유전 알고리즘을 이용한 인버터 DC 저항 점 용접공정의 정 전류 퍼지 제어에 관한 연구 (Study on Constant Current Fuzzy Control using Genetic Algorithm in Inverter DC Resistance Spot Welding Process)

  • 자동차 차체와 같은 박판을 접합하기 위해서 인버터 DC 저항 점 용접공정은 매우 널리 사용되어지고 있다. 이는 교류 용접에 비해 적은 전류로 용접이 가능하고, 더 넓은 적정 용접 영역을 가지며, 보다 적은 전극마모를 가지는 인버터 DC 저항 점용접의 특성에 기인한다. 아울러 최근에는 파워 소자와 같은 인버터 구성에 필요한 구성 요소의 가격이 낮아져, 전반적으로 용접기의 가격이 하락하였고, 구성 장치에 대한 신뢰성이 증가하였으며, 기존보다 전력의 사용량이 감소하여 인버터 DC 저항점 용접공정의 사용이 더욱 증가하고 있는 상황이다. 또한 차량의 경량화에 대한 요구가 증가함에 따라 고 장력 강판의 적용이 확대되고 있다. 이러한 재료의 우수한 용접을 위해 인버터 DC 저항 점 용접시스템의 개발이 더욱 활발하게 이루어지고 있다. 하지만 인버터 DC 저항 점용접 시스템을 구성하더라도 모재의 특성이 전류 파형에 영향을 주게 되어, 정 전류 제어가 적용되지 못하면 전류 파형이 불안정해지게 되고 원하는 전류가 발생되지 않게 되어 스패터가 발생하거나, 용접 품질에 영향을 줄 수 있게 된다. 본 연구에서는 인버터 DC 저항 점용접 시스템을 구성하고, 정 전류의 제어를 위한 퍼지 제어 알고리즘을 개발하여 적용하였다. 퍼지제어기의 환산 계수를 최적화하기 위해서 유전 알고리즘을 적용하였으며, 실험에는 고장력강을 대상으로 정 전류 용접 공정을 수행하였다.

스테인리스주강 배관과 저합금강 기기노즐 이종금속용접부 잔류응력의 해석적 평가 (Analytical Evaluation of Residual Stresses in Dissimilar Metal Weld for Cast Stainless Steel Pipe and Low-Alloy Steel Component Nozzle)

  • 본 논문에서는 원자력발전소 1차 계통의 스테인리스강 저합금강 이종금속용접부 및 스테인리스강 동종용접부의 잔류응력을 평가하고 스테인리스강 용접부의 응력부식균열 민감성에 대해 고찰하였다. 노즐 안전단의 이종금속용접부 및 안전단 배관의 동종용접부 제작 및 소재가공에 의행 생성되는 잔류응력을 예측하기 위해 열 탄소성 유한요소법 수치해석을 수행하였으며, 용접공정과 함께 표면의 잔류응력에 기여하는 절삭 및 연삭가공과 소재의 담금질 공정을 열 탄소성적으로 모사하였다. 전산해석 결과, 스테인리스주강의 담금질 잔류응력은 무시할 수 없는 상당한 크기이므로 배관 용접잔류응력 평가 시 소재의 담금질 효과를 고려해야 할 것으로 판단된다. 이종금속 용접과 동종금속 용접공정이 보수용접 없이 정상적인 절차(내면에서 외면으로 적층)로 완성된다면, 냉각재 환경에 노출되는 용접부 내면의 잔류응력은 재료의 응력부식균열 민감성에 영향을 주지 않을 것으로 판단된다. 한편, 안전단 배관 동종용접부의 연삭가공에 의해 내면의 잔류응력이 크게 상승하는 것으로 예측되었으므로, 내면의 연삭가공 이후 표면잔류응력 완화처리(예, 버핑)가 필요하다.

