사출성형기 실린더와 금형 캐비티의 실시간 모니터링을 이용한 사출성형공정 비교 분석 (Comparative Analysis of Injection Molding Process by On-line Monitoring in Cylinder of Injection Molding Machine and in Cavity of Mold)

  • 최근 고품질 제품 생산을 위한 방법으로 센서를 이용한 사출공정모니터링 시스템이 적용되고 있다. 그러나 마이크로 금형, 광학용 금형 및 구조가 복잡한 금형에는 센서 설치가 어렵기 때문에, 공정 모니터링 시스템이 적용되기 어려운 단점이 있다. 본 연구에서는 금형과 사출성형기 노즐의 압력 을 측정하여 공정 모니터링 데이터의 정량적 지수를 정의하고, 성형품 중량에 대한 상관분석을 수행하여 노즐에 설치된 압력센서의 공정모니터링 적용성을 알아보았다. 또한 공정모니터링 데이터를 분석하여 다단사출속도, 보압 및 제한 사출 압력의 영향에 따른 사출성형기의 공정 제어 특성도 알아보았다.

  • 플라스틱 제품의 다이슬라이드식 사출성형은 기존 사출공법의 부가공정을 삭제하여 제품 생산에 요구되는 비용과 시간을 현저히 줄여준다. 그러나 다이슬라이드식 사출성형은 사출제품의 백화, 수지침투, 기공, 수지넘침 등의 결함들을 해결해야한다. 본 연구에서는 사출성형의 공정파라미터들을 유한요소법과 다구치법을 사용하여 최적화하고자 한다. 사출 성형해석은 Moldflow insight 2010 코드로 해석하며 2차 사출에서는 다단 사출코드를 적용한다. 폴리프로필렌(PP)을 밀폐용기인 냉각수 보조탱크로 성형할 때 사용하는 공정파라미터들은 다구치법의 망소특성과 $L_{16}$ 직교배열을 사용한 실험계획을 통해 최적화된다. 한편 최적값은 유의수준 5% 수준의 분산분석을 통해 타당성을 검증한다. 그리고 최적화 조건에서 성형된 제품과 기존 제품의 치수정확도를 비교한 결과 치수안정성이 5% 이상 개선됨을 확인하였다.

  • The accompanying paper, Part 1, has presented the physical modeling and basic numerical analysis results of both the flow-induced and thermally-induced residual stress and birefringence in injection molded center gated disks. The present paper, Part II, has attempted to investigate the effects of various processing conditions of injection/compression molding process on the residual stress and birefringence. The birefringence is significantly affected by injection melt temperature, packing pressure and packing time. Birefringence in the shell layer increases as melt temperature gets lower. The inner peak of birefringence increases with packing time and packing pressure. On the other hand, packing pressure, packing time and mold wall temperature affect the thermally-induced residual stress rather significantly in the shell layer, but insignificantly in the core region. Injection/compression molding has been found to reduce the birefringence in comparison with the conventional injection molding process. In particular, mold closing velocity and initial opening thickness in the compression stage of injection/compression molding process have significant effect on the flow-induced birefringence, but not on tile thermal residual stress and the thermally induced birefringence.

  • Warpage is a major defect frequently found in the injection molding process, and the reduction of warpage is a very challenging problem because of the uncontrollable factors, such as variations in the process parameters. Without any countermeasure against these noises, attempts to reduce the defects often lead to failure. In this research, a new robust design methodology, based on the Mahalanobis Taguchi System (MTS) to reduce warpage, is presented. The MTS performs the orthogonal array experiments and uses the signal-to-noise (SN) ratio of the Mahalanobis distance as a performance metric. The validity of the proposed method is illustrated through an optimal design of the injection molding process of a CPU base plate.

사출성형을 이용한 마이크로 채널의 패키징 공정에 관한 연구 (A Study on a In-mold Packaging Process using Injection Molding)

  • A novel in-mold packaging process has been developed to manufacture devices with closed channels. In this unified process, fabrication of open channels and forming the rigid cover on top of them are sequentially integrated in the same mold. The entire process is comprised of two phases. In the first phase, the open channels are fabricated under an exquisitely controlled temperature and pressure using the conventional micro injection molding technology. In the second phase, the closed channels are fabricated by conducting the injection molding process using the molded structure with the open channels as a mold insert. As a result, the in-mold technology can eliminate the bonding processes such as heating, ultrasonic or chemical processes for cohesion between the channel and the cover, which have been required in conventional methods.

  • In the study, a design methodology for robust minimization of a warpage in injection-molded part is presented. Taguchi's parameter design method is integrated with a computer simulation tool for injection molding to search for best design with robustness against the process variability by noises. The proposed methodology is based on a two-stage process: (1) reducing a warpage in the part by optimizing the part geometry including the layout and size of ribs, and (2) additionally minimizing the warpage by optimizing process conditions. An example is used to illustrate the usefulness of the design methodology.

  • Warpage and weld line are two major cosmetic defects in the injection molding process. These defects are very sensitive to uncontrollable parameters within the process. The optimization of the design variables can be treated with the use of robust designs. Therefore, in order to minimize the warpage and weld line, a special design method to diminish defects is required. In this study, a new robust design method using designer preference to achieve the optimal robust design conditions in the injection molding process is proposed. The effectiveness of the proposed method is shown with an example of the part of warpage and weld line.

  • The injection molding process is a one of the most efficient techniques for manufacturing plastic parts of complex shape at low cost. In injection molding, molten plastic material is injected into the mold and cooled. Selection of molding conditions greatly affects the quality of molded parts. In this case study, we attempted to optimize the injection molding condition for a cooling filter using Taguchi experimental design methodology. The injection molding experiments were carried out using the Moldflow simulation software.

  • The gas-assisted injection molding process is often perceived to be unpredictable, because of the extreme sensitivity of the gas. Since a slight change in design or process parameters can significantly change the resulting gas penetration, few designers and molders have the level of experience with the new gas-assisted injection molding process required for the development of new parts. This paper is concerned with the unified molding for a thick cosmetic chest by using gas-assisted injection molding. CAE analysis was carried out to design the part and the gas channel without inducing sink marks. And based on the part weight measurement, the processing parameters to control gas penetration percentage were chosen through the method of design of experiments. A thick cosmetic chest was successfully produced using the gas assist technology. The sink mark issue associated with the conventional injection molded parts was resolved. Weight savings and cycle-time reduction were also achieved.

효과적인 웰드라인 제어를 위한 사출성형 유동해석 (Flow Analysis for an Effective Weld Line Control in Injection Molding)

  • Weld line is one of serious troubles which are observed in a plastic part manufactured by a injection molding process. This is caused by many process factors, which are molding pressure, temperature, velocity, location of a injection gate, mold geometry and material properties. investigation on the effects of these process factors to the appearance of a weld line was carried out using a finite element method. Filling and packing analyses were carried out by modifying both the configuration of the injection gates and cavity thickness. Proper locations of the injection gates could be determined by considering molding pressure, temperature, velocity and frozen layer, and whereby the weld line was controled. In order to make a weak appearance of the weld line, flow velocity and flow front in a cavity were also investigated by modifying a cavity thickness. As a result, flow front was extended around the corner in the cavity by changing the flow velocity and hence the appearance of the weld line was much weakened.
