A Study on the Optimal Stress Compensation to Dynamic Recrrystallization for the Estimation of Forming Loads (성형하중예측을 위한 재결저분율 보상의 최적조건 도출)

  • The effect of dynamic recrystallization during hot forming process was implemented to a commercial FEM code by conditioned remeshing and remapping of sate variables. A datum strain for stress compensation was determined as a strain for maximum softening rate and was able to be formulated as a function of critical strain f($\varepsilon$). The validity of remapping criterion was examined by a series of mechanical tests and microstructural observation. The application of suggested datum resulted in better estimation of load-stroke during forging processes.

  • The shift of flow behavior due to dynamic recrystallization during hot forming process is investigated, A series of load relaxation and compression tests has been conducted at various temperatures Constitutive relations and recrystallization behaviors were formulated from the mechanical test results, The consideration of dynamic recrystallization during a specific forming process was implemented to commercial FEM package by conditioned remeshing and remapping of state variables. Improvement of Load-Stroke prediction was validated by comparison with experimental results.

  • A virtual manufacturing system that is composed of JMatPro, a material modeler and $DEFORM^{TM}$-HT, a finite element package is applied to the hot press forming process: high temperature material properties for each phase such as flow stress, elastic modulus, Poisson's ratio, thermal expansion coefficient, in addition to TTT curve are predicted by JMatPro and taken into $DEFORM^{TM}$-HT to predict the material behavior considering phase transformation and heat transfer simultaneously. In order to verify the accuracy of computation, the residual stress and the springback were compared with the experimental measurements. Both the predicted and measured principal residual stresses and amount of springback were in good agreement. It was also found that the residual stresses generated from hot press forming are not negligible as it has been generally assumed, although the springback deformation is quite small.

  • In aluminum sheet metal forming, the conventional forming methods of T4 or T6 heat-treated sheets result in low formability and dimensional accuracy. This study suggests a new forming method for aluminum sheets called as hot forming quenching (HFQ) that solves the problems faced in the conventional method. HFQ combines the heat treatment and forming processes through the forming die during the quenching of a solid solution. To evaluate the application of HFQ to the sheet forming of aluminum, an Erichsen and V-bending test are performed in this study to measure the dimensional accuracy and formability, which are then compared with those of the conventional forming method. Furthermore, the strength and hardness of the products formed by HFQ are measured to confirm the degradation in mechanical properties compared with the conventional forming method, which shows the validity of the application of HFQ to aluminum sheet metal forming.

  • Hot forming using boron steel is currently used for manufacturing low-weight automobile body parts, and a high tensile strength of about 1,500 MPa is obtained after hot forming. However, a high fatigue life is a more important factor than high strength when it is used for automobile suspension parts. A tubular torsion beam axle (TTBA) is one of these suspension parts, and this research deals with the fatigue characteristic of TTBA using hot forming. The low cyclic fatigue life of boron steel is investigated according to the cooling method. In addition, a structural and fatigue analysis of TTBA is performed to predict the fatigue life. The stress concentration that occurs in the tubular torsion beam is found, and the longest fatigue life occurs when rapid cooling is utilized in the TTBA fabrication.

  • As a way to improve the safety of automotives and to reduce the weight of vehicles, new forming technologies and advanced materials are in high demand in the automotive industry. However, the advanced strength steel has inferior formability and large springback. In order to overcome such drawbacks, the hot press forming process (HPF) has been being applied for forming of automotive sheet parts. In this work, new equipment was suggested to measure unlimited displacement range compared to previous one which was able to measure only up to 10mm displacement range. The external extensometer connected with grips by wire was applied to equipment so that total strain range was measured up to failure also in high temperature. And the finite element analysis was conducted to characterize the mechanical properties of the HPF steel. Finally, the flow curves were represented by utilizing the Johnson-Cook type equation both in uniform and post-uniform deformation regions.

  • TEE Forming process for HDPE(High Density PolyEthylen) pipe has been analyzed by using rigid plastic finite element code, DEFORM-3D. TEE of HDPE pipes is necessary to connect main pipe with branch pipe and change the flow direction of hot water. A HDPE pipe is used as a insulator to maintain the temperature of hot water A butt welding process through TEE forming for a HDPE pipe is a updated process improving the strength of welding part compared to conventional extrusion welding process. The Experiment of Hot and Cold Forming have been performed. The design parameters such as a initial hole shape have been obtained through rigid-plastic finite element analysis, which is applied to the actual manufacturing process.

  • The hot curvature forming of large aluminum plates is a process used to produce spherical liquefied natural gas (LNG) tanks. In this study, we describe a method to determine the optimum shape of blanks to minimize the root gap in the forming process. The method proposed in this study was applied to a small-scale model for thick plates with a curvature of 1500 mm and thickness of 6 mm. First, the shape of the curved shells was determined as the target shape, and then a coordinate transform was used to determine the optimum blank shape, which was then iteratively modified using the results of finite element method (FEM) simulations, including heat transfer, until the shape error was minimized. Experiments in forming using Al5083 thick plate were carried out, showing that the method can determine the optimum blank shape within an allowable root gap of 0.1 mm.

  • The metal forming behavior and defect formation in Ti-6Al-4V tube during hot backward extrusion were investigated. Dynamic material model(DMM) including Ziegler's instability criterion was employed to predict the forming defects such as shear band, inner and/or surface cracks. This approach was coupled to the internal variables generated from FE analysis. The simulation results fur the backward extrusion were compared with the experimental observation. The chilling effect and friction indicated a great influence on the deformation mode of the tube and the formation of surface cracks. The formation of forming defects in the extruded tube was attributed to non-uniform distribution of strain, strain rate and temperatures in the extruded tubes for the given test conditions.
