W-Cu의 마이크로 금속분말사출성형 (Micro Metal Powder Injection Molding in the W-Cu System)

  • The production of micro components is one of the leading technologies in the fields of information and communiation, medical and biotechnology, and micro sensor and micro actuator system. Microfabrication (micromachining) techniques such as X-ray lithography, electroforming, micromolding and excimer laser ablation are used for the production of micro components out of silicon, polymer and a limited number of pure metals or binary alloys. However, since the first development of microfabrication technologies there have been demands for the cost-effective replication in large scale series as well as the extended range of available material. One such promising process is micro powder injection molding (PIM), which inherits the advantages of the conventional PIM technology, such as low production cost, shape complexity, applicability to many materials, applicability to many materials, and good tolerance. This paper reports on a fundamental investigation of the application of W-Cu powder to micro metal injection molding (MIM), especially in view of achieving a good filling and a safe removal of a micro mold conducted in the experiment. It is absolutely legitimate and meaningful, at the present state of the technique, to continue developing the micro MIM towards production processes for micro components.

고무 인젝션 방법을 이용한 플렉시블 씰 제작 (The Flexible Seal Fabrication utilizing a rubber Injection Method)

  • KSLV-I 킥모터 노즐 개발에 있어서 가장 중요한 개발품은 노즐 구동에 필요한 플렉시블 씰 개발이다. 특히 플렉시블 씰 제작 기술의 확보는 킥 모터 노즐 개발에 있어서 핵심 개발 사항 중에 하나였다. 킥모터 플렉시블 씰 제작에 사용된 방법은 금형에 순서대로 배열된 보강재 사이에 고무를 주입하는 인젝션 방식을 사용하였다. 플렉시블 씰 제작을 통해 금형 설계 기술, 고무 인젝션 방법, 성형 공정을 확립하였다. 제작된 플렉시블 씰은 X-Ray 검사를 통해 내부 접착 상태 및 보강재/고무 배열 상태를 확인하였다.

자동차 대시보드의 사출압력 최소화를 위한 게이트 위치와 공정조건의 강건설계 (Robust Design of Gate Locations and Process Parameters for Minimizing Injection Pressure of an Automotive Dashboard)

  • In this paper, multiple gate locations and process conditions under concern are automatically optimized by considering robustness to minimize the injection pressure required to mold an automotive dashboard. Computer simulation-based experiments using orthogonal arrays(OA) and a design-range reduction algorithm are consolidated into an iterative search scheme, which is then used as a tool for the optimization process. The robustness of a design is evaluated using an OA-based simulation of process fluctuations due to noise as well as the signal-to-noise ratio. The optimal design solution for the automotive dashboard shows that the robustness of the injection pressure is significantly improved when compared to the initial design. As a result, both the die clamping force and the pressure distribution in the part cavity are also much improved in terms of their robustness.

  • In order to predict the moldability of an injection molded part, a simulation of filling is needed. Short shot is one of the most frequent troubles encountered during injection molding process. The adjustment of process conditions is the most economic way to troubleshoot the problematic short shot in cost and time since the mold doesn't need to be modified at all. But it is difficult to adjust the process conditions appropriately in no times since it requires an empirical knowledge of injection molding. In this paper, the intelligent CAE system synergistically combines fuzzy-neural network(FNN) for heuristic knowledge with CAE programs for analytical knowledge. To evaluate the intelligent algorithms, a cellular phone flip has been chosen as a finite element model and filling analyses have been performed with a commercial CAE software. As the results, the intelligent CAE system drastically reduces the troubleshooting time of short shot in comparison with the expert's conventional way which is similar to the golden section search algorithm.

