In order to improve the cutting ability of face mill, a model for optimal cutter shape was developed to minimize resultant cutting force by combing cutting force model and optimal technique. Wear test and surface roughness test for optimized and conventional cutter were performed. The new optimized cutter shows longer tool life of 2.29 times than conventional cutter in light cutting condition and 2.52 times in heavy cutting condition. The surface roughness of workpiece by optimized cutter is improved in heavy cutting condition, but deteriorated in light cutting condition in comparison with conventional cutter. The surface profiles of workpiece were analyzed by Fourier transformation. The distribution of cut lay left on workpiece by optimized cutter is more regular than that by the conventional cutter.
The tube hydroforming process has received much attention in the automotive industry because of its advantages compared to conventional manufacturing technologies. A wide range of products such as sub-frames, camshafts, radiator frames, axles and crankshafts are made by hydroforming process. The hydroformed parts often need to be structurally joined to other components during assembly. Therefore, these automotive parts need to be manufactured with a localized attachment flange. In this study, FE forming analyses of a part with a rectangular flanged shape was performed with Dynaform 5.5. Using the optimized conditions determined numerically, hydroforming experiments were performed. Then, the characterization of defects was analyzed. Finally, the accuracy of the optimized internal pressure condition as well as that of the initial ram position were evaluated. The results demonstrated that flanged parts can be successfully produced using the tube hydroforming process.
A shape optimization of a rib of a bolster of a bogie frame is attempted and a dimension optimization on upper and lower plates is also carried out for the reduction of the weight of bogie frame. In addition, the dynamic characteristics of the weight reduced model are investigated by an analysis of a natural frequency and a transient analysis. The results show that the first natural frequency of an optimized model is larger than that of the lowest design value. And the results of transit analysis based on the experimental stress also show smaller value than the yield stress. Thus the optimized model attempted in this study is considered to be structurally stable and useful for the improvement of railway carriages.

Spherical reticulated shells are widely applied in structural engineering due to their good bearing capability and attractive appearance. Parametric modeling of spherical reticulated shells is the basis of internal analysis and optimization design. In the present study, generation methods of nodes and the corresponding connection methods of rod elements are proposed. Modeling programs are compiled by adopting the ANSYS Parametric Design Language (APDL). A shape optimization method based on the two-stage algorithm is presented, and the corresponding optimization program is compiled in FORTRAN environment. Shape optimization is carried out based on the objective function of the minimum total steel consumption and the restriction condition of strength, stiffness, slenderness ratio, stability. The shape optimization of four typical Schwedler spherical reticulated shells is calculated with the span of 30 m~80 m and rise to span ratio of 1/7~1/2. Compared with the shape optimization results, the variation rules of total steel consumption along with the span and rise to span ratio are discussed. The results show that: (1) The left and right rod-Schwedler spherical reticulated shell is the most optimized and should be preferentially adopted in structural engineering. (2) The left diagonal rod-Schwedler spherical reticulated shell is second only to left and right rod regarding the mechanical behavior and optimized results. It can be applied to medium and small-span structures. (3) Double slash rod-Schwedler spherical reticulated shell is advantageous in mechanical behavior but with the largest total weight. Thus, this type can be used in large-span structures as far as possible. (4) The mechanical performance of no latitudinal rod-Schwedler spherical reticulated shell is the worst and with the second largest weight. Thus, this spherical reticulated shell should not be adopted generally in engineering.
The Performance of a PEMFC stack is strongly dependent on the uniform reactants distribution on MEA. The uniform distribution can be achieved by flow-field pattern and manifold design optimized to satisfy operating conditions. This paper investigates uniform reactants distribution in channels by changing manifold shape and inlet mass flow rate. Typical U and Z shape and modified U and Z shape manifolds with buffer zone were designed. To check the uniform reactants distribution, standard deviation of mass flow rate was compared. The numerical results show that the inlet mass flow rate, inlet shape, and manifolds shape are critical factor for uniform distribution.
The relationship between structural geometry and number of life cycles to failure is investigated to improve the fatigue life of structural components. The linear elastic fracture mechanics(LEFM) approach is integrated with shape optimal design methodology. The primary objective of this study is to decide an optimal shape for enhancing the life of the structure. The results from LEFM analyses are used in the fatigue model to predict the life of the structure before failure is occurred. The shape of the structure is optimized by using the growth strain method. Relevant issues such as problem formulation, finite element modeling are explained. Three design examples are solved, and the results show that, with proper shape changes, the life of structural systems subjected to fatigue loads can be enhanced significantly.
In this study, the peak stress of a fuillet in elastic structure was optimized to have minimum value by using quadratic isoparametric element. The method of auomatic gridding was also developed along with shape algorithm and design element technique was adopted in selecting design variables. The computer program developed was combined with the Hooke-Jeeves direct algorithm of optimization techniques in order to minimize the peak stress of the fillet. The imployment of design element technique significantly cut down computer time by the reduction in design variables, and the opitmum fillet shape with uniform minimum stress was obtained by varying design variables along x and y directions in improving the shape compared to other results. By using automatic gridding, in which Bezier surfaces and Coons surfaces of cubic interpolation were employed, the irregular boundary was removed resulting in smoother anbd more accurate fillet shape possessing uniform minimum stress.
Generally, curved surfaces of ship hull are deformed by flame bending (line heating), multi-press forming, and die-less forming method. The forming methods generate the required in-plane/bending strain or displacement on the flat plate to make the curved surface. Multi-press forming imposes the forced displacements on the flat plate by controlling the position of each pressing points based upon the shape difference between the unfolded flat plate and the curved object shape. The flat plate has been obtained from the unfolding system that is independent of the ship CAD. Apparently, the curved surface and the unfolded-flat surface are expressed by different coordinate systems. Therefore, one of the issues is to find a registration of the unfolded surface and the curved shape for the purpose of minimum amount of forming works by comparing the two surfaces. This paper presents an efficient algorithm to get an optimized registration of two different surfaces in the multi-press forming of ship hull plate forming. The algorithm is based upon the ICP (Iterative Closest Point) algorithm. The algorithm consists of two iterative procedures including a transformation matrix and the closest points to minimize the distance between the unfolded surface and curved surfaces. Thereby the algorithm allows the minimized forming works in ship-hull forming.
