In this paper, the effects of chip breaker configuration on cutting forces for various cutting conditions are investigated and a method for predicting cutting forces effectively for chip breaker insert in milling is described. Based on the shear plane model and the relevant equations already existing for the relation among the parameters, the method makes use of the analytic geometric approach considering the configuration of cutting too by a 3-dimensional coordinate transformation matrix. The groove type chip breaker insert is modeled to be a double rake insert, represented by the first radial rake angle, the second radial rake angle and the length of land, and the program analyzing the cutting forces is developed. The program capability is verified by comparing the results with the experimental ones for a single cutter; and in case of primary cutting forces, the results of simulation and experiments agree very well showing 2%~16.7% difference within the feed rate range investigated.

For an unmanned machining system, the control and disposal of chips is one of the most serious problems at present. In order to perform chip control, feed/land length($F_L$) was introduced, and using this parameter, the cutting performance and chip breaking characteristics of groove-type and the land -angle-type chip formers were assessed. The specific cutting energy consumed and the shape of broken chips with its breaking cycle time were evaluated to find out the ranges of $F_L$ value where efficient cutting and effective chip breaking could be achieved. The C type chip was found to be the most preferable from the view point of cutting efficiency.

In the continuous cutting process such as turning operation, chip control is thought very important to achieve the unmanned manufacturing system. The prediction of chip breakage under the given conditions is a substantial element for chip control. In this paper, a systematic approach to know the chip breaking region is represented under the concept of equivalent parameters. to Verify the suggested model, cutting experiments are executed with a commercial type and two other type chip breakers which have modified chip breaker parameters such as land width, groove width and nose radius. predicted chip breaking regions using the 3D cutting model agrees with those obtained from the experiments.
Cylinder bore wear may not be a problem in most current automotive engines. However, a small change in cylinder bore diameter can significantly affect the lubrication characteristics and ring axial motion. This in turn can cause to change inter-ring pressure, blow-by and oil consumption in an engine. Therefore, by predicting the wear of piston ring face, ring groove and cylinder bore altogether, the changed ring end gap and the changed volume of gas reservoir can be calculated. Then the excessive oil consumption can be predicted. Being based on the calculation of gas flow amount by the theory of piston ring dynamics and gas flow, and the calculation of oil film thickness and friction force by the analysis of piston ring lubrication, the calculation theory of oil amount through top ring gap into combustion chamber will be set. This is estimated as engine oil consumption. Furthermore, the wear theories of ring, groove and cylinder bore are included. Then the each amount of wear is to be obtained. The changed oil consumption caused by the new end gap and the new volume of oil reservoir around second land, can be calculated at some engine running interval. Meanwhile, the wear amount and oil consumption occurred during engine durability cycle are compared with the calculated values. Next, the calculated amount of oil consumption and wear are compared with the guideline of each pare0s wear and oil consumption. So, the timing of part repair and engine life cycle can be predicted in advance without performing engine durability test. The wear data of cylinder bore diameter are obtained from three engines before and after engine durability test. The calculated wear data of cylinder bore diameter are turn out to be twice of the lower bound of averaged test values at TDC and the lower bound at BDC.

Transcribability of pit or land groove structures in replicating an optical disk substrate greatly affects the performance of a high-density optical disk. However, a solidified layer, generated during the polymer filling, deteriorates transcribability because the solidified layer prevents the polymer melt in filling the sub-micro patterns. Therefore, the development of the solidified layer during filling stage of injection molding must be delayed. For this delay, passive heating by insulation layer has been used. In the present study, to examine the development of the solidified layer delayed by passive heating, the flow of polymer melt with passive heating was analyzed. Passive heating markedly delayed the development of the solidified layer, reduced the viscosity of the polymer melt, and increased the fluidity of the polymer melt in the vicinity of the stamper surface with the sub-micro patterns. As a result, we predict that passive heating can improve transcribability of an optical disk substrate. To verify our prediction, we fabricated an optical disk substrate by using passive heating of a mold and measured the transcribability.

It is shown that the important factor regarding oil consumption increasement is the wear of ring face.

Stamper surface temperature is very critical in replicating the high density optical disc substrates using injection molding as the pit or land/groove patterns on the optical disc substrate have decreased due to the rapid increase of areal density. During the filling stage, the polymer melt in the vicinity of the stamper surfaces rapidly solidifies and the solidified layer generated during polymer filling greatly deteriorates transcribability and fluidity of polymer melt. To improve transcribability and fluidity of polymer melt, stamper surface temperature should be controlled such that the growth of the solidified layer is delayed during the filling stage. In this study, the effect of heating on replication process was simulated numerically. Then, an injection mold equipped with instant active heating system was designed and constructed to raise the stamper surface temperature over the glass transition temperature during filling stage of the injection molding. Also, the closed loop controller using the Kalman filter and the linear quadratic Gaussian regulator was designed. As a result, the stamper surface temperature was controlled according to the desired reference stamper surface temperature.
