Evaluation of Characteristics of CBN Honing Stone for Cylinder Liner Honing of Marine Diesel Engine

  • The cylinder liner of a low speed engine is one of the most important parts of the marine diesel engines used in merchant ships. However, a sufficient degree of precision in the manufacturing method for these cylinder liners has never existed. Conventional honing stones have always been used for machining large marine cylinder liners. Therefore, it is necessary to develop a honing process that optimizes the honing characteristics. In this study, a CBN honing stone was manufactured to improve the honing performance for a cylinder liner and shorten the processing time, and machining experiments on a practical cylinder liner were carried out. Then, a comparison was made between the CBN honing and honing with a conventional GC stone using parameters such as the honing time, machining quantity, and honing cost. As a result, for a #60 CBN stone, the machining amount was significantly improved compared to the conventional one by about $1.1{\mu}m$/min, and in respect to the machining cost, a reduction of about 57% was achieved. However, an improvement in the process with a #800 CBN stone could not be expected because it did not show a significant difference compared to the case of the existing stone. From the above results, if the liner were honed using a CBN honing stone, the rough machining and intermediate processing during an early stage of the honing process were excellent compared to the conventional one. However, we could not find a significant difference in the case of finish honing.

  • Recently micromachining using DPSSL(Diode Pumped Solid State Laser) with 3rd harmonic wavelength is actively studied in laser machining area. Micromachining using DPSSL have outstanding advantages as UV source comparing with excimer laser in various aspect such a maintenance cost, maskless machining, high repetition rate and so on. In this study micro-drilling of PCB type substrate which consists of Cu-PI-Cu layer was performed using DPSS Nd:YAG laser(355nm, wavelength) in vector scanning method. Experimental and numerical method(Matlab simulation, FEM) are used to optimize process parameter and control machining depth. The man mechanism of this process is laser ablation. It is known that there is large gap between energy threshold of copper and that of PI. Matlab simulation considering energy threshold of material is performed to effect of duplication of pulse and FEM thermal analysis is used to predict the ablation depth of copper. This study could be widely used in various laser micromachining including via hole microdrilling of PCB, and micromachining of semiconductor components, medical parts and printer nozzle and so on.

  • There are many unbalanced models such as helicopter's rotor blades, small-sized precision motor in industrial applications. In the real products, their gravity center usually does not accord with the desired gravity center. If the deviation is large between them, it can be a major cause of vibration and noise as the part of model rotate. Therefore the gravity center in the rotational parts should be controlled properly because of static and dynamic balancing of the parts. In the research, the rotor blade of unmanned helicopter has been selected to obtain the high quality of balancing. In order to achieve the purpose, measuring system has been developed. In the system applied principle is three point weighting method, which is one of the Multiple-point Weighting Method. It has circle fitting for compensation of machining error, after measuring the values. From this study, the results showed that the proposed measurement procedure gives reliable and precise gravity center.

  • Surface and edge finishing processes are important technological operations of in parts machining. Quality of the finished parts directly affect the performance of the whole product. Especially, edge quality, which depends on burr control, is extremely important. Burrs are undesirable projections of the material beyond the edge of the workpiece. A number of deburring processes have been developed such as barreling, brushing, chemical methods etc. But, there are only few publications in the area of applying ultrasonics to deburring. When ultrasonic vibration propagates in the liquid medium, a large number of bubbles are formed. These bubbles generate an extremely strong force, which can be used to remove burrs. Cavitation is used as a term to describe the erosion of parts caused by the action of cavities in liquid. The object of this study is to analyze the effects of ultrasonic cavitation in the deburring process. For this purpose, we introduce a new ultrasonic cavitation method, which efficiently removes the burrs. Experimental parameters to verify the deburring effects of ultrasonic cavitations are ultrasonic power, amplitude, distant of the transducer from the workpiece, deburring time and abrasive. It has been shown that deburring with ultrasonic cavitation in water is effective to burrs.

An Experimental Study on the Deburring Characteristics according to rpm Change of Deburring Wheel (디버링 휠의 회전수 변화에 따른 디버링 특성에 관한 실험적 연구)

  • The modern aircraft consists of tens/hundreds of thousands of components. A large proportion of these components are manufactured using a machining process. A deburring process must be performed after to machining. This study investigates the effect of changes in the deburring wheel rpm on the deburring force and radius. The deburring wheel is used to trim sharp edges off machined parts of the aircraft. The deburring wheel used consists of a core and a nylon hair(this new concept is protected under patent). We find that higher deburring wheel rpm results in increased deburring force and radius. For deburring wheel rotation rates of 500~750rpm, deburring force of 3.4~6.5kgf and deburring radius of 0.4~0.5mm were observed.

