Thermal Characteristics Analysis of a High-Speed HMC Spindle System (초고속 HMC 주축계의 열특성 해석)

  • This paper presents the thermal characteristics analysis of a high-speed HMC spindle system with angular contact ball bearings, built-in motor, oil-jet lubrication method, oil jacket cooling method, and so on. The spindle system is composed of the main spindle and sub-spindle which are mechanically connected by a flexible coupling. The spindles are supported by two front and rear bearings, and the built-in motor is located between the front and rear bearings of the sub-spindle. The thermal analysis model of spindle system is constructed by the finite element method, and the thermal characteristics in the design stage are estimated based on temperature distribution and heat flow under the various testing conditions related to material of bearing ball, spindle speed and coolant temperature.

  • The important problem in high speed spindles is to reduce and minimize the thermal effect by motor and bail bearings. Thermal characteristics according to the bearing pre-load and cooling condition are studied for the test spindl with grease lubrication and high frequency motor. Bearing and motor we main heat generation, and heat generation by ball bearings as a function of load, viscosity and gyroscopic moment effect are considered. Temperature distribution and thermal displacement according to the speed of spindle are measured by thermocouple and gap sensor. The results show that the fitting pre-load and cooling temperature are very effective to minimize the thermal effect by motor an ball bearings.

  • At present many research projects on high-speed spindles are being conducted. These projects require a measurement technique which includes heat expansion, vibration and displacement measurement according to angular velocity. This paper presents the development of a measurement system for high-speed spindle displacement. The measurement system is based on $LabView^{(R)}$ and features the following sensors: optical sensor which reacts to the position of a marker on the spindle and enables two Laser Displacement Sensors(LDS). These Laser Displacement Sensors send their data to a DAQ(Data Acquisition Device). It is important that the delay time caused by the response times of the sensors as well as the sampling rate of the DAQ is considered because the spindle revolves at very high speeds.

  • This paper presents the thermal characteristics analysis of a high-speed motor-separated spindle system consisted of angular contact ball bearings and built-in motor with oil-jet lubrication.   • The spindle with a built-in motor can be used to simplify the structure of machine tool system, while the rotor has unbalance mass inevitably. A high-speed spindle can be very sensitive to rotating mass unbalance which has harmful effect on many machine tools. Therefore, the balancing procedure to reduce vibration in rotating system is certainly needed for all high-speed spindles. So, it was performed with a spindle-bearing system for CNC automatic lathe by using numerical procedure. The spindle is supported by the angular contact ball bearings and the motor rotor is fixed at the middle of spindle. The spindle-bearing system has been investigated using combined methodologies of finite elements and transfer matrices. The balancing was performed through influence coefficient method and the comparison was made by whirl responses between before balancing and after balancing. As a result, balancing of simple spindle model reduced whirl orbit magnitude in case of a completely assembled spindle model.

Thermal characteristics according to the bearing preload and hollow shaft cooling are studied for the spindle with the oil mist lubrication and high frequency motor. Temperature distribution and thermal deformation according to the spindle speed, preload and flow rate are measured by thermocouple and gap sensor. Temperature distribution and thermal deformation are analyzed by using the finite element method. The results of analysis are compared with the measured data. This paper show that the suitable preload and hollow shaft cooling are very effective to minimize the thermal effect by the motor and ball bearings. This study indicates that temperature distribution and thermal deformation of the high speed spindle system can be estimated reasonably by using the three dimensional model through the finite element method and supports thermal optimization and more effective cooling method.

  • S45C steel has been widely used in industrial applications, such as crank shafts, gears, main spindles of machine tools, connecting rods, etc., because of its distinguished mechanical property. In the convention arc welding of S45C plates without heat treatments, it is possible for welding defects to take place, such as a void or a hot-crack, due to a high carbon composition of S45C. Laser welding process is widely used in the industrial field due to its numerous advantages: a small heat affected zone(HAZ), deep penetration, high welding speed, single-pass thick section capability, and small distortion after welding. The objective of this research works is to investigate the influence of the process parameters, such as power of laser and welding speed, on the characteristics of laser welding for the case of nickel coated and nickel uncoated S45C steel. As the result of the experiment, in case of butt welding, nickel coated S45C steel has a uniform formation of welding zone and it was judged that the welding nature was better as inner defects and the quantity of spatter were formed relatively fewer than nickel uncoated S45C steel.

HVOF Spray Coating of Co-alloy(T800) for the Improvement of durability of High Speed Spindle (초고속 회전체의 내구성향상을 위한 Co-alloy(T800)의 초고속 용사코팅)

  • Micron size Co-alloy(T800) powder was coated on Inconel 718 by HVOF thermal spraying for the studies of the improvement of durability of high speed spindle by using Taguchi program for the parameters of spray distance, flow rates of hydrogen and oxygen and powder feed rate. The optimal coating process was determined by the studies of coating properties such as micro-structure, porosity, surface roughness and micro hardness. Friction and wear behaviors of coatings were investigated by sliding wear test at room temperature and $1000^{\circ}F(538^{\circ}C)$. At both room temperature and $538^{\circ}C$ the sliding wear debris and friction coefficients of the coating were drastically reduced compared with the surface of non-coated parent material. This shows that Co-alloy powder coating is highly recommendable for the durability improvement surface coating of high speed air-bearing spindle. At high temperature wear traces and friction coefficients of both coating and non-coating were drastically reduced compared with those of room temperature since the brittle oxides were formed easily on the surface, and the brittle oxide phases were attrited by the reciprocating sliding wear according to the complicated mixed wear mechanisms These oxide particles, partially melts and the melts play role as lubricant and reduce the wear and friction coefficient. This also shows that Co-alloy powder coating is highly recommendable far the durability improvement surface coating on the surface vulnerable to frictional heat such as high speed spindles.

  • In order to improve the fuel economy and dynamic behavior of automobiles, the weight reduction tendency of automobile parts is obvious. Also, in order to maximize assembly and maintenance convenience, various parts are integrated and modularized. Multi-piece methods require many manufacturing processes and become a factor of lowering the strength of parts. It is advantageous to overcome the disadvantages by integrally manufacturing to reduce the processing steps and ensure the strength of the parts. However, when it is necessary to process in a narrow space inside the part, it is impossible to process with the existing spindle. The angle head spindle is only a component of a machine tool, but it is a core part that requires high technology and is highly utilizable in products requiring high precision machining. Therefore, various and continuous studies needs for angle head spindles in areas such as vibration absorption, operational safety, excellent dimensional stability, and strength. In this paper, we propose an optimal design for angle head spindle by performing structural analysis and shape optimization for angle head spindle gear and case.
