Meshfree approximations exhibit significant potential to solve partial differential equations. Meshfree methods have been successfully applied to various problems which the traditional finite element methods have difficulties to handle, including the quasi-static and dynamic fracture. large deformation problems, contact problems, and strain localization problems. A meshfree method based on the reproducing kernel particle approximation(RKPM) is applied to sheet metal forming analysis in this research. Metal forming examples, such as stretch forming and flanging operation, are analyzed to demonstrate the performance of the proposed meshfree method for largely deformed elasto-plastic material.
In the sheet metal forming process, the drawbead is used to control the flow of material during the forming process. The drawbead provides proper restraining force to the material and prevents defe cts such as wrinkling or breakage. For these reasons, many studies for designing the effective drawbead have been conducted. In this paper, the effect of the drawbead shape will be introduced. For the analysis, the numerical method called the static-explicit finite element method was used. The finite element analysis code for this method has been developed and applied to the drawbead process problems. In result, convergence problem and computation time due to large non-linearity in the existing numerical analysis methods were no longer a critical problem. Futhermore, this approach could treat the contact friction problem easily by applying very small time intervals. It is expected that various results from the numerical analysis will give very useful information for the design of tools in sheet metal forming process.
The effective thermoelastic properties of porous metals are discussed herein after each material forming process such as hot pressing or extrusion. The voids in metal matrix are assumed to be initially spherical in shape and to be distributed randomly. Once the porous material deforms plastically due to each material forming process, the voids change their shape from a sphere to an ellipsoid and align in one direction. Since the voids are compressible in nature, the void volume fraction is assumed to be decreasing during each material forming process.

The finite element analyses of the wrinkling initiation and growth in the sheet metal forming process provide the detailed information about the wrinkling behavior of sheet metal. The direct analyses of the wrinkling initiation and growth, however, bring about a little difficulty in complex industrial problems because it needs large memory size and long computation time. For the description of wrinkling growth, the mesh elements should be sufficiently small and the size of finite element matrix becomes large. In the static implicit finite element method therefore, the direct analysis of wrinkling growth in a complex sheet metal forming process is rather difficult. From the industrial viewpoint of tooling design, the readily available information of possibility and location of wrinkling is sometimes more preferable to the detailed time-consuming information. In the present study, therefore, the wrinkling factor that shows locations and relative possibility of wrinkling initiation is proposed as a convenient tool of relative wrinkling estimation based on the energy criterion. The location and relative possibility of wrinkling initiation are predicted by calculating the wrinkling factor in various sheet metal forming processes such as cylindrical cup deep drawing, spherical cup deep drawing, and elliptical cup deep drawing. The wrinkling factor is also implemented in the analysis of the door inner stamping process to predict wrinkling.
In this paper Research development about a micro metal forming manufacturing system has been developed. A micro forming system has been achieved in Japan and it's developed micro press is limited to single forming process. To coincide with the purpose to be more practical, research and development is necessary about the press which the multi forming process is possible. We set the development of the equipment including micro deep drawing, micro punching and micro restriking process to the goal. To achieve this goal, we set the application product to a micro thin foil valve which is used in the micro pump module. The compound die set has been designed and manufactured to make two step process. The material of thin foil valve is SUS-304 and its thickness is 50$\mu$m. We can get a good forming results from micro punching experiments in this paper.
The backward tracing scheme(BWT) of the finite element method has been extended lot the design of sheet blank in three-dimensional deformation. Originally the scheme was developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform or initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. For the confirmation of the analytic result derived from the backward tracing simulations as well as forward loading simulations, a series of experiment were carried out. The experiments include the first trial sheet forming process with a rectangular blank, an improved process with a modified blank preform and the final process with an optimum blank resulted from the backward tracing scheme. The experiments show that the backward tracing scheme has been implemented successfully in blank design of sheet metal forming.
During the cold forming, due to high working pressure acting on the die surface, failure mechanics must be considered before die design. One of the main reasons of die failure in industrial application of metal forming technologies is wear. Die wear affects the tolerances of formed parts, metal flow and costs of process etc. The only way to control these failures is to develop methods which allow prediction of die wear and which are suited to be used in the design state in order to optimize the process. In this paper, the wear experiments to obtain the wear coefficients and the upsetting processes was accomplished to observe the wear phenomenon during the cold forming process. The analysis of upsetting processes was accomplished by the rigid-plastic finite element method. The result from the deformation analysis was used to analyse the die wear during the processes and the predicted die wear profiles were compared with the measured die wear profiles.
Design sensitivity analysis scheme is proposed in an elasto -plastic finite element method with explicit time integration using a direct differentiation method. The direct differentiation is concerned with large deformation, the elasto-plastic constitutive relation, shell elements with reduced integration and the contact scheme. The design sensitivities with respect to the process parameter are calculated with the direct analytical differentiation of the governing equation. The sensitivity results obtained from the present theory are compared with that obtained by the finite difference method in a class of sheet metal forming problems such as hemi-spherical stretching and cylindrical cup deep-drawing. The result shows good agreement with the finite difference method and demonstrates that the preposed sensitivity calculation scheme is a pplicable in the complicated sheet metal forming analysis and design.
Due to the increasing competition, automotive manufacturers have to manufacture highly safe and light vehicles. The parts which make up the body of the vehicle and absorb the energy in case of a crash, are usually manufactured with sheet metal forming methods such as deep drawing, bending, trimming and spinning. The part may get thinner, thicker, folded, teared, wrinkled and spring back based on the manufacturing conditions during manufacturing and the type of application methods. Transferring these effects which originate from the forming process to the crash simulations that are performed for vehicle safety simulations, makes accurate and reliable results possible. As a part of this study, firstly, the one-step and incremental sheet metal forming analysis (deep drawing + trimming + spring back) of vehicle front bumper beam and crash boxes were conducted. Then, crash performances for cases with and without the effects of sheet metal forming were assessed in the crash analysis of vehicle front bumper beam and crash box. It was detected that the parts absorbed 12.89% more energy in total in cases where the effect of the forming process was included. It was revealed that forming history has a significant effect on the crash performance of the vehicle parts.
