This paper describes the micro cutting of wear resistant tungsten carbides using PCD (Poly-Crystalline Diamond) cutting tools in performance with SEM (Scanning Electron Microscope) direct observation method. Turning experiments were also carried out on this alloy (V50) using a PCD cutting tool. One of the purposes of this study is to describe clearly the cutting mechanism of tungsten carbides and the behavior of WC particles in the deformation zone in orthogonal micro cutting. Other purposes are to achieve a systematic understanding of machining characteristics and the effects of machining parameters on cutting force, machined surface and tool wear rates by the outer turning of this alloy carried out using the PCD cutting tool during these various cutting conditions. A summary of the results are as follows: (1) From the SEM direct observation in cutting the tungsten carbide, WC particles are broken and come into contact with the tool edge directly. This causes tool wear in which portions scrape the tool in a strong manner. (2) There are two chip formation types. One is where the shear angle is comparatively small and the crack of the shear plane becomes wide. The other is a type where the shear angle is above 45 degrees and the crack of the shear plane does not widen. These differences are caused by the stress condition which gives rise to the friction at the shear plane. (3) The thrust cutting forces tend to increase more rapidly than the principal forces, as the depth of cut and the cutting speed are increased preferably in the orthogonal micro cutting. (4) The tool wear on the flank face was larger than that on the rake face in the orthogonal micro cutting. (5) Three components of cutting force in the conventional turning experiments were different in balance from ordinary cutting such as the cutting of steel or cast iron. Those expressed a large value of thrust force, principal force, and feed force. (6) From the viewpoint of high efficient cutting found within this research, a proper cutting speed was 15 m/min and a proper feed rate was 0.1 mm/rev. In this case, it was found that the tool life of a PCD tool was limited to a distance of approximately 230 m. (7) When the depth of cut was 0.1 mm, there was no influence of the feed rate on the feed force. The feed force tended to decrease, as the cutting distance was long, because the tool was worn and the tool edge retreated. (8) The main tool wear of a PCD tool in this research was due to the flank wear within the maximum value of $V_{max}$ being about 260 $\mu\textrm{m}$.
Nanoimprint lithography (NIL) is a novel method of fabricating nanometer scale patterns. It is a simple process with low cost, high throughput and resolution. NIL creates patterns by mechanical deformation of an imprint resist and physical contact process. The imprint resist is typically a monomer or polymer formulation that is cured by heat or UV light during the imprinting process. Stiction between the resist and the stamp is resulted from this physical contact process. Stiction issue is more important in the stamps including narrow pattern size and wide area. Therefore, the antistiction layer coating is very effective to prevent this problem and ensure successful NIL. In this paper, an antistiction layer was deposited and characterized by PECVD (plasma enhanced chemical vapor deposition) method for metal stamps. Deposition rates of an antistiction layer on Si and Ni substrates were in proportion to deposited time and 3.4 nm/min and 2.5 nm/min, respectively. A 50 nm thick antistiction layer showed 90% relative transmittance at 365 nm wavelength. Contact angle result showed good hydrophobicity over 105 degree. $CF_2$ and $CF_3$ peaks were founded in ATR-FTIR analysis. The thicknesses and the contact angle of a 50 nm thick antistiction film were slightly changed during chemical resistance test using acetone and sulfuric acid. To evaluate the deposited antistiction layer, a 50 nm thick film was coated on a stainless steel stamp made by wet etching process. A PMMA substrate was successfully imprinting without pattern degradations by the stainless steel stamp with an antistiction layer. The test result shows that antistiction layer coating is very effective for NIL.
스마트폰을 비롯한 고성능 모바일 전자기기의 발전에 따라서 경박단소한 전자부품의 요구가 커지고 있으며 이를 위해서 새로운 패키징 방법이 탄생하고 있다. 이러한 새로운 패키징 공정에서 웨이퍼 본딩 공정이 많이 요구되고 있다. 웨이퍼 본딩에서 많이 활용되는 방법이 열 압착 방법으로 가열된 헤드로 웨이퍼에 압력을 가하여 본딩하는 방법이다. 열 압착 방법에서 요구되는 공정조건은 온도 균일성과 Uniform Press이다. 온도 균일성은 마이크로 히터와 열 해석을 통한 설계로 비교적 쉽게 요구조건을 만족 시킬 수 있지만 Uniform Press를 가공과 조립으로만 요구조건을 만족시키기 위해서는 매우 높은 정밀도가 요구된다. 열 압착 방법은 고온에서 동작되므로 열 변형에 대한 기계적인 오차를 고려하여 설계, 가공, 조립이 진행되어야하므로 많은 어려움이 따른다. 본 연구에서는 Air 스프링과 Metal Form의 자가 보정장치를 이용하여 가공, 조립, 열 변형으로 발생하는 기계적 오차를 보상하여 성능과 신뢰성을 향상시켰다.

