Identification of Cutting Mechanisms in Orthogonal Cutting of Glass Fiber Reinforced Composites

  • In recent years, composite materials such as fiber reinforced plastics (FRP) have gained considerable attention in the aircraft and automobile industries due to their light weight, high modulus and specific strength. In practice, control of chip formation appears to be the most serious problem since chip formation mechanism in composite machining has significant effects on the finished surface [1,2,3,4,5]. Current study will discuss frequency analysis based on autoregressive (AR) time series model and process characterization in orthogonal cutting of a fiber-matrix composite materials. A sparsely distributed idealized model composite material, namely a glass reinforced polyester (GFRP) was used as workpiece. Analysis method employs a force sensor and the signals from the sensor are processed using AR time series model. The experimental correlation between the different chip formation mechanisms and model coefficients are established.(omitted)

  • The reliability of machined fiber reinforced composites (FRC) in high strength applications and the safety in using these components are often critically dependent upon the quality of surface produced by machining since the surface layer may drastically affect the strength and chemical resistance of the material [1,2,3,4]. Current study will discuss the characterization of fiber pull-out in orthogonal cutting of a fiber-matrix composite materials. A sparsely distributed idealized model composite material, namely a glass reinforced polyester (GFRP) was used as workpiece. Analysis method employs a force sensor and the signals from the sensor are processed using AR time series model. The experimental correlation between the fiber pull-out and the AR coefficients is examined first and effects of fiber orientation, cutting parameters and tool geometry on the fiber pull-out are also discussed.

  • An advanced expert system for supporting automatic polishing operation of mold and die has been developed. The goal of this system is to minimize the polishing time, the number of polishing and tools used. Also, this paper proposes the advanced concept of the polishing method to perform polishing operation of mold and die, and it has adapted to the orthogonal array method. as a statistical technique, to choose an optimal polishing condition. An expert system consists of the polishing machining database that includes the information of workpiece and polishing tools, and the input/output module.

Tool Material Dependence of Hard Turning on The Surface Quality

  • This paper presents an experimental study of the effect of cutting tool materials on surface quality when turning hardened steels. Machining tests on a lathe are performed using polycrystalline cubic boron nitride (PCBN) and ceramic tools at various cutting conditions without coolant. From the experiments, it is observed that the radial force is the largest force component regardless the type of tool used. The specific cutting energy for the hard turning is estimated to be considerably smaller than the specific grinding energy. It is also found that cutting force and surface roughness with the PCBN tools are higher and better than those with the ceramic tools under the same cutting condition. It is due that the PCBN tools transfer the generated heat more effectively than the ceramic tools due to their higher thermal conductivity. The optimal cutting conditions for the best surface quality are selected by using an orthogonal array concept.

  • Inconel 718 alloy, widely used as material of aircraft engine, has a good mechanical property in high temperature, strong anti-oxidation characteristics in oxidated current over $900^{\circ}C$, and also is not easily digested in the air containing sulfur, therefore, its usage as mechanical component is expanding rapidly. Even though Inconel alloy 718 is difficult to machine, it requires highly precise processing/machining to sustain its component quality of high accuracy. In this paper, general turning operation conditions arc tested to select the best cutting process condition by measuring surface roughness through implementing experiments with orthogonal array of cutting speed, feeding speed and cutting depth as processing parameters based on the Taguchi method. Optimal turning operation conditions are extracted from the proposed experimental models.

  • This paper proposes a study on the effects of motion errors for acceleration/ deceleration types. The proposed motion errors are consisted of two errors : one due to transient response of servomechanism and the other due to gain mismatching of positioning servo motor. They are derived from using laplace transformation for the block diagram of general purpose feed drive system. In order to minimize them, the paper proposes second order polynomial regression model by using orthogonal array method which describes one of experimental methodolgies. The validity and reliability of the study was veri lied on a vertical machining center equipped with FANUC 0MC through a series of experiments and analyses.

  • This paper proposes an efficient algorithm for deriving inverse kinematics equation of 5-axis machine. Because the joint order and direction of 5-axis machine are different for each type of machine, each type of machine needs its own inverse kinematics equation for post-processing of NC data. Also derived inverse kinematics equation may cause problems of indeterminate and inconsistent solution. In order to resolve these problems, we have developed a generic method to derive direct kinematics equation by considering orthogonal joints of 5-axis machines. Using this method, we also have proposed a general algorithm for deriving inverse kinematics equation for various types of 5-axis machines.

  • Polyacetal resin is usually used to make molds, but it is difficult to achieve dimension accuracy during molding. Therefore it is usually necessary to cut the polyacetal resin after a molding process. Polyacetal resin is easily machining by standard machine tool. Acetal is also a thermal stable material which can be totted without coolant Another concern about the use of polyacetal resin is that it absorbs water easily, which also results in problems with dimension accuracy Therefore, in this study, the cutting resistance of water-absorbed polyacetal resin and its surface roughness after cutting in order to achieve the highest degree of accuracy in the cutting of polyacetal resin were investigated. Also, The Robust Design method uses a mathematical tool called orthogonal arrays to study a large number of decision variables with a small number of experiments. It also uses a new measure of quality, called signal-to-noise (S/N) ratio, to predict the quality from the customer's perspective. Thus, we have taken Taguchi's parameter design approach, specifically orthogonal array, and determined the optimal levels of the selected variables through analysis of the experimental results using S/N ratio.

  • This paper describes that the micro-cutting of WC-Co using PCD (Polycrystalline Diamond) and PcBN (Polycrystalline Cubic Boron Nitride) cutting tools are performed with SEM(Scanning Electron Microscope) direct observation method. The purpose of this study is to present reasonable cutting conditions to obtain precise finished surface and machining efficiency. Summary of the results are shown below: (1) The thrust cutting forces tend to increase more than the principal forces as the depth of cut and the cuttlllg speed are increased preferably on orthogonal microcutting. (2) The tool wear in the flank face was formed larger than that in the rake face on orthogonal micro cutting. (3) The wear appearance for PCD tools is abraded by hard WC particles of the work materials, which lead diamond grain to be detached from the bond.
