The shape of the roll gap is influenced by the elastic deformation of rolls parts of the rolling process affecter of the pressure force. However, to control roll deformation should be difficult. Because the foil thickness is very thin and the permissible deviations in the thickness of foil are small. In this paper, FE-simulation of roll deformation in thin foil cold roiling process is presented.

Shape memory alloy has been used to improve the tensile strength of composite by the occurrence of compressive residual stress in matrix using its shape memory effect. In order to fabricate shape memory alloy composite, TiNi alloy and A16061 were used as reinforcing material and mix, respectively. In this study, TiNi/A16061 shape memory alloy composite was made by using hot press method. However, the specimen fabricated by this method had the bonding problem at the boundary between TiNi fiber and Al matrix when the load was applied to it. A cold rolling was imposed to the specimen to improve the bonding effect. It was found that tensile strength of specimen subjected to cold rolling was more increased than that of specimen which did not underwent cold rolling. In addition, acoustic emission technique was used to quantify the microscopic damage behavior of cold rolled TiNi/A16061 shape memory alloy composite at high temperature.

Metal additive manufacturing (AM) has revolutionized several manufacturing industries. AM can generate large-scale metal components and produce complex geometries close to net-shapes. WAAM is an AM technology that has garnered considerable interest among industries owing to its economics and relatively high deposition rates. However, the heat accumulation in the weld bead during deposition triggers distortion and residual stress. To address these problems, various methods of interpass pressure rolling systems have been suggested in recent research. In addition, combining the rolling and WAAM processes can mitigate residual stresses. The constant-pressure rolling of the interlayer also affect the microstructure. The coarse microstructure of the as-deposited sample was altered to finer equiaxed grains via these methods. However, the bead-shape accuracy of the interlayer constant-pressure method does not consider the heat accumulation in each layer. Therefore, this study develops an interpass variable pressure rolling system that considers the heat accumulation of each layer. The interpass variable pressure rolling system comprises deposition, detection, pressure, and transport units. Finally, verification tests are performed on the interpass variable-pressure rolling system (at 500 kg) with the WAAM process, and the obtained results are discussed.

It is very important to find out causes of strip pinching for the high quality of products and fer the stable operation of rolling system. We have examined the strip pinching from three points of view to find out the causes of strip pinching in rolling system: strip shape, rolling operation conditions, and behavior of strip. Wedge, off center, and difference of rolling force through CMD(Cross machine direction) are found to possibly provide major initial causes of strip pinching. Generally strip pinching occurred in the tail of strip. Thus, computer simulations by using a FEM code were also carried out to find out the initial mechanism of strip pinching depending upon the force and geometric boundary conditions at the time of strip tail rolling. The strong compression force effect due to the sudden release of strip tail from the work roll and non-uniform strip tail shape (ex. Fish tail) across the CMD were found to provide possible major causes of strip pinching.
The process design for large-scale ring rolling of Ti-6Al-4V alloy was performed by calculation method, processing map approach and FEM simulation. The ring rolling design includes geometry design and optimization of process variables. The calculation method was used to make geometry design such as initial billet and blank sizes, and final rolled ring shape. A commercial FEM code, SHAPE-RR was used to simulate the effect of process variables in ring rolling on the distribution of the internal state variables such as strain, strain rate and temperature. In order to predict the forming defects during ring rolling and the formation of over-heating above $\beta$-transus temperature due to deformation heating, the process-map approach based on Ziegler's instability criterion was used with FEM simulation. Finally, an optimum process design to obtain sound Ti-6Al-4V rings without forming defects was suggested through combined approach of Ziegler's instability map and FEM simulation results.
The front end bending(FEB) behavior of material that usually occurs in plate rolling is investigated. In this paper, a rollbite profile map approach that systematically predicts the FEB slope is presented. It is based on the concurrent use of shape factors and reduction ratios to ensure an accurate value of the FEB and its slope. In order to obtain the unit roll-bite profile map, the FEB slope model was decomposed into a temperature deviation component and a roll-velocity deviation component. By mapping the results of a series of finite element analyses to the unit functions of the roll-bite profile map, it was possible to obtain a realistic prediction of the FEB slope applicable to an actual plate rolling process. Thereby, the usefulness of the present approach is clearly demonstrated.

A mathematical model for cold rolling and temper rolling process of thin steel strip has been developed using the influence function method. By solving the equations describing roll gap phenomena in a unique procedure and considering more influence factors, the model offers significant improvements in accuracy, robustness and generality of the solution for the thin strip cold and temper rolling conditions. The relationship between the shape of the roll profile and the roll force is also discussed. Calculation results show that any change increasing the roll force may result in or enlarge the central flat region in the deformation zone. Applied to the temper rolling process, the model can well predict not only the rolling load but also the large forward slip. Therefore, the measured forward slip, together with the measured roll force, was used to calibrate the model. The model was installed in tile setup computer of a temper rolling mill to make parallel setup calculations. The calculation results show good agreement with the measured data and the validity and precision of the model are proven.
