A study on optimization of welding parameters and process monitoring using a vision sensor in pipe welding (파이프 용접에서 최적조건 도출 및 시각 센서를 이용한 비드 형상 모니터링)

  • 파이프 용접은 중력의 영향으로 인하여 위치에 따라 같은 용접변수라도 비드 형상이 매우 달라 지게 된다. 또한 지금까지 많은 용접 기술자들이 위험하고 까다로운 환경에서 수작업으로 용접을 실행하였다. 따라서 이러한 이유로 용접 자동화 공정이 반드시 필요하게 된다. 본 연구에서는 FCAW를 사용하여 파이프 모재 대신 필릿 평판을 아래보기, 위보기 자세를 포함하여 9개 자세에서 실행하였다. 용접 자세를 비롯한 용접 변수와 비드 형상 변수간의 관계를 비선형 회귀 분석과 구간적 3차 에르미트 보간법을 이용하여 주어진 용접 변수에서의 비드 단면의 형상을 예측하고, 비드의 결함 유무를 파악하였다. 이러한 방법을 통하여 자세에 따라서 용접 결함이 없는 용접 변수를 구할 수 있었다. 시각센서를 이용하여 용접 후 비드 형상에 대해 모니터링을 실시하였다. 모니터링의 알고리즘은 영상획득, 이진화, 세선화, 적응형 미디언 필터링, 적응형 허프 변환, 용접 결함 검출의 순서로 구성되어 있으며, 본 연구에서는 보다 빠른 영상처리를 위하여 적응형 미디언 필터링을 제시하였다. 모니터링을 통하여 2차원 비드 단면뿐만 아니라, 디루니 삼각법을 적용하여 3차원으로 비드 표면을 표현할 수 있다. 보간법을 사용하여 얻은 비드 형상과 시각 센서를 통하여 얻은 비드 형상간의 비교를 통하여 본 연구의 적합성 여부를 확인하였다.

  • Bridge constructed recently is preferred to have a long span and a simple structure detail considering not only functions as bridge but scenic beauty, maintenance, construction term and life cycle cost, etc. Therefore, it demands a high quality steel like a thick plate steel and a high performance steel. A TMCP steel produced by theme-mechanical control process is now spotlighted due to the weldability for less carbon equivalent. It improved at strength and toughness in microstructure. Resently the SM570-TMC steel, a high strength TMCP steel whose tensile strength is 600MPa, is developed and applied to steel structures. But, for the application of this steel to steel structures, it is necessary to elucidate not only the material characteristics but also the mechanical characteristic of welded joint.   • In accordance with the growing trend of decommissioning nuclear facilities, research on the cutting process is actively proceeding worldwide. In general, a thermal cutting process, such as plasma cutting is applied to decommissioning a nuclear reactor pressure vessel (RPV). Plasma cutting has the advantage of removing the radioactive materials and being able to cut thick materials. However, when operating under water, the molten metal remains in the cut plane and re-solidifies. Hence, cutting is not entirely accomplished. For these environmental reasons, it is difficult to cut thick metal. The contact arc metal cutting (CAMC) process can be used to cut thick metal under water. CAMC is a process that cuts metal using a plate-shaped electrode based on a high-current arc plasma heat source. During the cutting process, high-pressure water is sprayed from the electrode to remove the molten metal, known as rinsing. As the CAMC is conducted without using a shielding gas, such as Argon, the electrode is consumed during the process. In this study, CAMC is introduced as a method for dismantling nuclear vessels and the relationship between the metal removal and electrode consumption is investigated according to the cutting conditions.

Effect of Groove Conditions on the Mechanical Properties of Welds Produced by the Combined Welding Process of Flux Cored Arc and Electro Gas in EH36 TMCP Steel Plate for Hull Structures (선체구조용 EH36 TMCP 후판의 FCAW 및 EGW 조합 용접부 기계적 성질에 미치는 개선조건의 영향)

  • Characterization of microstructures and mechanical properties of 83mm thickness EH36-TM welds produced by the combined flux cored arc (FCA) and electro gas (EG) welding processes has been studied with the two different groove conditions, single-V (SV) and double-V (DV) bevels. The welding consumables used for FCA and EG welding processes were ASME/AWS A5.29 (E81T1-K2) and A5.26 (EG72T), respectively. Experimental results showed that all the mechanical properties of welds such as tensile property, CVN toughness and Vickers hardness met IACS requirements. The tensile strength of EG welded plates were reduced by approximately 4% (DV: 3.8%, SV: 4.2%) compared to the base metal. The hardness value of SV-beveled weld metal was slightly lower than that of DV-beveled one. There were no significant differences as per welding groove conditions except for the weld metal. In addition, at the fusion line, the toughness of SV condition was 20J lower and the weld metal was 40J lower than DV condition, respectively. On the basis of microstructural analysis, grain boundary ferrite (GBF) structures for SV condition were 2 times higher volume fraction than for DV condition and their packet sizes were coarsened to almost double. It was thus suggested that the GBF volume fractions and packet sizes in the weld metal of EH36-TM steel plates are the most important factors affecting the mechanical properties of the combined FCA and EG welded joint. Nevertheless, all the results of welds with both DV and SV conditions were found to be excellent.

