응고현상을 고려한 반용융 알루미늄재료의 단조공정에 관한 충전해석 (A Filling Analysis on Forging Process of Semi-Solid Aluminum Materials Considering Solidification Phenomena)

  • A new forming technology has been developed to fabricate near-net shape products using light metal. A semi-solid forming technology has some advantages compared with the conventional forming processes such as die casting squeeze casting and hot/cold forging. In this study the numerical analysis of semi-solid filling for a straight die shape and orifice die shape in gate pattern is studied on semi-solid materials(SSM) of solid fraction fs =30% in A356 aluminum alloy. The finite difference program of Navier-Stokes equation coupled with heat transfer and solidification has been developed to predict a filling pattern and the temperature distribution of SSM. The programdeveloped in this study gives die filling patterns of SSM and final solidifica-tion region.

  • The semi-solid casting will have a higher internal integrity, mechanical properties and dimensional accuracy than the conventional castings. This process can reduce the manufacturing costs and finished weight for critical components. The semi-solid casting are capable of greater dimensional repeatbility, this supplies considerable savings when extensive machining, salvage and scrap are key variables in the current automotive product. One of the most important factor regarding the semi-solid die casting process are the reheating method of the raw materials to the semi-solid state. Therefore, in this present work, the horizontal type induction heating system to obtain the optimal reheating conditions suitable for semi-solid die casting process was designed and manufactured. And the microstructure of reheated materials was investigated.

  • As the manufacturing processes of automotive engine piston, gravity die-casting, squeeze casting, hot forging and powder forging process are generally used for the various specifications. As the semi-solid forming(SSF) is compared with conventional casting such as gravity die-casting and squeeze casting for the characteristics of its process, the product without inner defects such as gas porosity and segregation can be obtained and its microstructure is globular grain. In SSF process, the materials are heated up to the temperature between the solvus and liquidus line at which the materials exists in the form of liquid-solid mixture. In this time, Discussion is given about reheating process of row material and results are presented regarding accurate temperature and process variables controlling for right solid fractions.

  • The semi-solid metal forming for vigorously agitated semi-solid alloys has been widely studied over the last decade. Metal forming processes are now being developed using alloys in the semi-solid state, among them are rolling, forging, extrusion, and die casting. Some of these are now employed commercially to produce a components and are also used to fabricate metal matrix composites. The semi-solid materials can be processed either directly during solidification and for this purpose mechanical stirring was demonstrated to produce a highly solidification. This paper is concerned with the influence of processing parameters on limitations of semi-solid forming.

Studies on the Forming Process for the Bipolar Plate of Fuel Cells

  • Stamping process and rubber pad forming process were performed to manufacture the bipolar plate for fuel cells. For that, a vacuum die casting process and a semi-solid forming process wherein liquid-state materials were used were adopted. After preparing the blank with the stainless steel thin plate having a thickness of 0.1 mm, the bipolar plate channel was formed with the stamping process and rubber pad forming process. The depth of the bipolar plate channel prepared by the stamping method was 0.45 mm and the depth of the bipolar plate channel prepared by the rubber pad forming process was 0.41 mm. Meanwhile, with the vacuum die casting and semi solid forming, the bipolar plate having a channel depth of 0.3 mm, same as the size of the die, could be formed.

레오로지 소재의 점도측정에 의한 공정해석 및 실험적 평가 (Process Analysis and Experimental Evaluation by the Viscosity Measurement of Rheological Materials)

  • Using a simple compression test, the viscosity measurement experiment is carried out with the grain-refined Al-Si alloy(A356). The measured rheological data are expressed with power-law(Ostwald-de Waele) model and using commercial package, MAGMAsoft, coefficients of Ostwald-de Waele model and Carreau-Yasuda model are calculated. To verify the viscosity data, the die is designed to be applicable to the semi-solid die casting of automotive component and filling test is carried out. The filling test and the simulation result are compared and in good agreement. Hereafter, these data are considered to be usefully allied other product in the semi-solid die casting.

  • Semi-Solid Forming Process(Thixoforming, Rheocasting) is a novel forming process which has some advantages compared with conventional die casting, squeeze casting and hot/cold forging. In this study. Thixoforming process was selected as analysis processing in terms of billet handling and easiness of automation process. The Thixoforming process consists of reheating process of billet, billet handling, filling inot the die cavity and solidification of SSM part. In filling process, two rheology models which were Newtonian and Non-Nettonian model (Ostwald-deWaele)were verified with experimental results. The Ostwald-deWaele model shows the good agreement to the real flow and filling phenomena in die cavity. To give a boost the economical efficiency of Thixoforming process and to ensure the good forming result, reheating device coupled die set was proposed and the initial billet temperature for system that was found from experimental resluts. This study presents an overview of application of numerical analysis for simulation of semi-solid metal forming process to reduce the lead time for development of manufacturing part in industrial field.

반용융 단조품의 제조 (Manufacturing of Product by Semi-Solid Forging)

  • The semi-solid forging is a new forging technology in which the billet is heated to the semi-solid state coexisting liquid and solid phase for making globular microstructure and subsequently formed. As the semi-solid forging is compared with conventional casting such as die casting and squeeze casting for the characteristics of its process, the product without inner defects such as gas porosity and segregation can be obtained and its microstructure is globular grain. Simutaneously, its mechanical properties are improved by globular microstructure and the lower temperature of the slug causes the cycle time of manufacturing to be shortened and the die life to be lengthened. As it is compared with conventional cold and hot forging, it is possible to minimize the equipment of production owing to a lower forming load and reduce the number of process by a followed treatment for complex shaped product. Therefore it is needed to confirm the quality of a semi-solid forged product by defining its characteristics quantitatively under these advantages. This paper investigates the formability of a master cylinder by its forming variables. And the microstructural characteristics and mechanical property of it is also studied.

  • A semi-solid forming technology has a lot of advantages compared to the die casting, squeeze casting and hot/cold forging, so semi-solid forming has been studied actively. Semi-solid forming has two methods. One is thixoforming with reheating of prepared billet, the other is rheoforming with cooled melt until semi-solid state. Thixoforging technology can produce non-dendritic alloys for semi-solid forming complex shaped parts in metal alloys. In this study, the thixoforging was experimented with made rheology materials by the spiral stirrer equipment. Rheology materials for forging were made by A356 casting aluminum alloy and A6061 wrought aluminum alloy. After experiment, forged samples were measured microstructure and were heat treated for high mechanical properties.
