  • Effects of Ca content on the refinement of primary Si of Aluminum B390 alloy have been examined. Ca was found to have an effect on the refinement of primary Si particle. Primary Si particle size has been refined as Ca content of the melts decreased and cooling rate increased. A control of Ca content by the addition of $CuCl_2$ to the melt was the most efficient in the refinement of primary Si particles. The minimum size of primary Si particles in this study was $15.0\;{\mu}m$ when a residual content of Ca element in the alloy was 5ppm, Primary Si particle size was refined as primary Si crystallization temperature increased, which was attributed to the decrease of Ca content in the melts.

  • Mechanical property of hypereutectic Al-Si alloy is changed according to size and distribution of primary Si. Consequently, the study on the refinement for primary Si is progressed for a long time. But such effect of refinement comes out fading phenomena with the lapse of time. Therefore, this study investigated the optimum condition of primary Si refinement for hypereutectic Al-Si alloy. And we observed various primary Si size with P's fading phenomena. The experiment results were as follows. For experiment of primary Si refinement, we made hypereutectic Al-Si alloy with various amounts of P addition. As a result of experiment, we obtained the fine microstructure at 0.01wt.%P. And the optimum condition of P addition, for preventing from growth of primary Si by P fading, is estimated 0.1wt.%P.

  • Microstructural characteristics of hypereutectic Al-Si alloys during reheating at semi-solid temperature have been investigated. The size and morphology of primary Si particles in wedge-type mold-cast ingot has been compared with hot-rolled sheet and Si particulate reinforced Al composite. Effects of P and Sr addition on the morphological changes of primary Si particles have been also investigated. Observation of the solidification microstructures of the wedge-type mold-cast ingot at different cooling rates showed that alloying elements such as P and Sr affect the morphology of Si particles, especially in the area solidified at a slow cooling rate. Negligible change in the size of primary crystals was observed after reheating experiment, but ${\alpha}-halo$ formed around the Si particles and fine particles of Si precipitated in the surrounding area of the Si particles. In addition, there seemed to be no coarsening with increasing of holding time and the region of ${\alpha}-halo$ being decreased. Nucleation and recrystallization was accelerated with addition of alloying elements during hot rolling resulting in a decrease of primary Si particle size. In the case of extruded specimens, morphological change of primary Si particles was not observed after reheating. No ${\alpha}-halo$ formation was observed in Si reinforced Al composite because of the oxide film formed on the Si particles which acted as a diffusion barrier between substrate and the primary Si particles.

  • The morphological changes of primary solid particles as a function of process time on hypereutectic Al-15.5wt%Si alloy during semi-solid state processing with a shear rate of $200s^{-1}$ are studied. In this alloy, it was observed that primary Si crystals are fragmented at the early stage of stirring and morphologies of primary Si crystals change from faceted to spherical during isothermal shearing for 60 minutes. To understand the role of Al dissolved in the primary Si crystal by shear stress at high temperature, lattice parameters of the primary Si crystals are determined as a variation of high order Laue zone(HOLZ) line positions measured from convergent beam electron diffraction(CBED) pattern. The lattice parameter of the primary Si crystal in the rheocast Al-15.5wt%Si alloy shows tensile strain of about 5 times greater than that of the gravity casting. Increase of the lattice parameter by rheocasting is due to the increased amount of Al dissolved in the primary Si crystal accelerated by shear stress at high temperature. The amounts of solute Al in the primary Si crystal are measured quantitatively by EPMA method to confirm the CBED analysis.

  • Sc has been known to be an very effective ppt-hardening element in Al and Al alloys and also to be effective in modification of eutectic Si in hypoeutectic Al-Si alloys. The modification mechanism of Sc is different from that of the traditional modifier Sr in Al-Si alloys. In the present study the effects of Sc on the primary and eutectic Si in hypereutectic Al-Si alloys were investigated with evaluating the microstructures with OM, EPMA and EBSD methods. The results represent that Sc has only a small effect on primary Si when added less than $0.8wt\%$. However, when Sc addition leading to the precipitation of metallic Sc within primary Si reaches $1.6wt\%$, very coarse primary Si occurs.

