A Cooling Roll Design and Prediction of Initial Conditions for Direct Rolling Process of Molten Metal (용탕직접압연공정의 초기조건예측 및 냉각로울 설계)

  • Rolling force in the direct rolling(or twin-roll strip continuous casting) process fo semi-solid material has been computed using rigid-viscoplastic finite element method. Temperature distributions for calculations of rolling force and roll deformation are obtained from thermofluid analysis. Three dimensional roll deformation analysis has also been performed by using commercial package ANSYS. From the results, behavior of metal flow, rolling force and roll deformation have been investigated according to the process conditions of semi-solid direct rolling.

Microstructural changes during semi-solid state processing of hypereutectic Al-Si alloys (고액공존 과공정 Al-Si합금의 교반응고시 미세조직변화)

  • The microstructural changes during semi-solid state processing of hypereutectic Al-Si alloy has been investigated in the present study. Stirring of semi-solid slurry results in the morphological changes of the primary Si particles, i.e. from angular rod shape to near-spherical shape. Besides the spherodization of primary Si particles, the average particle size increases, especially, at much higher rate in the final stage than that in the early stage of stirring. Various microstructure characterization techniques, such as anisotropic etching, SEM imaging and ECP analysis, reveal that the spherodization of primary Si particles occurs by the combinations of the mechanisms of coalescence, fracture, and wear of the individual particles. Isothermal shearing of hypereutectic Al-Si at $580^{\circ}C$ shows that spherical ${\alpha}-Al$ particles are formed by the dissociation of Al-Si eutectic structure at the early stage of isothermal shearing. The spherical ${\alpha}-Al$ particles gradually grow by the mechanisms of Ostwald ripening and coalescence of the particles.

Computer Simulation for Die Filling Behavior of Semi-Solid Slurry of Mg Alloy

  • In order to develop the semi-solid forming technology for magnesium alloy the rheological and thixotropic behavior of Mg alloy slurry with varying shear rates and cooling rates was investigated and simulated with considering the viscosity based on microstructures and processing variables. The viscosity of slurry of Mg alloy (AZ91D) in semi-solid region was exponentially increased with a solid fraction, and was decreased with increasing a shear rate. In order to analyze precisely the rheological behavior, the ANYCAST program modified with the Carreau model and the different heat transfer coefficient between the cast and mold was used to simulate the flow behavior of Mg semi-solid slurry during the injection into a casting mold in a high pressure diecasting machine. The simulated rheological behavior of Mg alloy slurry was matched well with the experimental results.

  • FE analyses for weldment of ship structure are required for various reasons such as stress concentration for bead tow, residual stress and distortion after welding, and hydrogen diffusion for prediction of low temperature crack. These analyses should be done by solid element modeling, but most of ship structures are modeled by shell element. If we are able to make solid element in the shell element FE modeling it is easily to solve the requirement for solid elements in weld analysis of large ship structures. As the nodes of solid element cannot take moments from nodes of shell element, these two kinds of element cannot be used in one model by conventional modeling. The PSCM (Perpendicular shell coupling method) can connect shell to solid. This method uses dummy perpendicular shell element for transferring moment from shell to solid. The target of this study is to develop a FE pre-processing system applicable at welding at ship structure by using PSCM. We also suggested glue-contact technique for controlling element numbers and element qualities and applied it between PSCM and solid element in automatic pre-processing system. The FE weldment modeling through developed pre-processing system will have rational stiffness of adjacent regions. Then FE results can be more reliable when turn-over of ship-block with semi-welded state or ECA (Engineering critical assessment) of weldment in a ship-block are analyzed.

Solid-state Synthesis of $Mg_2X$ (X=Si, Ge, Sn and Pb) via Bulk Mechanical Alloying

  • Solid-state processing via the bulk mechanical alloying enables us to directly fabricate $Mg_2X$ semi-conductive material performs. Precise control of chemical composition leads to investigation on the dilution and enrichment of X in $Mg_2X$. Two types of solid-state reactivity are introduced: e.g. synthesis of $Mg_2Si$ from elemental mixture Mg-Si is nucleation-controlled process while synthesis of $Mg_2Sn$ from Mg-Sn, diffusion-controlled process. Thermoelectricity of these $Mg_2X$ is evaluated for discussion on the validity and effectiveness of this new PM route as a reliable tool for fabrication of thermoelectric compounds.

  • It was reported that the semi-solid forming process has many advantages over the conventional forming process, such as a long die life, good mechanical properties and energy savings. It is very important, however, to control liquid segregation to gain mechanical property improvement of materials. During forming process, rheology material has complex characteristics, thixotropic behavior. Also, difference of velocity between solid and liquid in the semi-solid state material makes a liquid segregation and specific stress variation. Therefore, it is difficult for a numerical simulation of the rheology process to be performed. General plastic or fluid dynamic analysis is not suitable for the behavior of rheology material. The behavior and stress of solid particle in the rheology material during forging process is affected by viscosity, temperature and solid fraction. In this study, compression experiments of aluminum alloy were performed under each other tool shape which is rectangle shape(square array), rectangle shape(hexagonal array), and free shape tool. In addition, the dynamics behavior compare with Okano equation to power law model which is viscosity equation.

  • The semi-solid process has been developed near net-shape components for kinds of methods. Thixo-forming with reheating prepared billet and rheo-forming with cooled melt until semi-solid state. Material is applied electromagnetic stirring system to slurry with aluminum 6061 alloy. An experiment has variation factors which are pressure, solid-fraction, stirring current and stirring time. The mechanical properties are compared to forge sample with to apply heat treatment T6. This study is researched function a virtual pressure and fine shape zone. Optimum pressure is found to prevent defect of porosity.

  • Many processing times for fabricating complex shaped parts by near net shape process such as thixoforming or semi-solid forming, are required due to the time for die design, induction heating and forming process. Therefore, for the thixoforming process, multi-capacity induction heating process is very important due to the reduction of the processing time and cost. It is indispensable to adopt a power-time heating pattern which manages to conciliate complete eutectic melting at the core with limited overheating at the periphery. The total reheating time is thus dependent on billet diameter; in inches$(pm20%)$. Typically, high frequency is used for the rapid reheating of the billet to the eutectic temperature range and low frequency for the remelting of the desired fraction of liquid and for the radial homogeneization of the liquid fraction. So in this study, the multi-capacity induction heating conditions of ALTHIX 86s alloy to reduce the processing time and cost would be proposed. The suitability of multi-capacity induction heating conditions would be verified through the comparison to Garat's data.

Tensile Properties of Thixoformed Semi-solid A356 Alloy (반용융 성형된 반응고 A356 합금의 인장 특성)

  • Despite the improved formability and processing advantages, the use of semi-solid metals is greatly limited due to the difficulties in controlling the optimum forming parameters. In the present study, the tensile properties of closed die, pressure formed semi-solid A356 alloy were examined. It was demonstrated that the tensile strength of thixoformed A356 alloy could be greatly reduced when the forming parameters were not rigorously controlled. The reduced strength of unappropriately formed products appeared to be related to the coarsening of the primary phases. The possibility of improving tensile properties of as-formed products by simple post heat treatment was also assessed.
