Hot-Press-Forming (HPF), an advanced sheet metal forming method using stamping at a high temperature of about $900^{\circ}C$ and quenching in an internally cooled die set, is one of the most successful forming process in producing crash-resistant parts such as pillars and bumpers with complex shape, ultrahigh strength, and minimum springback. To optimize conditions of a forming quality in HPF process and secure a safe product without any failures, such as fractures and wrinkling, the simulations based on the coupled thermo-mechanical analysis for a hot-press-formed lower control arm are applied with Taguchi's orthogonal array experiment. Three factor variables - the friction coefficient, blank shape, and hole location for burring - are selected to be optimized. The most effective condition of a forming quality for a hot-press-formed lower control arm is suggested. The simulation results are confirmed with experimental ones.
In order to make a doubly-cowed sheet metal effectively, the sheet metal forming process has been developed by adopting the flexibility of the incremental forming process and the principle of bending deformation which causes slight deformation in thickness. The developed process is an unconstrained forming process without holder. The experimental equipment has been set up with the roll set which consists of two pairs of support rolls and one center roll. In order to analyze process parameters in the incremental roll forming process for the application to doubly curved ship hull plate, the orthogonal array is adopted. From the FEM results, among the process parameters, the distance between supporting rolls in pairs along the direction of one principal radius of curvature as well as the forming depth is shown to influence the generation of curvature in the same direction significantly. That is, the other distance between supporting rolls in pairs which are not located in the same direction of one principal radius of curvature, does not have an significant effect on the generation of the curvature in that direction. Also, the forming load and torque from the FEM simulation are acceptable to the system development of the incremental roll forming process for the forming of ship hull plate.
In sheet metal forming, material cost and die process number are very important manufacturing process for an economic die-making. In this report on implemention of a computer aided sheet-metal nesting program for nesting of irregular shaped blank on ae coil strip of limit width. The result of the computing in the nesting program reduced material cost and die process number.
A new approach to process optimal design in non-isothermal, non-steady state metal forming is presented. In this approach, the optimal design problem is formulated on the basis of the integrated thermo-mechanical finite element process model so as to cover a wide range of the objective functions and design variables, and the derivative based approach is adopted for conducting optimization by design iteration. The process model, the formulation for process optimal design, and the procedures for the evaluation of the design sensitivity and for design iteration for optimization are described.
Sheet metal forming process is a non-linearity problem which is affected by various process variables, such as geometric shape of punch and die, frictional characteristic, etc.. Therefore, the knowledge of the influence of the process variables is needed in the design of sheet metal working processes. In this paper, cylindrical cup drawing tests for blank holding force, punch speed and lubrication between sheet material and tool were carried out to investigate the influence upon sheet formability. Experimental results were discussed about the defects on the deformation behaviors during the forming process.
Optimization of the process parameters is carried out for process design in sheet metal forming processes. The scheme incorporates with a rigid-plastic finite element method for the deformation analysis and response surface methodology for the optimum searching of process parameters. The algorithm developed is applied to design of the draw bead force and the die radius in deep drawing processes of rectangular cups. The present algorithm shows the capability of designing process parameters which enable the prevention of the weak part of fracture during processes.
The backward extrusion process is one of the commonly used metal forming processes. In this paper. a battery case which has the rectangular section, is analyzed using a 3D metal forming package(MSC.Superforge). This pacakge uses the finite volume analysis method. It is shown that the MSC.Superforge package using finite volume method provides result very close to those obtained from a finite element analysis package(MSC.Superform). However, the simulation time using the finite volume method was almost 10 % of the simulation time consumed by the other package using finite element method. Moreover, the finite volume method used in MSC.Superforge can eliminate the remeshing problems that make the simulating a metal forming process with severe deformation, such as the extrusion process, so difficult.
A semi-solid forming has a lot of advantages compared to the die casting, squeeze costing and convenctional forging, therefore, semi-solid forming process are now becoming of industial interest for the production of metal components and metal matrix composites. However, the material behaviour in the semi-solid temperature range is not sufficiently known although it controls the whole process through forces and geometry evolutions bcause the behaviour of metal slurries is complex. The semi-solid materials(SSM) fabricated under electric-magnetic stirring condition is necessary to be applicate in forming process. A reheating conditions were studied with the reheating time, holing time and reheating temperatures. The microstructure of SSM (which specimen size:d 40${\times}$i60) on condition of heating time 10min and heating temperature 590$^{\circ}C$ is most globular and finest one. The microstructure of SSM(specimen size:d75${\times}$i60) reheated under the three step reheating conditions is most globular and finest.
This paper introduces a CAE-based design procedure in the press forming process for the fabrication of sheet metal parts used in proto-cars. The finite element analysis reveals formability problems during the forming process of a floor member and a front cross member that constitute a rear floor assembly. The study proposes the modification of the initial blank shape or intermediate trimming of the product to prevent failure during forming. It is confirmed by the tryout process as well as the finite element analysis that sound prototype can be obtained with the modified design. The finite element analysis result also provides fairly good prediction of springback amounts used for the post-compensation of the product.
Springback is one of factors affecting precision in metal forming. Its effect is particularly prominent in bending process. In this study, bending and forging process are used in order to manufacture a micro spring with two bending region from $60{\mu}m$ diameter wire. Springback in the process lowers the precision of the micro spring. Overbending for springback compensation has wide usage in a general way. However, this method requires repeated modifications of press dies until the tolerance is allowable, which causes that production cost and time increase. In this paper, we analyzed the mechanism of springback in the forming process of the micro spring using finite element method. In addition, a simple method to control springback without modifying dies was proposed by performing numerical analysis with various parameters.