  • Mechanical properties of hypereutectic Al-Si alloy are influenced by the size and distribution of primary Si. To investigate the effects of P addition and holding time, hypereutectic Al-Si alloys with various amount of P content were produced in the lab. Then, the size and distribution of primary Si were examined respectively. Mechanical properties of hardness, tensile strength and wear resistance were analyzed in conjunction with the microstructural variations in alloys.

  • In this study, the microstructural characteristics such as primary silicon, eutectic silicon, $SiC_p$ dispersion behavior, compound amount and Si solubility in $Al/SiC_p$ composite fabricated by the squeeze casting under various conditions were investigated systematically. As applied pressure(MPa) increases, cooling rate and compound amount are increased. In gravity casting, the cooling rate of hypereutectic composite is slower than of hypoeutectic composite by exothermic reaction of primary Si crystallization. But the cooling rate of hypereutectic composite is faster than that of hypoeutectic composite fabricated by same applied pressure, because amount of primary Si crystallization in hypereutectic composite was decreased, on the contrary, primary ${\alpha}-Al$ in hypoeutetic composite was increased due to increase of Si solubility in matrix by applied pressure. The crystalized primary silicon in hypereutectic composite fabricated by squeeze casting become more fine than that in non-pressure casting This is because mush zone became narrow due to increase of Si content of eutectic composition by pressure and time for growth of primary silicon got shorter according to applied pressure. It is turned out that eutectic temperature and liquidus are decreased by the increasing of squeeze pressure in all the composite due to thermal unstability of matrix owing to increasing of Si solubility in matrix by the increasing of applied pressure, as indicated in thermal anaiysis(DSC) results.

  • Sr, added in the hypereutectic Al-Si alloys, is absorbed on the surfaces of primary Si as well as eutectic Si, and can change the growth mode of primary Si from non-faceted to faceted mode, as the amount of Sr increases larger than 0.04 wt.%, even though it cannot affect the grain size of primary Si, significantly. The EBSD analysis shows that the traction of ${\Sigma}3$ boundary(twin boundary) increases as the amount of Sr in the hypereutectic Al-Si alloys increase until the over-modification occurs at 1.6 wt.%Sr and proves that the change in growth mode of primary Si results from the change of TPRE growth to IIT growth.

  • Effects of refinement of primary Si and residual stress on the mechanical properties of Aluminum B.390 alloy have been examined. Calcium was found to have an effect on the size of primary silicon particles. Primary silicon particle was refined as Ca content decreased. Refinement of primary Si particles led to an improvement in mechanical properties of the alloy; increase of elongation was prominent, above all. By the increase of compressive residual stress in the matrix alloy, tensile strength increased but elongation decreased.

  • In this study, three kinds of metal chills such as SS400, AC4CH and brass, with different thicknesses of 40 ~ 80 mm, were applied for low pressure casting of Al-Si alloy to control cooling rate. The microstructural characteristics with increasing cooling rate were represented using factors including D1, D2, size of primary α phases and shape factor and size of eutectic Si. The tensile properties were investigated and additionally analyzed based on the microstructural characteristics. As the cooling rate increased, D1, D2, and sizes of primary α phases and eutectic Si apparently decreased and the shape factor of eutectic Si increased to over 0.8. The ultimate tensile strength (UTS) and yield strength (YS) increased with decreasing D1, D2, and size of primary α phases, while elongation increased with decreasing size of eutectic Si and concurrently increasing shape factor of eutectic Si. This indicated that the primary α phases and eutectic Si in Al-Si alloy were refined with increasing cooling rate, resulting in improvement of UTS and YS without sacrificing elongation. After the tensile test, preferential deformation of primary α phases was observed in the Al-Si alloy produced at higher cooling rates of more than 0.1 K/s.
