FE techniques for the accurate prediction of part dimension in cold forging (냉간 단조품의 치수 정밀 예측을 위한 유한요소해석 기술)

  • The improvement of dimensional accuracy for forged part is one of major goals in cold forging industry. There are many problems in controlling the dimension only by the trial-and-error, especially for a precision forged gear. A FEM analysis has been used in developing the forging technology. However, FE techniques have to be reconfirmed for predicting accurately the dimension of forged part. In this study, the effects of elastic characteristics and temperature changes are investigated by the comparisons between experimental and FEA in cold forging. When FE models related with elastic characteristics are considered as reality, FE results could predict the part dimension within the range of 10 $\mu\textrm{m}$. And if temperature also is considered really, the predicted dimensions are well coincided with the experimental down to about 5$\mu\textrm{m}$.

Mathematical Model for Cold Rolling and Temper Rolling Process of Thin Steel Strip

  • A mathematical model for cold rolling and temper rolling process of thin steel strip has been developed using the influence function method. By solving the equations describing roll gap phenomena in a unique procedure and considering more influence factors, the model offers significant improvements in accuracy, robustness and generality of the solution for the thin strip cold and temper rolling conditions. The relationship between the shape of the roll profile and the roll force is also discussed. Calculation results show that any change increasing the roll force may result in or enlarge the central flat region in the deformation zone. Applied to the temper rolling process, the model can well predict not only the rolling load but also the large forward slip. Therefore, the measured forward slip, together with the measured roll force, was used to calibrate the model. The model was installed in tile setup computer of a temper rolling mill to make parallel setup calculations. The calculation results show good agreement with the measured data and the validity and precision of the model are proven.

  • Forging is a manufacturing process involving the shaping of metal using localized compressive forces and the process of deforming metal into a predetermined shape using certain tools and press according to the temperature. Forging provides stronger metal parts than that possible by casting or machining. Conventional clutch jaw parts have been developed through cold forging and precision machining; however, fabrication of integral clutch jaw parts for farm machinery has not been reported yet. These parts were developed by applying a complex forging technology combining cold and hot forging. The integrated forming technology proposed in this study will be useful for reducing the lead-time for manufacturing, improving the accuracy of products, and eliminating the welding process.

  • A lot of straight bevel gears have been manufactured by the cold forging process in order to improve the productivity and mechanical property of the product. The die for the cold forging of the gear needs high precision and reproducibility. In the study, cold forging die has been modeled by CAD/CAM and manufactured by machining center using ball end mill coated by (Al, Ti)N for heat-treated alloy steel(STD11, HRC 60). Through the measurement of the machined die, satisfactory dimensional accuracy and surface roughness were obtained. In the future, many 3-d cold forging dies will be directly machined instead of electric discharge machining.

  • The capability of accurately predicting the roll force profile across a strip in the bite zone in cold rolling process is vital for the calculation of strip profile. This paper presents a derivation of a precision mathematical model for predicting variations in the roll force across a strip in cold rolling. While the derivation is based on an approximate 3-D theory of rolling, this mathematical model also considers plastic deformation in the pre-deformation region which is located close to the roll entrance before the strip enters the bite zone. Finally, the mathematical model is expressed as a boundary value problem, and it predicts the roll force profile and tension profile in addition to lateral plastic strain profile.

  • The cold forging process induces material deformation in an enclosed space, generating a very high forging load. Therefore, it is mainly designed as a multi-stage process, and fatigue failure occurs in forging die due to cyclic load. Studies have been conducted previously to quantitatively predict the fatigue limit of cold forging dies, however, there was a limit to field application due to the large error range and the need for expert intervention. To solve this problem, we conducted a study on the introduction of a real-time forging load measurement technology and an automated system for quantitative prediction of die life cycle. As a result, it was possible to reduce the error range of the quantitative prediction of die life cycle to within ±7%, and it became possible to use the die life cycle calculation algorithm into an automated system.

  • Dimensional accuracy is very important quality in micro forged part, especially on forged part. Dimension of forged part is changed continuously during forging process. Loading, unloading and ejecting stage affects dimensional of the forged tool. The elasto-plastic material model for billet and elastic model for die were used to analyze these changes. At same time, the calculated results were compared and analyzed by the experiment on same conditions. From the experimental and analytical studies, we can calculated the amount of difference between die and forged part, that is 0.49% based on the die dimension. The dimensional change is smaller than that of general sized-forged part,0.6%.

  • This paper describes design and analysis techniques of cold forging process for precise producing of T-200 type spider made of SCr420H by utilizing pneumatically operated enclosed die set. Since deducing feasible closing force is an important factor to optimize entire pneumatically operated cold forging system, a series of FE analyses with varying the number of gas cylinders has been carried out to investigate the influence of closing force upon the direction of applied load at die surfaces. It also reveals the optimum distribution of the gas cylinders in terms of the flatness of upper/lower plates.

  • In order to protect the environment, using light material is becoming more and more attractive within the automobile industry. Aluminum alloys are the best and lightest metallic materials used in the automotive, electron, and aerospace industries. Al alloy and SGARC were joined by cold metal transfer (CMT) welding, using AlSiMn4 as a filler. Results showed that dissimilar metals from the Al 6000 series/SGARC could be successfully joined by CMT under proper processing parameters. The micro-hardness value of 125Hv was obtained at an interface.