  • Friction stir spot welding between 5454 aluminum alloy sheets with the different thicknesses of 1.4 and 1.0 mm was performed. In the welding process, the tool for welding was rotated ranging from 500 to 2500, and plunged to the depth of 1.8 mm under a constant tool plunge speed of 100 mm/min. And then, the rotating tool was maintained at the plunge depth during the dwell time ranging from 0 to 7 sec. The pull-out speed of the rotating tool was 100 mm/min. The increase of tool rotation speed resulted in the change of the macrostructure of friction-stir-spot-welded zone, especially the geometry of welding interface. The results of the tensile shear test showed that the total displacement and toughness of the welds were increased with the increase of the tool rotation speed, although the maximum tensile shear load was decreased. However, the change in the dwell time at the plunge depth of the tool did not produce the remarkable variation in the macrostructure and mechanical properties of the welds. In all cases, the average hardness in friction-stir-spot-welded zone was higher than that of the base metal zone. By the friction stir spot welding technique, the welds with the excellent mechanical properties than the mechanically-clinched joints could be obtained.

  • Friction stir welding is a relatively new solid state joining process. A6061-T6 and A5052-H32 aluminium alloy has gathered wide acceptance in the fabrication of light weight structures requiring a high strength to weight ratio and good corrosion resistance. This friction stir process uses a non-consumable tool to generate frictional heat in the abutting surfaces. The welding parameters such as tool rotational speed, welding speed, etc., and tool pin profile play a major role in deciding FSP zone formation in A6061-T6 and A5052-H32 aluminium alloy. Three different tool pin profiles have been used to fabricate the dissimilar butt joints. The formation of friction stir processed zone has been analysed macroscopically. Tensile properties of the joints have been evaluated and correlated with the friction stir processed zone formation.

  • The experimental simulation welds using 3kinds of 70ksi titania based flux-cored consumables were performed on 24 inches 24.6-thick API 5L Gr. B pipe with relatively high current, over 300A and four different Post Weld Heat Treaonent(PWHT) conditions at $625^{circ}C$ were applied to each consumable test coupon. It is well known that, in common welding processes such as Submerged Arc Welding(SAW) or Flux Cored A.c Welding(FCAW), the cooling rates in as-deposited weld bead are normally so ,apid that actual precipitation of microalloy carbonitrides, Nb(C,N) or V(C,N) is not likely to occur in the as-welded weld metal, however, during stress relief or PWHT the operation of precipitation can reduce the impact properties of the weld metal. As results of mechanical testing, it is concluded that PWHT at $625^{circ}C$ is detrimental to weld metal impact toughness of Ti-B type flux- cored (FC) welding consumables regardless of the amount of Nb and V, but two optima were exhibited, one at 800ppm Ti, 75ppm 5 and another 360ppm Ti, 54ppm 5.

  • Vacuum brazing method has been coming to an important process as one of the new fabricating techniques of metals and alloys. In this study, a vacuum brazing of SUS304 stainless steel with BNi-2 filler metal was carried out in $1{\times}10^{4}$ Torr of vacuum atmosphere. The formation of brittle intermetallic compounds in brazed joints between SUS304 stainless steel and BNi-2 filler metal is a major concern, since they considerably degrade the mechanical properties of joints. To obtain enough stable joining strength, it is necessary to understand the unique properties of brazing process with Ni-based filler metals containing boron. So, in this research we investigated the performance of SUS304/BNi-2 brazed system and the brazed joint properties were evaluated at room temperature by using tensile test. Metallurgical and fractographic analysis were used to characterize the microstructure, the mechanisms of brazing, and joint failure modes.

  • Since a 5-axis machine tool has two rotary axes, it offers numerous advantages, such as flexible accessibility, longer tool life, better surface finish, and more accuracy. Moreover, it can conduct whole machining by rotating the rotary feed axes while setting the fixture at once without re-fixing in contrast to conventional 3-axis machining. However, it is difficult to produce complicated products that have a hollow shape. In contrast, 3D printing can produce an object with a complicated hollow shape easily and rapidly. However, because of layer thickness and shrinkage, its surface finish and dimensional accuracy are not adequate. Therefore, this study proposes hybrid technology by integrating the advantages of these two manufacturing processes. 3D printing was used as the additive manufacturing rapidly in the whole body, and 5-axis machining was used as the subtractive manufacturing accurately in the joining and driving places. The reliability of the proposed technology was verified through a comparison with conventional technology in the aspects of processing time, surface roughness. and dimensional accuracy.