자동차용 엔지니어링 플라스틱의 접합조건 (Joining Condition of Engineering Plastic for Car)

  • The current establishment of car engineering plastic piping polyethylene (PE) tube used as bonding state or part of the health or safety of fusion is very important. A part of these fusion methods to determine the soundness of the short-term trials and long-term tests can be largely classified. Typical tests included short-term strength, tensile strength, impact strength, compressive strength, resiliency and compression. Polyethylene (PE) pipes installed in the domestic terms of overall penetration rate of 45% has been used. However, polyethylene (PE) pipes have reliability problems, and these occurs mostly in part by defective welding. Therefore, the test is necessary for safety. Non-destructive methods (ultrasonic testing) are difficult to be used. Therefore, Polyethylene (PE) pipe are used. Fusion of thses materilas is necessary in these field however, its technical, and basic research has not been studied well. In this research, short-term strength of welding parts, its tensile strength, hardness, fatigue, and microstructure have been analyzed to find the optimum process conditions to improve mechanical properties.

중첩된 알루미늄 5052 합금판재의 전기저항가열 마찰교반점용접에 관한 연구 (Electric Resistance Heated Friction Stir Spot Welding of Overlapped Al5052 Alloy Sheets)

  • Electric resistance spot welding has been used to join overlapped steel sheets in automotive bodies. Recently to reduce weight in automotive vehicles, non-ferrous metals are being used or considered in car bodies for hoods, trunk lids, doors parts, etc. Various welding processes such as laser welding, self-piercing rivet, friction stir welding are being used. In the current study, a new electric resistance heated friction stir spot welding is suggested for the spot welding of non-ferrous metals. The welding method can be characterized by three uses of heat -- electric resistance heating, friction stir heating and conduction heating of steel electrodes -- for the fusion joining at the interfacial zone between the two sheets. The welding process has variables such as welding current, diameter of the steel electrodes, revolutions per minute (rpm) of the friction stir pin, and the insert depth of the stir pin. In order to obtain the optimal welding variables, which provide the best welding strength, many experiments were conducted. From the experiments, it was found that the welding strength could be reached to the required production value by using an electrode diameter of 10mm, a current of 7.6kA, a stirring speed of 400rpm, and an insert depth of 0.8mm for the electric resistance heated friction stir spot welding of 5052 aluminum 1.5mm sheets.

Effect of laser shock peening and cold expansion on fatigue performance of open hole samples

  • Mechanical fastening is still one of the main methods used for joining components. Different techniques have been applied to reduce the effect of stress concentration of notches like fastener holes. In this work we evaluate the feasibility of combining laser shock peening (LSP) and cold expansion to improve fatigue crack initiation and propagation of open hole specimens made of 6061-T6 aluminum alloy. LSP is a new and competitive technique for strengthening metals, and like cold expansion, induces a compressive residual stress field that improves fatigue, wear and corrosion resistance. For LSP treatment, a Q-switched Nd:YAG laser with infrared radiation was used. Residual stress distribution as a function of depth was determined by the contour method. Compact tension specimens with a hole at the notch tip were subjected to LSP process and cold expansion and then tested under cyclic loading with R=0.1 generating fatigue cracks on the hole surface. Fatigue crack initiation and growth is analyzed and associated with the residual stress distribution generated by both treatments. It is observed that both methods are complementary; cold expansion increases fatigue crack initiation life, while LSP reduces fatigue crack growth rate.

PLASTICITY-BASED WELDING DISTORTION ANALYSIS OF THIN PLATE CONNECTIONS

  • In autobody assembly, thin-wall, tubular connections have been used for the frame structure. Recent interest in light materials, such as aluminum or magnesium alloys, has been rapidly growing for weight reduction and fuel efficiency. Due to higher thermal expansion coefficient, low stiffness/strength, and low softening temperature of aluminum and magnesium alloys, control of welding-induced distortion in these connections becomes a critical issue. In this study, the material sensitivity to welding distortion was investigated using a T-tubular connection of three types materials; low carbon steel (A500 Gr. A), aluminum alloy (5456-H116) and magnesium alloy (AZ91C-T6). An uncoupled thermal and mechanical finite element analysis scheme using the ABAQUS software program was developed to model and simulate the welding process, welding procedure and material behaviors. The predicted angular distortions were correlated to the cumulative plastic strains. A unique relationship between distortion and plastic strains exists for all three materials studied. The amount of distortion is proportional to the magnitude and distribution of the cumulative plastic strains in the weldment. The magnesium alloy has the highest distortion sensitivity, followed by the other two materials with the steel connection having the least distortion. Results from studies of thin-aluminum plates show that welding distortion can be minimized by reducing the cumulative plastic strains by preventing heat diffusion into the base metal using a strong heat sink placed directly beneath the weld. A rapid cooling method is recommended to reduce welding distortion of magnesium tubular connections.

