Experimental Study of Developing D/B for Polishing Automation of Die and Mold (금형면 자동 다듬질 장치의 D/B 구축을 위한 실험적 연구)

  • Although polishing process take 30-50% of whole process of manufacturing die and mold it has not been fully automat-ed yet. Considering current trend of manufacturing it is necessary to study on polishing automation. To accomplish automation reliable database must be developed. For developing it polishing mechanism should be defined and a general empirical formula that can be applied widely should be created. In this paper it is found that polishing process must be separated into 2 process such as removing cusp and getting fine surface process and the polishing parameter which is com-posed of major machining parameters and normalization of data can be applied efficiently in making reliable database.

  • CNC lathe machining has been widely used for parts machining of vehicles, aircraft, ships, electronics, etc. because cost savings for shortening processing time and increasing productivity are great. In this study, the purpose is to investigate the effect of cooling methods such as oil mist, water-soluble cutting oils on the workpiece surface roughness with the cutting speed, cutting depth, tool nose radius and feed rate of CNC lathe machine as a parameter in the cutting process of the aluminum alloy 2024 which is used a lot recently on aircraft parts. It is found that oil mist is coolant and water-soluble cooled by cutting the experimental conditions, cutting speed and cutting depth without effecting the surface roughness value was constant.

  • The Response Surface Method(RSM) is used as optimal design technique of experimental conditions. In Al7075-T0 turning operation, the principle cutting force and the Center-line averaged roughness are measured to optimize machining process. In variation of feed, depth of cut and cutting speed, three cutting parameters are evaluated. The optimal cutting conditions of Al7075-T0 turning are suggested by RSM. As a main result, feed is the dominant cutting parameter in this turning process considering surface roughness and cutting force.

  • This paper presents a geometrical error analysis of wheel curve generation method for micro aspheric surface machining using parallel grinding method. In aspheric grinding, wheel wear in process is crucial parameter for profile error of the ground surface. To decrease wheel weal parallel grinding method is adopted. Wheel and work piece (Tungsten carbide) contact point changes during machining process. In truing process of the wheel radius is determined by the angle and distance between wheel and truer. Wheel radius error is predominantly affected by vertical deviation between the wheel rotation center and the truer center Simulation for vertical error and wheel radius error shows same tendency that expected by geometrical analysis. Experimental results show that the analysis of curve generation method matches with simulations and wheel radius errors.

  • This paper presents the influence of the process parameters on the change in dynamic behavior of a lathe turning system. With variation of feed rate, depth of cut, direction of tool motion, cutting speed and tool location along the workpiece, the dynamic characteristics of stable cutting, chatter transition and fully developed chatter regions are demonstrated. The workpiece vibration during machining is continuously measured at different tool locations along the workpiece and quantitatively analyzed. Complex linear behavior due to change of process parameter values as well as fundamental wystem nonlinearity due to change of process configuration indicated by a tool path dependence of the locations of chatter onset and disappearance are described. Finally, the structural characteristics of the turning system which can have large and nonlinear effects on system behavior are presented.

  • The inner structure of the triangular separate bar (TSB) was improved to enhance the productivity of the TSB flow meter by simplifying the machining process for making the flow meter. The cross section of upstream and downstream pressure chamber in the TSB was changed from triangle to circle, which make it possible to substitute the wire cutting by drilling in the process of machining the pressure chamber. The flow rate characteristics of the flow meters was calibrated with a laminar flow meter. Six kinds of flow meters whose diameters of pressure tap for measuring pressure of both upsteam and downstream pressure chamber were different one another were made. The effects of the pressure tap diameter on the flow rate characteristics of the TSB flow meter was little. The mass flow rate characteristics of the flow meters with increasing a non-dimensional parameter which includes the gas temperature, exhaust gas pressure and differential pressure at the flow meters and atmospheric pressure shows nearly linear relationship with a correlation coefficient of R=0.998.

A Pole-Assignment ACC System in the Peripheral End Milling Process (엔드밀링 공정에서 극점배치 구속적응제어 시스템)

  • In order to regulate the cutting force at a desired level during peripheral end milling processes a feedrate override Adaptive Control Constraint (ACC) system was developed. The feedrate override function was accomplished through a development of programmable machine controller (PMC) interface technique on the NC controller, Nonlinear model of the cutting process was linearized as an adaptive model with a time varying process parameter. An integral type estimator was introduced for on-line estimation of the cutting process parameter, Zero order hold digital control methodology which uses pole-assignment concept for tuning of PI controllers was applied for the ACC system. Performance of the ACC system wsa confirmed on the vertical machining center equipped with fanuc OMC through a large amount of experiment.

An Analysis of Grinding Effects and Economic Life of Cutting Tool with Proportional Age Reduction Model (비례 수명 감소 모형을 사용한 절삭공구의 연마효과 및 경제적 수명 분석)

  • In this study, based on Weibull proportional age reduction model and age replacement policy, we analyze economic life of cutting tool which allows re-grinding. Re-grinding task, usually for high-priced machining tools(e.g., broaching tool), is a kind of preventive maintenance activities to extend tool life at the completion of a lot production. The numerical results are also presented. Among the parameters of Weibull proportional age reduction model, the re-grinding effect parameter and Weibull shape parameter have a strong effect on economic tool life, and in the cost parameters, shortage cost is most sensitive. With further study on the parameter estimation of tool life process and cost function, this study can be expected to give more practical contribution to management of general machining tools.

Machining Characteristics in High Speed Endmill Operation Considering Clearance Angle (엔드밀 가공 시 여유각을 고려한 가공특성)

  • The objective of this research is to investigate the effect of clearance angle on cutting performance in high speed end milling operation. The tool geometry parameters have complex relationship with cutting process parameter. In order to explain the effect of clearance angle, 2D turning operation in lathe and end milling operations are performed. Tools with different clearance angles are manufactured. Cutting forces, machining accuracy and tool life are examined according to the change of clearance angle. As clearance angle increases, cutting force decreases and machining accuracy improves. But it has been proved that there exists the optimal clearance angle according to the diameter of end mill for maximum tool life which is measured by frank wear.
