  • The light diffusion component spreads the light from one point evenly over a large area. Various types of light diffusion parts such as films and lenses are applied in the high-tech industries such as LCD display devices, lighting devices, and solar energy generation. Among these, a diffuser sheet (Diffuser Sheet) has a function to uniformly distribute the light, and various studies have been conducted to improve its function. The shape of the conventional light diffusion pattern is mainly made of a dot or hemispherical shape. In this study, a rectangular cone-shaped structure having a light diffusion function and an advantage of controlling the angle of refraction of light was fabricated by using a solenoid indentation process. The change in shape of the indentation structure was analyzed.

  • This study determines the selection of an appropriate jig material for the blade edge of the medical sapphire knife. The physical properties of the jig material affects the edge shape and chipping phenomenon in machining of the medical sapphire knife. If a grinding wheel is used, brittle workpieces such as sapphire are easily damaged by the propagation of cracks because the grinding force significantly increases. It is important to constantly maintain the grinding force in the grinding process of the brittle materials. The grinding force can be kept constantly by inducing the elastic deformation of the Jig material because the elastic deformation of brittle work-piece is negligibly low. The chipping phenomenon may be reduced by selecting the proper Jig material. Aluminum, copper, stainless steels and carbon steel were used as Jig materials. The experiment was conducted using a cast iron grinding wheel, which was installed on a conventional grinding machine with the ELID grinding system. The thickness and width of the chipping area were measured using an optical microscope and FE-SEM to analyze the shape of the blade edge. According to the experiment result, the chipping phenomenon decreased, and the sharp edge was formed when the jig materials with low elastic modulus were used.

A Study on Nano/micro Pattern Fabrication of Metals by Using Mechanical Machining and Selective Deposition Technique (기계적 가공과 무전해 선택적 증착기술을 이용한 나노/마이크로 금속패턴 제작에 관한 연구)

  • This study was carried out as a part of the research on the development of a maskless and electroless process for fabricating metal micro/nanostructures by using a nanoindenter and an electroless deposition technique. $2-\mu{m}-deep$ indentation tests on Ni and Cu samples were performed. The elastic recovery of the Ni and Cu was 9.30% and 9.53% of the maximum penetration depth, respectively. The hardness and the elastic modulus were 1.56 GPa and 120 GPa for Ni and 1.49 GPa and 100 GPa for Cu. The effect of single-point diamond machining conditions such as the Berkovich tip orientation (0, 45, and $90^{\circ}$) and the normal load (0.1, 0.3, 0.5, 1, 3, and 5 mN), on both the deformation behavior and the morphology of cutting traces (such as width and depth) was investigated by constant-load scratch tests. The tip orientation had a significant influence on the coefficient of friction, which varied from 0.52-0.66 for Ni and from 0.46-0.61 for Cu. The crisscross-pattern sample showed that the tip orientation strongly affects the surface quality of the machined area during scratching. A selective deposition of Cu at the pit-like defect on a p-type Si(111) surface was also investigated. Preferential deposition of the Cu occurred at the surface defect sites of silicon wafers, indicating that those defect sites act as active sites for the deposition reaction. The shape of the Cu-deposited area was almost the same as that of the residual stress field.

Hardness Machining Characteristics using the SCM415 Still (SCM415강을 이용한 경도가공 특성)

  • In this study, the cutting conditions of moving speed, number of main axial revolutions, etc. are changed for the chrome molybdenum steel (SCM415) material and carbide ball end mill tool to study the changes for processing intensity in the cutting process. The results that confirm the intensity of the measured value of the specimen for SCM415 display the intensity with an average 1.0667 HrC. After the fact cutter, it was able to confirm the average intensity of 8.3815 HrC. In addition, the intensity value after image processing may determine the average intensity survey value of 5.8690 HrC and the different intensity values with image processing after face cutting are shown for an average of ${\pm}2.5125HrC$. The different value of intensity with the specimen and image processing is confirmed for an average of 4.8024 HrC. The results of comparing the intensity following the number of main axial revolutions and moving speed show that the intensity is highest for 3,000 rpm and F200, and lowest for 4,000 rpm and F200.

  • The International Maritime Organization has enacted mandatory performance standards for protective coatings (PSPC), and as a result, shipyards must perform 2R or 3-pass milling on the edges of color plates. However, manual milling could result in many problems in terms of work environment and productivity. Therefore, it is necessary to develop an edge milling automation system that can satisfy the regulations. In this study, a basic design for an edge milling automation system was developed for standard color plates, and the machining process was established by applying shape recognition and a machining path generation algorithm. In addition, operating software was developed, and suitable milling conditions were derived based on the results of a milling test. The results could be used to build an automation system that meets the PSPC requirements and improve productivity.

