Advanced Nickel Electroforming Technology for The Regenerative Thrust Chamber of the Rocket Engine

  • Electroforming is one of the key technologies for the regenerative thrust chamber of the rocket engine. To use nickel electroforming method for the thrust chamber, direct electroforming of nickel on cupper and the welding method between different materials are needed. Minimizing the internal stress is one of the important factor for making thick electroforming,. Also minimizing contamination(ex. Sulfur containing compound) is another important factor for the stability of quality. This paper includes advanced methods for thick nickel electroforming, those of strength test results and EDS/EPMA inspection results. Advanced for electroforming process makes the achievement of Electro-beam welding between Inconel718(Manifold) and Nickel Electroforming. This paper also includes the influence of the electroforming precipitation angle on strength. Thus advanced electroforming improvement processes and the test results make achievement for manufacturing of the regenerative thrust chamber with direct nickel thick electroforming on cupper materials.

  • Novel continuous electroforming process equipped with a rotating patterned mandrel, soluble/insoluble anode and multiple stage of rolling wheels was proposed to produce precision nickel mesh, which is known as a very efficient electromagnetic interference (EMI) shielding material. Continuously electroformed nickel deposits showed a tendency to form small-sized particles as the plating solution temperature increased and mandrel rotation speeded up and the applied current density decreased. Along the honeycomb patterns of mandrel, nickel was accurately electrodeposited on the surface of rotating mandrel, but quite different visual/structural characteristics were measured on both sides.

  • I developed a high-quality metal door with a hologram-pattern design using a high-speed electroforming process. In this study, the major processes were master production, conducting grant, nickel-sulfamate acid electroforming, ablation treatment, and final dressing. The processing system was provided with a nickel sulfamate pole, and a rotary-pole PP-plating jig in a circular tank. This approach could reduce defects and errors, as much as possible, by its use of a hologram pattern to create the master of a metal door. The thin-sheet metal-creation process for the door built-in metal pattern using electroforming with hologram was successful.

  • In this study, manufacturing of polymer master and mold insert for micro injection molding was investigated. Ablation by excimer laser radiation could be used successfully to make 3-D microstructure of PET. The mechanism for ablative decomposition of PET with KrF excimer laser(λ: 248nm, pulse duration: 5ns) was explained by photochemical process. And this process showed PET to be adopted in polymer master for nickel mold insert. Nickel electroforming by using laser ablated PET master was preferable for replication method. Finally, it was shown that excimer laser ablation can substitute for X-ray lithography of LIGA process in microstructuring.

  • Electroforming is a kind of metal molding technology. After gilding on the possession object(conductivity, nonconductivity) separate it with possession object and produce a part or duplicate. This process has an excellent ability of duplicating detailed figure. To simplify the manufacturing process of a rotary screen, this study was adopted electroforming technology and produced silicon rubber mandrel. Furthermore, to indicate the optimal condition for the acquisition of high-qualified rotary screen product, the experiment was executed with pH, time, sulfamate nickel solution according to density which were the main factors to decide the condition, then compared it with the product made by original "S" company in Holland. As a result, the figure of hole was more obvious and correct. Also the open size increased by more than 2-3%.

Study on the Mechanical Properties and Microstructure of Nickel Sulfamate Electroform (니켈쌀파메이트 전주층의 물성과 미세구조)

  • Hardness and internal stress are very important in nickel electroforming. Nickel sulfamate bath has been widely used in electroforming because of its low internal stress and moderate hardness. Nickel sulfamate bath without chloride was chosen to investigated the effect of plating variable such as temperature, PH, current density and sodium naphthalene trisulfonate as addition agent on the hardness and internal stress. It was found that hardness increased with increasing temperature and decreasing current density and ranged from 150∼310 DPH. The hardness was highest at $55^{\circ}C$ and 10∼40 mA/$\textrm{cm}^2$. The internal stress increased with increasing current density and decreasing temperature. It was minimum at PH 3.0∼3.8. Low internal stress within $\pm$1,500 psi was obtained at both $50^{\circ}C$ and $55^{\circ}C$ in 10-20 mA/$\textrm{cm}^2$. The addition of sodium naphthalene trisulfonate was found to be effective in refine columnar grains thus resulted in decreasing internal stress, increasing hardness and improving brightness.

