  • During the cold forming, due to high working pressure acting on the die surface, failure mechanics must be considered before die design. One of the main reasons of die failure in industrial application of metal forming technologies is wear. Die wear affects the tolerances of formed parts, metal flow and costs of process etc. The only way to control these failures is to develop methods which allow prediction of die wear and costs of process etc. The only way to control these failures is to develop methods which allow prediction of die wear and which are suited to be used in the design state in order to optimize the process. In this paper, the wear experiments to abtain the wear coefficients and the upsetting processes was accomplished to observe the wear phenomenon during the cold forming process. The analysis of upsetting processes was accomplished by the rigid-plastic finite element method. The result from the deformation analysis was used to analyse the die wear during the processes and the predicted die wear profiles were compared with the measured die wear profiles.

  • This paper describes some research works of computer-aided design of blanking and piercing progressive die for stator and rotor parts. An approach to the system is based on knowledge based rules. The deveolped system is composed of six modules such as main program, input and shape treatment, production feasibility check, strip layout, die layout and drawing edit module. Using this system, design parameters ( geometric shapes, die and punch dimensions and dimensions of tool elements) are determined and output is gen- erated in graphic from. Knowledges for tool design are extracted from the plasticity theories, handbooks, relevant references and empirical know-hows of experts in blkanking companies. The developed system provides powerful capabilities for process planning and die design of stator and rotor parts.

  • In this paper, research on the mold design of motor housing produced by the HPDC process was conducted using computer simulations and experiments. Recently, automobile parts have been required to be light and have high strength. The die casting process was used to manufacture automotive motor housings. In the die casting process, the control of casting defects is very important. However, it has usually depended on the experience of the foundry engineer. For the analysis of the manufacturing process of motor housing, the finite element method is applied. Through the simulations using commercial software, the filling pattern and product defects could be confirmed. The analysis results obtained from the filling behavior of the casting process agreed with the experimental results. The computer simulation results of filling behavior were reflected in the optimal mold design of motor housing.

  • Recently three-dimensional (3-D) die design and production process has been widely introduced into the tooling shops of automotive manufacturers to reduce time-to-production of brand-new automobiles. 3-D solid models created in CAD systems are used not only for various simulations for design verification, but also for NC tool path generation to machine dies and their Styrofoam patterns. However, a lot of time and cost will be required to build solid models for dies if designers use only the generalized modeling capabilities of commercial 3-D CAD systems. To solve this problem, it is necessary to customize 3-D CAD system for the specific die design and manufacturing process. This paper describes a dedicated 3-D CAD system based on Unigraphics for die design for automotive body panels. The system provides not only 3-D design capabilities, but also standard part libraries, to enhance design productivity. The design process modeling technology has been introduced to facilitate redesign of the die for the modified panel. By introducing this system, dies can be designed more rapidly in the 3-D space, and their solid data can be directly transferred to CAM tools for NC tool path generation and simulation tools for virtual manufacturing.

  • The porthole extrusion process is a classic metal forming process to produce complex cross-section shaped aluminum profile. It is very difficult to design porthole die and extrusion process because of the complex shape of extrusion die and internal metal flow. The main variables in this process are ram speed, initial billet and tool temperature, and die shape. In general, the metal flow of porthole extrusion process can be divided into two steps. During the first step, the billet is divided into several parts in the porthole die bridge. During the second step, the divided billets are welded in the welding chamber. In the welding chamber, the level of welding pressure is very important for the quality of the final product. The purpose of this study is to increase the welding pressure in the welding chamber by using a two stage welding chamber. The porthole extrusion die was designed by using the Taguchi method with orthogonal array. The effectiveness of the optimized porthole die was verified by using the finite element analysis.

Development of Tube End-forming Process using Roll Die (롤다이를 이용한 튜브 축관공정 개발)

  • An accumulator placed on the refrigerant cycle pipe lines is a part to relax fluctuations of pressure within the pipe lines and stabilize refrigerants flowed into pipe. The accumulator has been mainly manufactured by the process of tube spinning using CNC(Computer Numerical Control) lathe. However, this process has the defects which are low productivity per hour and high cost. For that reason, tube end-forming using roll die is actively being developed, recently. The purpose of this study is to develope the tube end-forming process using roll die in order to manufacture the accumulator for the refrigeration pipe lines. First, the process design of tube end-forming was performed based on specification of product, and then was verified with FE analysis. Also, the effects of friction coefficient and revolution speed of roll die on forming load were investigated. The analytical results were applied in the final process design of tube end-forming. Finally, tube end-forming test was carried out to verify the validity of the FE analysis and the process design.

  • In order to invstigate the influence of die design variables on the quality of the sheared surface in cutting of sandwich sheet metals, the cut-off operation is carried out, which is the typical shearing process in sheet metal forming technology. For experiments we made the cut-off die which can be easily adjusted for die design variables such as blankholding force, pad force and clearance. The sandwich sheet metals considered are clad304(STS304-Al1050-STS304) and anti-vibration sheet metal. The shearing process is visualized by the computer vision system installed in front of the cut-off die and the sheared surface is measured and quantitatively compared with the help of the optical microscope after cut-off operation. From test results it is shown that the shearing mechanisms are different according the material of which sandwitch sheet metal is composed. The influence of die design variable is explored and we found optimal conditions for both sandwich sheet metals. It is expected that this investigation can be utilized to get the better sheared surface.

Design of shearing process to reduce die roll in the curved shape part of fine blanking process (파인블랭킹 공정에서의 곡률부 다이롤 감소를 위한 전단 공정 설계)

  • In the fine blanking process, which is a press operation known for producing parts with narrow clearances and high precision through the application of high pressure, die roll often occurs during the shearing process when the punch penetrates the material. This die roll phenomenon can significantly reduce the functional surface of the parts, leading to decreased product performance, strength, and fatigue life. In this research, we conducted an in-depth analysis of the factors influencing die roll in the curvature area of the fine blanking process and identified its root causes. Subsequently, we designed and experimentally verified a die roll reduction process specifically tailored for the door latch manufacturing process. Our findings indicate that die roll tends to increase as the curvature radius decreases, primarily due to the heightened bending moment resulting from reduced shape width-length. Additionally, die roll is triggered by the absorption of initial punch energy by scrap material during the early shearing phase, resulting in lower speed compared to the product area. To mitigate the occurrence of die roll, we strategically selected the Shaving process and carefully determined the shaving direction and clearance area length. Our experiments demonstrated a promising trend of up to 75% reduction in die roll when applying the Shaving process in the opposite direction of pre-cutting, with the minimum die roll observed at a clearance area length of 0.2 mm. Furthermore, we successfully implemented this approach in the production of door latch products, confirming a significant reduction in die roll. This research contributes valuable insights and practical solutions for addressing die roll issues in fine blanking processes.

  • This study aims at the improvement on the process and die set required for forming of flanged two-piece thrust engine bearings form laminated sheet blanks. Several suggestions are made to reduce the number of forming or subsequent machining processes or to improve the dimensional precision of formed products. The results of finite element analysis show the design suggested in this study are useful and applicable to the forming process of flanged bearings.

  • The automation of the machining and manufacturing process of press die is designed to shorten the working time by avoiding unnecessary repetitive works and to obtain subject articles with standard quality. Automation as used in this paper includes 3-D die design, machining center, wire-cut electrical discharge machining, and drawing works. This paper deals with research work on the automation of the machining and manufacturing process of the press die after 3-D die design using the Irp bracket for the control box sensor. The research was conducted under the same setting as that of die design.