The Properties of Sintered Body by Using the Slip Casting Process with Remained Dental Zirconia Block after Machining (치과용 지르코니아 코어 가공후의 잔여물을 활용하여 주입성형법으로 제조한 소결체의 특성)

  • Purpose: All ceramic crown, made from zirconia instead of metal for core material, is recognized the best esthetical prosthesis. Recently, high-priced zirconia blocks and expensive CAD/CAM machines come into use for making zirconia core. In this study, slip casting process is adapted to evaluate the possibility of the recycling the remained parts of zirconia block after machining. Methods: Remained zirconia blocks were reduced to powders with zirconia mortar, and screened with 180 mesh sieve. Passed powders were ball milled under various conditions to obtain the optimum zirconia slip for casting. Solid casting method was used for casting the specimens with plaster mold. Formed specimens were dried and biscuit fired at $1,000^{\circ}C$ for 1 hour. Biscuit fired specimens were finished with exact shape of square pillar. Finished specimens were fired from $1,200^{\circ}C$ to $1,550^{\circ}C$ at $50^{\circ}C$ intervals for 1 hour. Linear shrinkage, apparent porosity, water absorption, bulk density, and flexural strength were tested. Microstructures were observed by SEM. Results: Above examinations indicated that the optimum firing temperture was $1,500^{\circ}C$, and when fired at this temperature for 1 hour, apparent porosity was 0% and flexural strength was 680MPa. SEM photomicrographs showed uniform 200~300nm grain size, which is equal with microcture of sintered commercial zirconia block. when compare 24% linear shrinkage of cast specimen with 20% linear shrinkage of CAD/CAM machined block, it was estimated that the size controlling of cast core was not so difficult. Conclusion: According to the all of this experimental results, the cast zirconia core produced from the remained parts of zirconia block was possible to use for all ceramic denture.

A Study on the Electrical Discharge Machining Tap by using Cu Electrodes of the Cold-Work Tool Steel (냉간 금형용 공구강의 Cu 전극을 이용한 방전 탭에 관한 연구)

  • Currently, an EDM tapping procedure has comprised some parts of the engraving discharge process for the press die. Usually, tapping has been used in cases where we are unable to mechanically machine using steelwork processes due to an increase in the hardness of a material after heat treatment in relation to a design change or missing process. Here, we analyze the influence of discharge tap shape on discharge time, discharge current, and the number of repetition conditions when a cold-work tool steel (STD11) has been treated with a discharge tapped by a screw-shaped cu electrode. The most important influence on processing condition has been determined to be the number of discharge repetitions. As this number increases, the angle reduction of a thread closes to an angle of the electrode via a power generation reduction. The optimal combination of conditions has been determined to be three discharge repetitions, $180{\mu}s$ of discharge time (same as existing regulations), and 25.4A of peak current. A 0.2749db advantage has emerged after comparing between this combination of optimal conditions and the SN rate of existing regulations.

Recognition of Machining Features on Prismatic Components (각주형 부품상의 가공 특징형상 인식)

  • As a part of development of process planning system for mold die manufaturing, a software system is developed, which recognizes features and extracts parameters of the shape from design data produced by solid modeller. The recognized feature date is fed to process planning and operation planning system. Low level geometry and topology data from commercial CAD system is transformed to high level machining feature data which used to be done by using a dedicated design system. The recognition algorithm is applied to the design data with boundary representation produced by a core modeller ACIS which has object oriented open architecture and is expected to become a common core modeller of next generation CAD system. The algoritm of recognition has been formulated for 21 features on prismatic components, but the feature set can be expanded by adding rules for the additional features.

  • This study is making a product for the development of one process worm wheel of making a shape for gear for worm wheel without hobbing manufacturing process. Because of removing a hobbing process, plastic worm wheel for increased productivity and equivalent quality is produced in the result. As the result, this product is selling to Hyundai Mobis, Mando, TRW, KOYO/NSK/Showa(Japan), Delphai(America). The core technology and different strategy are as follows. The technology protection for molding of worm whee is currently patent process "Molding process of helical gear(No. 10-2008-0105908). Further patent procedure for "molding system for positioning decision of inserting boss is currently prepared. As gear molding procedure in hobbing machine without gear machining procedure, most of all, core development technology which is making a gear tooth is main topic. So that, in case of currently developed worm wheel, because core and mold base are not developed in the first procedure, gear is machining in hobbing M/C as the second procedure. In the later, patent for mold base structure will be prepared in this study results.

  • In this paper, experimental and numerical study on a combined sheet metal forming and plate forging of a seal part of a passenger car's hub bearing is conducted to develop the new process of which target is to remove machining process by plate forging and to achieve near-net shape manufacturing. The previous process of a sheet metal forming inevitably needed a machining process for making stepped sheet after conventional sheet metal forming in a progressive way. The stepped sheet is intended to be formed by plate forging in this study. Through the systematic way of developing the combined forming process using solid elements based-elastoplastic finite element method (FEM), several conceptual designs are made and an optimized process design in terms of geometric dimensioning and tolerance of straightness of the thin part is found, which is exposed to bending in metal forming of axisymmetric part. The predicted straightness measured by the slope angle of the tilted thin region is compared with the experimental straightness, showing that they are in a good agreement with each other. Through this study, a systematic approach to optimal process design, based on elastoplastic FEM with solid elements, is established, which will contribute to innovating the conventional small-scaled sheet metal forming processes which can be dealt with by solid elements.