  • The growth kinetics of intermetallic compound layers formed between eutectic Sn-58Bi solder and (Cu, electroless Ni-P/Cu) substrate were investigated at temperature between 70 and 120 C for 1 to 60 days. The layer growth of intermetallic compound in the couple of the Sn-58Bi/Cu and Sn-58Bi/electroless Ni-P system satisfied the parabolic law at given temperature range. As a whole, because the values of time exponent (n) have approximately 0.5, the layer growth of the intermetallic compound was mainly controlled by volume diffusion over the temperature range studied. The apparent activation energies of Cu$_{6}$Sn$_{5}$ and Ni$_3$Sn$_4$ intermetallic compound in the couple of the Sn-58Bi/Cu and Sn-58Bi/electroless Ni-P were 127.9 and 81.6 kJ/mol, respectively.ely.

LASER WELDING OF TI-NI SHAPE MEMORY ALLOY WIRE

  • Ti-50.9at%Ni wires were welded using pulsed YAG laser. The laser welded wires were tested for investigating the shape memo교 effect and the ability of super elasticity. The fatigue properties of the welded wires were investigated using the rotary bending fatigue tester specially designed for wires. Moreover, the effect of defocusing distance during laser welding on the static and fatigue properties was investigated. The shape memory effect and super elasticity of the laser welded wires were approximately identical with that of base metal at the test temperature below 353K. However, the welded wires were broken within elastic limit at the test temperature above 353k. Under the cyclic bending loading conditions, the welded wires could be useful only below the elastic limit, while the base metal had sufficient fatigue life even the stress induced M-phase region. The fatigue strength of the welded wires was about half of that of the base metal. The deterioration of the static and fatigue properties in the welded wires was proven to be from the large difference of the transformation behavior between the base metal and welded part that is caused by vaporization of Ni-content at the welded part during the welding process. The defocusing distance below 3mm acted more largely on lowering the strength of the welded wires than that of 6mm or 8mm.

  • The paper deals with the effect of hydrogen or helium in argon as a shielding gas on GTA welding of austenitic stainless steel. The studies were carried out in GTA(Gas Tungsten Arc) welding with a non-consumable electrode in case with different volume additions of hydrogen or helium to the argon shielding gas, i.e $5%H_2,\;10%H_2$, 30%He and 67%He. The penetration, welding voltage, microstructure and mechanical property were examined. The deepest penetration was obtained from the sample which was welded under shielding gas of $10%H_2$. The studies showed that hydrogen or helium addition to argon changes the static characteristic of the welding arc. The hydrogen or helium addition to argon increases arc power and the quantity of the material melted. The weld metal penetration depth and its width increased with increasing hydrogen or helium content. Additionally, welding voltage increased with increasing hydrogen or helium content.

Study on the Simultaneous Control of the Seam tracking and Leg Length in a Horizontal Fillet Welding Part 1: Analysis and Measurement of the Weld Bend Geometry

  • Among the various welding conditions, the welding current that is inversely proportional to the tip-to-work-piece distance is an essential parameter as to monitor the GMAW process and to implement the welding automation. Considering the weld pool surface geometry including weld defects, it should modify the signal processing method for automatic seam tracking in horizontal fillet welding. To meet the above necessities, a mathematical model related with the weld pool geometry was proposed as in a conjunction with the two-dimensional heat flow analysis of the horizontal fillet welding. The signal processing method based on the artificial neural network (Adaptive Resonance Theory) was proposed for discriminating the sound weld pool surface from that with the weld defects. The reliability of the numerical model and the signal processing method proposed were evaluated through the experiments of which showed that they are effective for predicting the weld bead shape with or without the weld defects in a horizontal fillet welding.