레이저 표면경화처리는 고밀도 에너지 열원에 의해 레이저 조사부위만 급속 가열한 후 표면의 열이 내부로 전도되어 급속히 자기냉각 됨으로써 표면을 경화시키는 방법이다. 이 표면처리 방법은 열처리에 의한 열변형이 거의 없고, 표면경화처리 이후 다른 공정을 수반하지 않는다. 또한 국부적인 가공이 가능하기 때문에 복잡한 형상을 가지는 금형에는 적합한 표면처리 방법이다. 본 연구에서는 열처리에 적합한 빔 프로파일을 가진 고출력 다이오드 레이저를 이용하여 금형재료용 주철의 표면처리를 실시하였다. 프레스 금형 공정에 따른 금형의 형상이 다르기 때문에 적용부위에 따라 시험편을 평면과 모서리부로 나누어 열처리를 실시하였다. 이때 모서리부의 열처리는 광학헤드를 $10^{\circ}$ 기울인 상태에서 진행하였다. 그 결과, 모서리부의 열처리는 평면부와 비교하여 형상에 따른 열전달 루트가 제한되므로, 입열이 집중되기 쉬워 평면 열처리보다 빠른 이송속도에서 경화가 이루어졌다.

선박 건조공정에서 외피의 곡면 가공에 많이 사용하는 가공법을 선상가열법이라고 한다. 선상가열법은 엔지니어의 숙련도에 따라 품질의 차이가 커지기 때문에 현재에는 엔지니어의 숙련도에 의존하지 않는 자동화기기를 사용하여 선상가열을 수행하는 경우가 많다. 본 연구에서는 자동화기기를 사용한 선상가열에 의한 가열판재의 온도분포를 조사하고자 한다. 선상가열시 적용되는 주요한 변수는 가열원의 이동속도, 강도 및 가열 방식 등이 있으며, 본 연구에서는 세 가지 변수를 중심으로 가열판재의 표면 및 내부온도가 어떻게 변화하는지를 조사하였다. 해석결과 가열원의 이동속도가 빨라질수록 판재의 피크온도는 낮게 형성되는 것을 확인하였고, 또한 열원의 크기에 따른 피크온도 및 온도분포가 선형적으로 변화하는 것을 정량적으로 계산할 수 있었다.
Type-3 용기 라이너는 두께가 5 mm일뿐 아니라 곡률을 가지고 있기 때문에 파괴인성시험을 위한 표준형 시편의 제작에 어려움이 있다. 따라서 용기 라이너의 파괴인성을 평가하기 위해서는 소형시편 시험기법이 도입되어야 한다. 본 연구에서는 용기 라이너의 파괴인성을 평가하기 위해 소형펀치(small punch, SP)시험법을 도입하였다. SP시험으로부터 측정된 하중-변위 곡선 결과에서 라이너 재료는 연성이 소진하여 막신장 영역에서 파손되었다. 라이너 재료는 제작공정 특성에 기인하여 소성변형량이 방향에 따라 다름에도 불구하고 등방성 파괴양상을 보였다. SP시험 데이터를 사용하여 파괴인성을 평가한 결과 $J_{Ic}=13.0kJ/m^2$ 이었다. 이 값은 동종재료의 파괴인성 값과 유사하다. 따라서 SP시험 데이터를 사용하여 평가한 파괴인성은 타당하며, 완성된 용기 라이너는 유효한 파괴인성 값을 유지하는 것으로 확인 되었다.
In this study, to minimize trial and error in the design and manufacturing processes of a high-precision large-surface micro-grooving machine which is able to fabricate the molds for 42 inch LCD light guide panels, the effects of the structural deformation of the micro-grooving machine according to the positions of the X-axis, Y-axis and Z-axis feed systems were examined on the tool tip displacement errors associated with the machining accuracy. The virtual prototype (finite element model) of the micro-grooving machine was constructed to include the joint stiffnesses of the hydrostatic bearings, hydrostatic guideways and linear motors, and then the tool tip displacement errors were measured from the virtual prototype. Especially, to establish the prediction model of the tool tip displacement errors, which was constructed using the positions of the X-axis, Y-axis and Z-axis feed systems as independent variables, the response surface method based on the central composite design was introduced. The reliability of the prediction model was verified by the fact that the tool tip displacement errors obtained from the prediction model coincided well those measured from the virtual prototype. And the causes of the tool tip displacement errors were identified through the analysis of interactions between the positions of the X-axis, Y-axis and Z-axis feed systems.