  • Recently, life cycle and lead-time of products have been shortened with the demand of customers. Therefore, it is important to reduce time and cost at the stage of manufacturing trial molds. In order to realize a three-dimensional shape on CAD, the machining process has been widely used because it offers practical advantages such as precision and versatility. However, the traditional machining process needs a large amount of time in cutting a product and the remained material causes trouble such as inconvenience for clarity. In this work, a new rapid manufacturing process using the hot tool, Rapid Heat Ablation process, has been developed to overcome such limitations. While the hot tool moves the predetermined path, the heat of the tool decomposes the remained material. The radius of heat affect ed zone related to process parameters was investigated through experiments to improve the quality of ablated parts. In order to examine the applicability of the proposed process, three-dimensional shapes such as hemisphere and standard test part, wereablatedutilizingtheapparatus.

  • As optical communication is being substituted for telecommunication, the demand of a large variety of fiber optic components is increasing. V-groove substrates, one of the module components, are used to connect optical fibers to optical planar circuits and to arrange fibers. Their applications are multi-channel optical connectors and optical waveguide fiber coupling, etc. Because these substrates are a critical part of the splitter in a multiplexer and a multi fiber connector, precise and reliable fabrication process is required. For precisely aligning core pitch between fibers, machined core pitch tolerance should be within sub-microns. Therefore, these are generally produced by state-of-the-art micro-fabrication like MEMS. However, most of the process equipment is very expensive. It is also difficult to change the process line for custom designs to meet specific requirements using various materials. For various design specifications such as different values of the V angle and low-priced process, the fabrication method should be flexible and low cost. To achieve this goal, we have suggested a miniaturized machine tool with high accuracy positioning system. Through this study, it is shown that this cutting process can be applied to produce V-groove subtracts. We also show the possibility of using a miniaturized machining system for producing small parts.

  • Recently, investment in the aerospace industry has increased, and titanium alloys have been widely adopted for manufacturing parts in the aerospace industry. The Ti-6Al-4V alloy has high strength in high-temperature and high-pressure environments and is evaluated as a material with excellent heat, corrosion, and abrasion. However, titanium alloys are expensive, difficult to cut, and possess a large cutting load during the drilling process. In this study, the cutting force generated in the drilling process of Ti-6Al-4V alloy was verified via finite element analysis (FEM) and cutting force measurement experiments. A structural analysis was performed based on the cutting analysis data to verify the plastic deformation occurring during the drilling process of cylindrical Ti-6Al-4V alloy aircraft parts. Methods were proposed to predict the amount of deformation that occur during the manufacturing process of titanium-alloy aircraft parts and control the external environment, to minimize the amount of deformation.

Improving Dimensional Accuracy of Micropatterns by Compensating Dynamic Balance of a Roll Mold (롤금형의 동적밸런스 보정을 통한 미세패턴 형상정밀도 향상)

  • In the fields of display, optics, and energy, it is important to improve micropattern-machining technology for achieving small patterns, large surface areas, and low cost. Unlike flat molds, roll molds have the following advantages: they can be manufactured within a short time, larger surface areas can be obtained, and continuous molding can be achieved. In this study, we aim to investigate the causes for errors in the shapes for a micropattern-machining process, and we show that by compensating the dynamic balance of roll molds, the dimensional accuracy of machined parts can be improved. The experimental results show that dynamic-balance compensation for a roll mold reduced the mass unbalance and the vibrations of the roll mold, and as a result, the dimensional accuracy of machined micropatterns has been improved.

The Effects on Cutting Performance by Machining Parameters of Nd : YAG Laser (Nd : YAG레이저의 가공 파라메터가 절단 성능에 미치는 영향에 관한 연구)

  • Generally, laser machines with high generated power can be developed by means of enhancing their mean power, since the enhancement of mean power exerts an influence on peripheral parameters and machining performance. In this research, we evaluate the various machining properties by the use of two machines which bear different mean power each other, so that we may study various effects of the enhancement of mean power. As a result, when the mean power comes to be enhanced to 75%, we obtain the increase of output energy up to 69% and of peak power more than 95%, and also obtain almost twice of the cutting speed. Moreover we find the fact that if the test pieces have enough thickness in contrast with output energy, the pulse frequency moves toward the frequency bandwidth which takes proportion to the cutting speed mas well as to the amount of material removal per unit time. In addition it is finally obtained that the laser machine with high output power yields small taper degrees at kerf parts, while it has large cutting widiths and dross lengths.
