A Study on Injection Mold Design Using Topology Optimization (위상최적화 기법을 이용한 사출 금형 최적 설계)

  • Topology optimization is applied for the optimal design of various products to ensure weight reduction and productivity improvement. Reducing the weight of the mold while maintaining its rigidity can ensure shortening of the production cycle, stabilization of the mold temperature, and reduction of mold material costs. In this study, a topology optimization technique was applied to the optimal design of the injection mold, and a topology-optimized model of the mold was obtained. First, the injection mold for the square specimens was modeled. Subsequently, a structural analysis was performed by implementing a load condition generated during the injection molding process. Topology optimization was performed based on the structural analysis results, and the models of the initial and topology-optimized designs were manufactured at 1/4 magnification using a 3D printer. Consequently, compared with the existing model, the weight of the topology-optimized model decreased by 9.8%, and the manufacturing time decreased by 7.61%.

  • Cooling circuit of injection mold affects part quality and cycle time of injection molding process. Examination on mold cooling circuit is usually omitted in part design stage because cooling circuit is designed in the mold design stage. It is desirable to examine mold cooling circuit with respect to part quality in the part design stage. In order to make the examination process convenient and fast, cooling circuit design should be automated without intervention of skilled designer. In this study, optimization of cooling circuit design is automated with commercial softwares; Visual DOC and Moldflow MPI. Effect of initial value for optimization is examined for the optimization result.

Optimization of Wet Pulp Mold Process and Reduction of Drying Energy (습식 펄프몰드 생산공정의 공정개선 및 건조에너지 절감 방안)

  • Pulp mold is one of the famous environmental friendly materials, which made from re cycled materials such as old newsprints through the environmental friendly processes. Furthermore, the used pulp mold can be easily recycled and the pulp mold itself is biodegradable. However, the higher cost and some deficiency in physical properties of pulp mold have been considered as issues to be overcome for a substitute for polymeric packaging materials such as EPS (Expandable Polystyrene). The way for the optimization of a pulp mold mill was proposed in this report. The possible reduction of drying energy was calculated by using a computer simulation method, which could Provide the detailed information about mass balance of overall process. The simulated results showed a great possible curtailment of production cost by improving the forming systems, for example, increasing the temperature and the dryness of a wet pulp mold.

  • Recently, the engineering designer of injection mould has become more and more dependent on the CAE. In the design factors of injection mould, the shrinkage rate should be considered as one of the important performances to produce the reliable products. therefore the shrinkage rate can be mostly calculated by the MoldFlow and Pro-engineering. in the design process. However it is not easy to predict the shrinkage rate of a plastic injection mold in its design process because the analysis can take minutes to hours, the high computational costs of performing the analysis limit their use in design optimization. In this study, the surrogate models, DACE model, based on the Kriging in order to optimize the shrinkage rate of electric microwave oven window is used in lieu of the original models, facilitating design optimization.

  • In mechanical design, optimization procedures have mostly been implemented solely by CAE codes combined by optimization routine, in which the model is built, analyzed and optimized. In the complex geometries, however, CAD is indispensable tool for the efficient and accurate modeling. This paper presents a method to carry out optimization, in which CAD and CAE are used for modeling and analysis respectively and integrated in an optimization routine. Application Programming Interface (API) function is exploited to automate CAD modeling, which enables direct access to CAD. The advantage of this method is that the user can create very complex object in Parametric and automated way, which is impossible in CAE codes. Unigraphics and ANSYS are adopted as CAD and CAE tools. In ANSYS, automated analysis is done using codes made by a script language, APDL(ANSYS Parametric Design Language). Optimization is conducted by VisualDOC and IDESIGN respectively. As an illustrative example, a mold design problem is studied, which is to minimize temperature deviation over a diagonal line of the surface of the mold in contact with hot glass.

  • The injection mold cooling circuit optimization was studied with a response surface method in the previous research. It took so much time to find an optimum solution for a large product due to an extensive amount of calculation time for the CAE analysis. In order to use the optimization technique in the actual design process, the calculation time should be much reduced. In this study, we tried to reduce the number of design variables with the concept of the close relationship between the depth and the distance of cooling channel. The optimum ratio of the distance to the depth of cooling channels for a 2-dimensional problem was 2.0 so that the optimum ratio was again sought out for 4 large automotive parts. Therefore, the number of design variables for the cooling circuit optimization can be reduced in half, resulting in much faster running time for the optimization as a design tool.

  • The optimization of cooling system parameters for designing injection mold is very important to acquire the highest part quality. In this paper, the integration of computer simulations of injection molding and Analysis of Variance(ANOVA) with orthogonal array was used as a design tool to optimize the cooling system parameters aimed at minimizing the part warpage. The design optimizer was applied to find the optimum levels of cooling system parameters for a dustpan. This optimization resulted in more uniform temperature distribution over the part and significant reduction of a part warpage, showing the capability of present method as an effective design tool. The whole optimization process was performed systematically in a proper number of cooling simulations. The design optimizer can be utilized effectively in the industry practice for designing mold cooling system with less cost and time.

  • The mold is widely used for mass production in present industry. Also, product cycle time is faster, for this request, high productivity improvement in mold machining is required. And, In case of mold manufacturing company, the delivery shortening is required to quickly manufacture new product. Therefore, we aim for the delivery shortening though the method of machining time shortening in mold machining. On this paper, first, we made the NC-code of Insert die-casting as the object model using PowerMill. And then, analyzed cutting force by Toolpath in Insert mold machining using Production Module of Advantedge which is cutting force analysis program. After that, we came up with the optimum conditions of productivity improvement throughout the analysis result of before and after optimization of cutting force, machining time variation, and surface roughness by changing min tangential force to 80, 85, 90% of max tangential force.

A study on optimization of injection molding of large thick LH type elastic frame (대형 후육 LH형 탄성구조 프레임의 사출성형 최적화에 관한 연구)

  • In the present study, the injection molding optimization of a large thick LH type elastic frames for the reduction of warpage was performed. Two kinds of fine and coarse finite element models were prepared to investigate the efficiency of analysis time and quality on simulation results. In order to derive injection molding conditions that can minimize distortion of parts, it was investigated that the effects of mold temperature, resin temperature, injection time, hold pressure switching time, holding pressure and the hold time on deformation characteristics using the design of experiments. The main influential factors on the warpage were found from the optimization simulation and the geometry data of the warpage result was converted into an initial model for injection simulation. It was shown that a coarse model with good mesh quality could be adapted for mold design since the total analysis time using the proposed model was reduced to 1/10. The suggested inversed warpage model produced the best minimized result of warpage.

The shrinkage rate should be considered as one of the important performances to produce the reliable products. The shrinkage rate can be determined by suing the CAE tools in the design produces. However, since the analysis can take minutes to hours, the high computational costs of performing the analysis limit their use in design optimization. In this study, the surrogate models based on the RSM is used in lien of the original models, facilitating design optimization.
