연속 스탬핑 작업시 리어 플로어 성형성 향상기술 개발 (Development of Technique to Improve the Formability of the Rear Floor in Series Stamping Process)

  • In this study, to improve the formability of the rear floor in series stamping process, the method for predicting the temperature of tools and steel sheet is proposed using FE analysis. To do this, tensile tests and straight pulling friction tests of three steel sheets are carried out at temperatures up to $300^{\circ}C$, and the effect of temperature on the tensile properties and the characteristics of friction are examined. The steel sheets have a higher n-value in the temperature range of about $50^{\circ}C$, and it is related to the maximum uniform elongation. Also, the blue shortness occurs in the temperature range of about $150^{\circ}C$. When the temperature is higher than $200^{\circ}C$, the friction coefficient increase with increasing temperature. From the FE-simulation, the effects of the punch temperature considering heat expansion in the number of stamping are examined and discussed. The technique developed in this study fur estimating tool temperature can be used to develop more feasible ways to improve continuous productivity in series stamping process.

  • A fracture was generated by change of clearance and deterioration of material properties on the sheet metal through temperature. This paper describes the results of a prediction about the temperature of the sheet metal during continuous stamping process, because the temperature increase of the sheet metal has a detrimental effect on formability. To analyze the temperature increase of the sheet metal during continuous stamping process, tensile and friction tests were performed from room temperature to 300$^{\circ}C$ at warm condition in this study. As temperature increase, tensile strength, elongation, strain hardening exponent and anisotropy coefficient for each specimens were decreased. On the other hand, friction coefficients were increased. From the FE-simulation results, temperature upward tendency was identified on dies and sheet metal. These observations are rationalized on the basis of the material properties, friction coefficient vs. temperature relationship for the sheet.

  • A tryout is a series of process optimization for robust stamping before transfer to the press shop. During tryout, the drawbead control, blank shape determination, binder surface modification, etc., are carried out mainly by a trial-and-error approach. As the level of difficulty of the stamping process increases, the formability becomes more sensitive to the contour of deformed shape, i.e. the blank shape. A digital tryout technique, which simulates a real tryout process, is proposed in this study for challenging stamping processes. Since digital tryout is carried out on a desktop, not in a press shop, a precise control of the deformed contour can be achieved if an optimal blank design technique is utilized. In this work, the proposed digital tryout technique is validated by successful applications to different automotive parts.

  • A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracking simulation has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup produce without machining after forming. Another general application appears in the blank design of a cup stamping with protruding flanges one of typical automobile components. The blank configurations derived by backward tracing simulation have been confirmed by a series of loading simulations. The approach for decision of an initial blank configuration presented in this study will be a milestone in fields of sheet forming process design.

Its key concept is to trace backward from the final desirable configuration to an intermediate preform of initial blocker.   • The backward tracing scheme(BWT) of the finite element method has been extended lot the design of sheet blank in three-dimensional deformation. Originally the scheme was developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform or initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. For the confirmation of the analytic result derived from the backward tracing simulations as well as forward loading simulations, a series of experiment were carried out. The experiments include the first trial sheet forming process with a rectangular blank, an improved process with a modified blank preform and the final process with an optimum blank resulted from the backward tracing scheme. The experiments show that the backward tracing scheme has been implemented successfully in blank design of sheet metal forming.

원통형 딥드로잉 용기의 벽 두께 감소 최소화에 관한 실험적 연구 (Experimental Study on Minimizing Wall Thickness Thinning for Deep Drawing of Circular Shells)

  • For minimizing wall thickness thinning of circular shells, a new stamping technology, the deep draw-ing process combined with ironing is approached and investigated. The design requirements for the deep drawing shells are to keep the optimum wall thickness with max. 10 percent thickness thinning of the initial blank thickness, to make uniform thickness strain distribution for the wall of circular shell and to improve the shape accuracy for the roundness and concentricity. In order to check the validity and effectiveness of proposed work, a sample process design is applied to a circular shell needed for a 4multi-stepped deep drawing. Through experiments, the variations of the thickness strain distribution in each drawing process are observed. Also a series of experiments are performed to investigate optimum process variables such as the geometry of tooling, radius and drawing rate. In particular, the advantage of current approach with ironing is shown in contrast to the conventional deep drawing process. From the results of proposed method, the optimum value of process variables are obtained, which contribute more uniform thickness strain distribution and better quality in the drawn product.

  • Recently, ULSAB(Ultra Light Steel Auto Body) concept is getting more attention due to various benefits in automotive body design. One of the ULSAB efforts is making a door with TWB(Tailor Welded Blanks). In TWB, two or more patches of steel panels are welded together before stamping process. In this research, domains and thicknesses of the patches in a front door structure are determined by a series of optimization schemes composed of topology, size and shape optimization and DOE(Design of Experiments) scheme. A door is designed to have better performances compared to exiting structure considering static stiffness and natural frequency. The final design is discussed and compared to the existing design.
