Development of the Wire EDM CAM System Considering a Variab1e Taper Wire-cut and an Unmanned Wire EDM During the Night (상하이형상 및 야간 무인가공을 고려한 와이어 EDM 전용 CAM 시스템 개발)

  • This paper describes the wire EDM (Electric Discharge Machining) CAM system considering a variable taper wire-cut and an unmanned wire EDM during the night. Wire EDM is applicable to all materials that are fairly good electrical conductors, including metals, alloys and most carbide. Thus it provides a relatively simple method for making holes of any desired cross section in materials that are too hard or brittle to be machined by most other methods. In this paper we classify variable taper wire-cut machining patterns and variable taper wire-cut geometries. Also we determine unmanned wire EDM patterns fur the productivity of wire EDM industry. Developed system consists of two modules: 1) Variable taper wire EDM module guarantees the length ratio machining function, the parametric ratio machining function and the marking function. 2) Unmanned wire EDM module guarantees the automatic wire EDM during the night. The proposed system has been tested in the fields and found to be a useful system.

  • This paper develops an AC motor controller for applications. The AC motor controller is designed based on the variable structure control method and a variable structure disturbance observer is added to reduce the effects of exogenous disturbances. The designed controller is installed on the z-axis of a CNC machining center and milling experiments were performed. The results show improved performance on both position and speed tracking, when compared to the factory-designed servo controller.

  • Conventionally used linear or circular interpolator is undesirable for the precision machining of 3D free-form surface as the following reason: the transmission errors due to the huge number of data, discontinuity of segmentation, unsmooth motion speed. To this regard, modern CNC machine tools are designed with the function of machining arbitrary parametric curves. However, these systems don't consider the adaptive federate, which dominates the quality of the machining process. This paper proposes a NURBS interpolator for the constant material removal rate. That is accomplished by the variable federate using curvature of curve. The curvature-compensated feederate system has important Potential applications in ensuring part accuracy and protecting cutting tool. The simulated result show it can be applicable to the real machining.

  • This paper describes the database for wire cutting electrodischarge conditions and variable taper wire-cut Machining. Electodischarge wire-cut machining is applicable to all materials that are fairly good electrical conductors, including metals, alloys, and most carbides. Thus it provides a relatively simple method for making holes of any desired cross section in materials that are too hard or brittle to be machined by most other methods. In conventional wire cutting CAM systems usually generate the NC code omitting electrodischarge conditions, so operator edits the NC code manually. But it is very inefficient. Therefore in this paper we propose a wire cutting CAM system including database for electrodischarge conditions. Proposed system consists of three steps: 1) Development of database for electrodischarge conditions 2) Development of CAM functions, Including 2D CAD modeling tools, file I/O functions, wire path genera tion functions and postprocessor. 3) Development of variable taper wire-cut machining module. The proposed system has been tested in the JinYoung precision Machine Co.,LTD. and found to be working satisfactorily.

  • This study presents the analysis of ball end milling machinability and its application to the determination of the optimum feedrate in the CNC machining process of sculptured surface. The methods which estimate the cutting force system is approached experimentally. The estimation strategy, named technological processor, was applied to the machining process of sculptured surface for finding optimum variable feedrate. From the result of practical implementation for the test model, it is ascertain that the technological processor have brought the dispersion of force profiles. As compared with conventional imposing of cutting conditions, the machining time has reduced by more than 60%.

  • Thermal error compensation has been developed for CNC (Computer Numerical Control) machining center with moving heat sources. The thermal error in CNC machining center has an effect on machining accuracy more than the geometric error does. Thus, temperature distributions of a spindle unit have been analyzed numerically by a Finite Differential Method and experimentally by an infrared (IR) camera in this study. A multiple variable method has been derived to estimate the thermal deformation of the machine origin stably and effectively after measuring deformation and temperature data. The experimental results for a vertical machining center have shown that the thermal errors of the machine origins were reduced more than 30% by the developed method.

  • In this study, the cross-coupling control (CCC) with three new features is proposed to maintain contour precision in high-speed nonlinear contour machining. One is an improved contour error model that provides almost exact calculation of the errors. Another is the utilization of variable controller gains based on the instantaneous curvature of the contour and the variable command. For this scheme, a stability is analyzed. As a result, the stability region is obtained, and the variable gains are decided within that region. The other scheme in the proposed CCC is a real-time feedrate adaptation module to regulate cutting force fur better surface finish through regulation of material removal rate (MRR). The simulation results show that the proposed CCC system can provide better precision than the existing method particularly in high-speed machining of nonlinear contours.

5-axis Milling Machining Time Estimation based on Machine Characteristics (기계 특성에 근거한 5축 밀링가공 시간의 예측)

  • In this paper, we present a machining time estimation algorithm for 5-axis high-speed machining. Estimation of machining time plays an important role in process planning and production scheduling of a shop. In contrast to the rapid evolution of machine tools and controllers, machining time calculation is still based on simple algorithms of tool path length divided by input feedrates of NC data, with some additional factors from experience. We propose an algorithm based on 5-axis machine behavior in order to predict machining time more exactly. For this purpose, we first investigated the operational characteristics of 5-axis machines. Then, we defined some dominant factors, including feed angle that is an independent variable for machining speed. With these factors, we have developed a machining time calculation algorithm that has a good accuracy not only in 3-axis machining, but also in 5-axis high-speed machining.

Ball end milling of sculptured surface models by considering machinability (절삭성을 고려한 자유곡면 모형의 볼 엔드 밀링가공에 관한 연구)

  • As compared with other cutting types, the ball end milling process causes a complexity in cutting system and a falling-off of machinability. In order to increase the productivity and efficiency in th NC machining of sculptured surfaces, this study carried out the qualitative linearized evaluation about the ball end milling system and applied their practical expressions to the technological processor at the cutter path planning stage. The evaluated expressions were proved to be adequate for practical use from an accuracy point of view and the estimation models were applied to sculptured surface machining processes for finding variable machining conditions. Consequently, it was recognized that variable machining conditions bring about the dispersion of force system and the reduction of machining time by more than 50%.

CNC Tool Path Planning for Free-Form Sculptured Surface with a New Tool Path Interval Algorithm (새로운 공구경로간격 알고리듬을 이용한 자유곡면에서의 CNC 공구경로 계획)

  • A reduced machining time and increased accuracy for the sculptured surface are very important when producing complicated parts. The step-size and tool-path interval are essential components in high speed and high resolution machining. If they are small, the machining time will increase, whereas if they are large, rough surfaces will be caused. In particular, the machining time, which is key in high speed machining, is affected by the tool-path interval more than the step-size. The conventional method for calculating the tool=path interval is to select a small parametric increment of a small increment based on the curvature of the surface. However, this approach also has limitations. The first is that the tool-path interval can not be calculated precisely. The second is that a separate tool-path interval needs to be calculated in each of the three cases. The third is that the conversion from Cartesian domain to parametric domain or vice versa must be necessary. Accordingly, the current study proposes a new tool-path interval algorithm that do not involve a curvature and that is not necessary for any conversion and a variable step-size algorithm for NURBS.