이중사출 성형을 위한 저온 경화 액상실리콘고무 (LSR)의 경화 거동 분석 (Analysis of cure behavior of low temperature curing liquid silicone rubber (LSR) for multi-material injection molding)

  • In multi-material injection molding, since two or more materials with different process conditions are used, it is essential to maximize process efficiency by operating the cooling or heating system to a minimum. In this study, Liquid silicone rubber (LSR) that can be cured at a low temperature suitable for the multi-material injection molding was selected and the cure behavior according to the process conditions was analyzed through differential scanning calorimetry (DSC). Dynamic measurement results of DSC with different heating rate were obtained, and through this, the total heat of reaction when the LSR was completely cured was calculated. Isothermal measurement results of DSC were derived for 60 minutes at each temperature from 80 ℃ to 110 ℃ at 10 ℃ intervals, and the final degree of cure at each temperature was calculated based on the total heat of reaction identified from the Dynamic DSC measurement results. As the result, it was found that when the temperature is lowered, the curing start time and the time required for the curing reaction increase, but at a temperature of 90 ℃ or higher, LSR can secure a degree of cure of 80% or more. However, at 80 ℃., it was found that not only had a relatively low degree of curing of about 60%, but also significantly increased the curing start time. In addition, in the case of 110 ℃, the parameters were derived from experimental result using the Kamal kinetic model.

고무사출성형의 적정설계 (Optimum Design of Rubber Injection Molding Process)

  • K사의 고무 사출성형에 있어서 애로사항인 등속조인트 부트(boots)의 크 (crack) 발생 등의 문제점을 해결하기 위하여, 상용 CAE 프로그램인 MOLDFLOW(Ver. 5.2)를 이용한 전산모사를 수행하여 적정금형설계를 도출하고 적정작업조건을 구축하였다. 그 결과 크 의 발생 원인은 크 이 발생하는 위치에 형성되는 weld 및 meld line의 형성 때문이고, 또한 크 이 발생하는 위치에서의 가류(curing)가 불완전한 것이 확인되었다. 이와 같은 weld 및 meld line의 형성을 방지하기 위해서 게이트(gate)의 위치를 변경하고 최적위치에 설계함으로써, 유동선단(melt front)의 충돌 또는 수지흐름의 만남을 최소화하는 충전패턴(fill pattern)을 형성하고 부트 안쪽 하단의 크 발생을 방지하였다. Weld 및 meld line과 에어트랩(air trap) 불량이 가장 큰 게이트 위치는 각각 최적 게이트위치를 기준으로 서로 정반대 방향임이 관찰 되었다. 한편 몰드(mold)의 온도를 $170^{\circ}C$로 유지하게 함으로써 크 이 발생했던 위치에 가류조건을 만족시켰다.

사출/압축 및 RHCM 기술이 7인치 도광판 마이크로 패턴 전사성에 미치는 영향에 대한 실험적 연구 (An Experimental Study on the Replication Ratio of Micro Patterns of 7 inch LGP using Injection/Compression and RHCM)

  • Recently, according to the rapid development of display, many display applications, such as, cellular phone, navigation, monitor and LCD TV have been changed from CRT type to LCD type. BLU(Back Light Unit) is one of main parts in LCD unit and generally, it consists of a light source, a reflective sheet, a LGP(Light Guide Plate), a diffuser sheet, and two prism sheets. The most important component of BLU is a light guide plate, which diffuses the input light to the TFT-LCD module uniformly. The LGP is usually made by injection molding process, and it has numerous optical micro patterns on the surface. In the present study the micro-patterned stamper which has cylindrical shape was fabricated by using the UV-LiGA process. And the replication characteristics have been compared among three different kinds of injection molding process; general injection molding, injection/compression molding and RHCM(Rapid Heating and Cooling Molding). Average replication ratios of CIM and ICM were 19.1% and 64.6%, respectively. On the other hand, the average replication ratio of RHCM process showed the higher value of 98.4% among these. It show that maintaining the mold surface above $T_g$ could increase the replication ratio of micro patterns substantially.

