일반자유단조 프레스와 방사형 단조 프레스의 기공 압착에 관한 비교 연구 (Comparative Study on Pore Closing in Open Die Forging by Conventional Forging Press and Radial Forging Machine)

  • We propose an analysis model for simulating the detailed procedure of pore closing in open die forging of shafts. In the analysis model, an artificial symmetric plane is used, on which initial pores are located to be traced. The analysis model is employed to carry out three-dimensional simulation of pore closing in shaft free forging by both conventional free forging press and radial forging machine. With this result, two typical types of free forging equipment for manufacture of shafts are compared in detail. It has shown that the radial forging machine is much superior to the conventional open die forging press especially in pore closing under high hydrostatic pressure with sound strain.

  • Reactor Vessel is one of the most important structural part of nuclear power plant. It is manufactured by various steel forgings such as shell, head and transition ring. Head forgings has been made by open die forging process. After steel melting and ingot making, open die forging has been carried out to get a good quality which means high soundness and homogeniety of the steel forgings by using high capacity hydraulic press. This paper introduced the development trend of the open die forging process and manufacturing experience of large head forgings which canl be used for the reactor vessel of nuclear power plant.

대형 잉곳의 기공압착 효과 향상을 위한 폐쇄조건 연구 (Void Closing Conditions of Large Ingot by Path Schedules)

  • In this work, the closing behavior of cylindrical-shaped voids was experimentally investigated according to various parameters such as reduction ratio in height, initial void size and billet rotation during hot open die forging process. The reduction ratio in height, number of path, and billet rotation were chosen as key process parameters which influence the void closing behavior including the change of void shape and size. On the other hand, values of die overlapping and die width ratio were set to be constant. Void closing behavior was estimated by microscopic observation. Based on the observations, it was confirmed that application of billet rotation is more efficient to eliminate the void with less reduction ratio in height. The experimental results obtained from this study could be helpful to establish the optimum path schedule of open die forging process.

  • It is of great importance to obtain the uniform layer thickness in the multi-layer co-extrusion processes. In the present study, the three-dimensional numerical simulation was carried out using the open source code named OpenFOAM(R) to understand the flow characteristics in the multi-layer die. In this numerical study, Multi-thin-layers were successfully computed depending on the number of repeating units. The generation mechanism for the multi-layer was numerically verified by the flow simulation and visualization in the co-extrusion die using OpenFOAM(R). The results suggested that the multi-layer has a divided and folded mechanism similar to the stretching and folding in the chaotic flow.

  • Large size forged parts usually were made by hot open die forging because of the die cost, high applied load and small manufacturing quantities. Cast ingots were used in open die forging and the ingots almost included the cavities in its inside. Therefore, one of the aims for forging processes is to close and remove the cavities. However, its criteria were well not defined since the studies have many difficulties to investigate the cavity behaviors because of its large size. In this study, the cavity closure behavior was investigated by experimental and FE analysis. The FEM analysis is performed to investigate the overlap defect of cast ingots during free forging stage. The measured flow stress data were used to simulate the forging process of cast ingot using the practical material properties. Also the analysis of cavity closure is performed by using the $DEFORM^{TM}$-3D. The calculated results of cavity closure behavior are compared with the measured results before and after forging, which are scanned by the X-ray scanner. From this result, the criteria for deformation amounts effect on the cavity closure can be investigated by the comparison between practical experiment and numerical analysis.

사각 빌렛 자유단조시 내부기공폐쇄거동 유한요소해석 (FEM Analysis of Void Closure Behavior during Open Die Forging of Rectangular Billets)

  • Finite element analysis of open die forging process to make rectangular billet has been performed in this study. Three dimensional rigid-plastic finite element method was used to analyze the effects of process variables, forging pass design and die configurations on the void closure phenomena to maximize the internal deformation for better structural homogeneity and center-line consolidation of the rectangular billet. The effect of anvil width ratio, anvil pitch, anvil shape and number of pass has been estimated by the degree of void closure ratio. Although it is difficult to optimize process parameters in the operational environments, favourable process conditions are suggested for better product quality.

  • The studies for internal void closure have been conducted experimentally and numerically for open die forging. The FEM analysis is performed to investigate the deformation behavior of some internal voids in cast ingots during two upsetting stages. The calculated results of void closure behavior are compared with the measured results before and after upsetting. The shapes and sizes of each internal void are scanned by the X-ray scanner. From this result, the criteria for deformation amounts effect on the void closure can be investigated by the types of void. Closed voids could be compressed and eliminated after forging when the applied deformation amounts were larger than the critical effective strains. On the other hand, open voids could not be compressed and removed.

  • In this work, closing behavior of the voids generated in a casting process was investigated for various parameters such as reductions in height void size and billet rotation during hot open die forging process. The reduction in height and path schedule including the number of paths and billet rotation were chosen as key process variables to express the change of geometrical void shape and void closing behavior. On the other hand, values of die overlapping and die width ratio were set to be constant. Extend of void closure was observed and evaluated using tensile test and microscope. Based on the experimental result, it is ensured that void closure do not occur at 15% and 30% reduction in height as well as one or two rotations of a billet. The useful datum obtained from this study could be utilized to establish an optimum path schedule in the open die forging process.

  • Evaluation of microstructural changes is important for process control during open die forging of heavy ingots. The control of forging parameters, such as shape of the dies, reduction, temperature and sequence of passes, is to maximize the forging effects and to minimize inhomogeneities of mechanical properties. The hot working die steel is produced by using the multistage open die forging. The structure is altered during forging by subsequent Precesses of plastic deformation, recrystallization and grain growth. A numerical analysis using an rigid visco-plastic finite element model was performed to predict microstructural evolution of hot working die steel.