고강도 알루미늄 대형 링롤재의 급냉 및 요소제거 후 발생하는 잔류응력을 2차원 및 3차원 유한요소 해석하였고, 3단계 절단법에 의해 측정된 변형율과 ABAQUS의 요소제거 기능을 이용한 해석값을 직접 비교하였다. 급냉후 잔류응력 해석결과는 2단 과시효후 측정값과 비슷한 경향을 보였으나 그 절대값의 차이가 크게 나타났다. 이는 링 시편의 높이가 작아 측정값이 부정확하였기 때문이며, 링의 높이를 증가시켜 높이방향으로 균일한 응력분포를 갖도록 하면 그 차이가 감소될 것으로 판단된다. 잔류응력을 측정하는 3단계 절단 과정을 모사한 3차원 해석결과와 측정된 변형율을 직접 비교함으로써 실험과 해석의 정확성을 향상시킬 수 있도록 하였다. 이로부터 잔류응력이 내재하고 형상이 복잡한 대형 알루미늄 구조물의 기계가 공에 의한 변형을 정확히 예측할 수 있는 기반을 마련하였다.
평균입자크기가 서로 다른 WC-Co계 모재위에 고온 열처리법과 화학적 에칭방법을 이용하여 다이아몬드 막을 코팅하고 압흔법을 통해 그 접착력(adhesion strength)을 평가하였다. $1450^{\circ}C$의 고온 열처리 방법에 의해 준비된 WC-Co 시편표면에서는 WC 입자가 성장하였으며, 그 결과 20$\mu$m 이상의 다이아몬드 막이 증착된 경우에도 100kg의 하중에서도 우수한 접착력이 얻어졌다. 그러나, 모재 표면입자의 과도한 입성장으로 시편 인선부에는 변형이 발생하였으며, 증착된 다이아몬드 막은 거친 표면조도를 보였다. 이와 비교하여, 화학적 부식의 경우에는 submicron 크기의 WC 입자를 제외하고, 2$\mu$m 이상의 WC 입자를 가지는 모재를 이용하여 10$\mu$m의 다이아몬드 코팅막을 증착시킨 경우에는, 60kg의 하중에서도 양호한 접착력이 유지되었다 특히, WC 입자가 클수록 접착력의 신뢰성이 대폭 향상되었다. 이는 수 $\mu$m 이내의 비교적 얇은 두께의 다이아몬드 막을 증착하는 경우 화학적 에칭방법이 시편 형상의 변형을 방지하고, 양호한 표면조도를 얻을 수 있어 고온 열처리 방식에 비해 효과적임을 의미한다.
교육용으로 사용되는 피삭재(소재)는 SM20C, Al6061, 아크릴 등의 소재를 사용한다. SM20C 소재는 탄소강으로서 자격증 시험 및 기능경기대회에서 많이 사용되지만 산업현장에서도 많이 사용된다. Al6061 소재는 탄소강에 비하여 경도가 낮아지고 전성(연성)이 강한 소재이기에 공구의 구성인선이 많이 발생하는 소재 라고 한다. 아크릴 소재를 이용하여 학생들에게 실습지도 하면 어느 부분에서 과다 절삭으로 인하여 진동이 발생하고 공구의 파손이 발생하는 소재이다. 이러한 과정에서 5축장비인 2NC헤드에게 가해지는 충격이 정밀도 제어에는 어느정도 영향을 줄 수 있는지 알아본다. 5축장비의 가장 취약한 부분은 AC축을 제어하는 헤드가 가장 약한 부분이라 할 수 있다. 이 부분의 정밀도 및 누적 공차가 발생할 경우 모든 제품의 정밀도가 떨어지는 현상이 발생한다. 따라서 2NC헤드의 핵심적인 부분, 스핀들 하우징은 Al7075 T6(미국 알코아사) 소재를 사용하고 전체 바디는 FCD450 (구상흑연주철) 사용하여 진행하였다. 이 두가지 소재에서 작용되는 진동 및 절삭 과정에서 힘을 극한조건에서 유한요소 해석으로 적용되는 값을 밝혀 내고자 해석을 진행하였다. 이러한 해석 데이터를 활용하여 학생들이 5축절삭 보다 5축 가공기의 구조를 보고 이해하는데 도움이 되기를 기대한다.