Replication of Microstructured Surfaces by Microinjection Molding (초소형사출성형 공정을 이용한 마이크로 구조 표면의 성형)

  • In the present study replication of microstructured surfaces by microinjection molding was carried out. For a fabrication of mold inserts, nickel microstructures having various characteristic dimensions were fabricated by nickel electroforming onto Si mother microstructures. In addition, reverse nickel microstructures based on the electroformed nickel microstructures were successfully realized by electroforming with passivation process. The fabricated nickel microstructures were used as mold inserts for a replication of microstructured surfaces by microinjection molding. Microinjection molding experiment was carried out under three different processing conditions, which revealed effects of a packing stage and mold wall temperature. The microinjection-molded microstructured surfaces were characterized by using an atomic force microscope (AFM). It was found that mold wall temperature could enhance replication quality resulting in the precise microstructured surfaces.

Real-time Internal Stress of Nickel Sulfamate Electroform (니켈쌀파메이트 전주층의 실시간 잔류응력)

  • The control of internal stress is extremely important in electroforming because of the deliberately low adhesion between the electro form and the mandrel. Excessive tensile or compressive stress can cause distortion, separation problem, curling, peeling or separation of electroform prematurely from the mandrel, buckling and blistering. Nickel sulfamate bath has been widely used in electroforming because of its low internal stress and moderate hardness. In this study, real-time stress sensor has been used for stress control in chloride-free nickel sulfamate bath for 400 mm x 300 mm x 500 ㎛ nickel electroform. It was found that compressive stress found at low current density indicated the contamination of electrolyte, which is very useful in procuring buckling and peeling of electroform. No compressive stress is allowed for plate electroform. The real-time stress can also be used for accurate stress control of nickel electroform. The tensile stress was found to be increased slightly with increase in nickel electroform thickness, i.e., from initial 1.47 ksi to 2.02 ksi at 320 ㎛.

  • Manufacturing process for the microfluidic device can include such sequential steps as master fabrication, electroforming, and injection molding. The laser ablation using masks has been applied to the fabrication of channels in microfluidic devices. In this study, manufacturing of polymer master and mold insert for micro injection molding was investigated. Ablation of PET (polyethylene terephthalate) by the excimer laser radiation could be used successfully to make three dimensional master fur nickel mold insert. The mechanism fur ablative decomposition of PET with KrF excimer laser $({\lambda}: 248 nm, pulse duration: 5 ns)$ was explained by photochemical process, while ablation mechanism of PMMA (polymethyl methacrylate) is dominated by photothermal process, the .eaction between PC (polycarbonate) and KrF excimer laser beam generate too much su.face debris. Thus, PET was adopted in polymer master for nickel mold insert. Nickel electroforming using laser ablated PET master was preferable for replication method. Finally, it was shown that excimer laser ablation can substitute for X-ray lithography of LIGA process in microstructuring.

  • Nickel is a commercially important and versatile element in electroplating. The applications of nickel electroplating fall into three main categories: decorative, functional and electroforming. In decorative applications, electroplated nickel is most often applied in combination with electrodeposited chromium. Nickel is deposited on surfaces to improve corrosion and wear resistance or modify magnetic and other properties. Electroforming is electroplating applied to the fabrication of products of various kinds. Nickel is deposited onto a substrate and then removed from it to create a part made entirely of nickel. In this study, mechanical property of Ni electrodeposits in various manufacturing condition such as temperature, current density, pH and electrolyte content, was investigated to understand effect of electrolysis condition on mechanical property. Vickers hardness increased as the temperature and pH increased and current density and electrolyte content decreased and pH increased. The results were explained by cathode overvoltage and hydrogen evolution.
