Free-form surfaces arise in shipbuilding, automotive and aerospace industries. Specially compound free-form surfaces so do. Machining complicated products consist of compound surface, it is very important to avold and remove tool interferences. By the way, in compound surfaces the tool interference can occur not only in the tool path direction but also in the other direction. A new tool interference detection and correction using tool interference conditions is suggested to identify and correct the tool interference in compound surfaces.

NC machines with 4 or 5 axes are capable of various tool approach motions, which makes interference-free and high machinablity machining possible. This paper deals with how to integrate these two advantages (interference-free and high machinability machining) in multi-axes NC machining with a ball-end mill. Feasible tool approach region at a point on a surface is first computed, then among which an approach direction is determined so as to minimize the cutting force required. Tool and spindle volumes are considered in computing the feasible tool approach region, and the computing time is improved by trans-forming surface patches into minimal enclosing spheres. A cutting force prediction model is used for estimating the cutting force. The algorithm is developed so as to be applied to 4- or 5-axes NC machining in common.
In this paper, an efficient method for generating 5-axis cutting data for a turbine blade is presented. The interference elimination of 5-axis cutting currently is very complicated, and it takes up a lot of time. The proposed method can generate an interference-free tool path, within an allowance range. Generating the cutting data just point to the cutting process and using it to obtain NC data by calculating the feed rate, allows us to maintain the proper feed rate of the 5-axis machine. This paper includes the algorithms for: (1) CL data generation by detecting an interference-free heel angle, (2) finding the optimal tool path interval considering the cusp-height, (3) finding the adaptive feed rate values for each cutter path, and (4) the inverse kinematics depending on the structure of the 5-axis machine, for generating the NC data.

This paper discusses a method to generate the tool path for NC machining of automobile panel dies. The source data representing a panel die may be generated from digitizing machines, other CAD/CAM systems via IGES files, of compound surface models. From the source data, three types of interferencefree tool paths are generated automatically ; a parallel (Cartesian), an isometric, and a pencil cutting tool path. For the interference-free tool path, a polyhedral model composed of several triangles, and an 'offset triangle' approach are exploited. Finally, some practical examples are illustrated.

Tool interference is one of the most critical problems in machining die cavities and punches. When machining concave or convex regions of cavities with large radius tool in rough cutting, the tool easily overcuts or undercuts the portions of the surface, which result in machining inaccuracy. So the generation of interference-free tool path must be required for more efficient rough cutting. In this paper, we present a method for modeling die cavities which consist of simple surface or analytic compoyund surfaces and present an algorithm for checking and removing the tool interference occurred in machining the die cavities. Using these algorithms, we can represent a die cavity, and check the interfer- ence regions, and then remove these interferences. Especially we focus on the side interference in the sides of analytic elements and base surface boundary.

The manufacture of a marine propeller typically requires long lead time to generate 5-axis tool path. Hence it may take several weeks to manufacture a satisfactory propeller with a general purpose CAD/CAM system. In this research a dedicated 5-axis CAD/CAM system for machining marine propellers has been developed, The system employs various methods to enhance the productivity : interference-free tool path generation employing check vectors and optimum cutter size determinants. In addition an iterative NURBS modeling technique is used to improve the accuracy of the modeled surface and effective cutting conditions are determined and recommended empirically to increase the productivity. The proposed CAD/CAM system has been implemented with C++ and OpenGL graphic library on the Windows system. The system validation and sample results are also given and discussed.
A procedure is presented for a 3D-contour machining without cutter interferences. The 3D-contouring machining along a spatial curve is often required for manufacturing trimming and flange dies in motor industries. Input data for the machining contour is a spline curve with polynomial vector equation provided by CATIA system. Points are sampled on the contour curve and line segments and helical curves are approximated from the point data. Cutter interference is checked on the approximated spline and all of interference curves are substituted with interference-free helical curves for a tool path generation. The non-machined curve areas are locally machined by tools with smaller diameters. A tool radius offset is considered for generating NC data to be free with tool size.

In this paper, we present the gouging and collision-free tool-path generation for manufacturing model propellers using the 5-axis NC machine. Because it takes much time to generate tool-paths when we use general purpose CAD/CAM systems, a specific system would be necessary for marine propellers. Overall manufacturing process is composed of two steps: roughcut and finishcut steps. The roughcut is conducted using only 3-axis for efficient machining and the finishcut is done using 5-axis for avoiding collision. The tool-path that might happen to gouging is searched and the tool position is also decided for avoiding interference between the tool and the propeller blades. The present algorithm is applied extensively to the surface piercing propellers. Some results are demonstrated for its validation.

In general, turbine blades are usually machined on 5-axis NC machine. The 5-axis machining of sculptured surface offers many advantages over 3-axis machining including the faster material-removal rates and an improved surface finish. But it is difficult and time-consuming to generated interference-free 5-axis tool path. This paper describes research on the algorithm for generation of an interference-free 5-axis NC data for machining turbine blades. The approach, using the section profile derived from the intersection of cutting planes with a triangulated-surface approximation, includes (1) CL-data generation by detecting an interference-free heel angle (2) the calculation method for finding a adaptive feed-rate value, and (3) the inverse kinematics depending on the structure of 5-axis machine.