박막 요소를 이용한 스피커 그릴 일체형 맵 포켓의 사출 성형 해석 (Injection Molding Analysis of Map Pocket with a Speaker Grill Using Shell Element)

  • In order to reduce the time and cost for assembly, automobile speaker grills have been injection molded with door trims or map pockets in one piece recently. However, several defects such as short shots or air traps can easily occur due to the decreased fluidity of the melting polymer according to the excessive heat transfer to the mold. Therefore, it is necessary to optimize the resin feed system and predict possible defects by CAE analysis. However it is not possible to obtain exact analysis results for the speaker grill by using general shell elements since the heat transfer in the thickness direction which is the dominant factor of the filling stage can not be considered. Therefore, there have been several efforts to simulate the injection molding nature of the speaker grill by using shell elements with an effective thickness which is smaller than the actual thickness of the part. Two empirical values have been recommended for the effective thickness in real practice. One is 50∼70% of the thickness of the speaker grill and another is the gap distance between the adjacent holes. In this paper, CAE analyses of a map pocket with a speaker grill were conducted using shell elements with both of these recommended effective thicknesses, and the predicted flow fronts were compared with the findings from injection molding experiments. The commercial code MOLDFLOW was used for injection molding analysis and an 850 ton injection molding machine was used for experiments.

사출성형공정에서 CAE 기반 품질 데이터와 실험 데이터의 통합 학습을 통한 인공지능 품질 예측 모델 구축에 대한 연구 (A study on the construction of the quality prediction model by artificial neural intelligence through integrated learning of CAE-based data and experimental data in the injection molding process)

  • In this study, an artificial neural network model was constructed to convert CAE analysis data into similar experimental data. In the analysis and experiment, the injection molding data for 50 conditions were acquired through the design of experiment and random selection method. The injection molding conditions and the weight, height, and diameter of the product derived from CAE results were used as the input parameters for learning of the convert model. Also the product qualities of experimental results were used as the output parameters for learning of the convert model. The accuracy of the convert model showed RMSE values of 0.06g, 0.03mm, and 0.03mm in weight, height, and diameter, respectively. As the next step, additional randomly selected conditions were created and CAE analysis was performed. Then, the additional CAE analysis data were converted to similar experimental data through the conversion model. An artificial neural network model was constructed to predict the quality of injection molded product by using converted similar experimental data and injection molding experiment data. The injection molding conditions were used as input parameters for learning of the predicted model and weight, height, and diameter of the product were used as output parameters for learning. As a result of evaluating the performance of the prediction model, the predicted weight, height, and diameter showed RMSE values of 0.11g, 0.03mm, and 0.05mm and in terms of quality criteria of the target product, all of them showed accurate results satisfying the criteria range.

고강성 경량 MHEV 배터리 하우징 성형기술개발을 위한 섬유강화 플라스틱 발포 사출 시험편의 기계적 물성평가에 관한 연구 (A Study on Mechanical Properties Evaluation of Fiber-reinforced Plastic Cellular Injection-molded Specimens for the Development of High-strength Lightweight MHEV Battery Housing Molding Technology)

  • The fiber-reinforced plastics and cellular injection molding process can be used to efficiently reduce the weight of battery housing components of mild hybrid electronic vehicles(MHEV) made of metal. However, the fiber orientation of fiber-reinforced plastics and the growth of foaming cells are intertwined during the injection molding process, so it is difficult to predict the mechanical properties of products in the design process. Therefore, it is necessary to evaluate the mechanical properties of the materials prior to the efficient stiffness design of the target product. In this study, a study was conducted to evaluated the mechanical properties of fiber reinforced cellular injection-molded specimens. Two types of fiber-reinforced plastics that can be used in the target product were evaluated for changes in tensile properties of cellular injection-molded specimens depending on the foaming ratio and position from the injection gate. The PP and PA66 specimens showed a decrease of tensile modulus and strength of approximately 30% and 17% depending on the foaming ratio, respectively. Also, the tensile strength decreased approximately 26% and 17% depending on the position from the injection gate, respectively. As a result, it was confirmed that the PP specimens have a significantly mechanical property degradation compared to the PA66 specimens depending on the foaming ratio and position.
