Resistance spot welding has been widely used in the sheet metal joining processes because of its high productivity and convenience. In the resistance spot welding processes the size of molten nugget is a criterion to assess weld quality. Many research have founded on measuring weld nugget size at the same time monitoring welding process parameters such as dynamic resistance and electrode movement. With increasing demand of energy saving, many efforts were made to employ aluminum alloys that are lighter than steel and have relatively equivalent strength to steel in the automobile industry. In this paper, spot weldability of aluminum alloys for various welding conditions were examined by series of experiments. One of the 6000 series (Mg-Si) aluminum alloy, 6383-T4 was chosen, which is currently considered as a substitute for the galvanized steel. Dynamic resistance, electrode movement and corresponding nugget size were observed and compared to the case of steel. Finally, resistance spot welding of dissimilar material (galvanized steel-aluminum alloy) was attempted.

In this study, in order to get the forming limit of AHSS sheet in the negative minor strain region, the shapes of die corner and drawbead are redesigned by employing the Taguchi's design of experiment method and the FEM forming simulation. With the redesigned FLD tool, the forming limit tests of automotive multi-phase(Dual Phase and Complex Phase) steel sheets which induce the normal fractures on the blank are performed.

The joining of aluminum and HSS (high-strength steel) by the conventional clinching process is limited by the low formability of HSS. Defects in the clinching joint, such as necking of the upper sheet, cracks, and lack of interlocking, are produced by the different ductility properties of HSS and aluminum. In this study, we propose the hole clinching process for joining Al6061 and SPFC440, in which deformation of SPFC440 is avoided by drilling a hole in the SPFC440. The dimensions of the interlocking in the hole-clinched joint necessary to provide the required joint strength were determined. Based on the volume constant of the hole clinching process, the shapes of the tools were designed by finite element (FE)-analysis. A hole clinching experiment was performed to verify the proposed process. A cross-section of the joint showed good agreement with the results of the FE-analysis. The lap shear strength was found to be 2.56 kN, which is higher than required joint strength.

In order to overcome drawbacks of the advanced high strength steel such as inferior formability and large springback, the hot press forming process(HPF) has been being applied for forming of automotive sheet parts. Good formability and dimensional accuracy without springback as well as good crash performance of final products are the advantages of the HPF process. In this work, a method to characterize the mechanical properties of the HPF steel was developed based on the simple tension test at high temperatures and its finite element analysis, while it was applied to obtain strain rate and temperature dependent flow curves of the HPF steel. The final flow curves were represented by utilizing the Johnson-Cook type equation both in uniform and post-uniform deformation regions.

Springback is a very typical dimensional discrepancy phenomenon, which occurs usually on the final stamping parts after the tool loading is removed. Variation of springback leads to amplified variations and problems during assembly of the stamped components, in turn, resulting in quality issues. The variations in the properties of the incoming material and process parameters are the main causes of springback variation. In this research, a robust design methodology which combines orthogonal array based experimental design and design space reduction skim to reduce the springback variation for advanced high strength steel parts in sheet metal forming is suggested. The concept of design space reduction is adapted in the experimental design setup to improve the quality of the obtained solution. The effectiveness of the proposed procedures is illustrated through a robust design of springback in metal forming process of a cross member of auto body.
The purpose of this study was to quantitatively evaluate the influence of hardness of tool materials on wear resistance in the sheet metal forming process. Punches used in the wear test were made of STD-11 and K340 tool material, and the tempering temperature was set to 530℃ and 500℃, respectively, to control the hardness of the tool materials. The punches mimic the shape of stamping tool of automotive body component to reflect its plastic deformation, and are designed to concentrate wear on the curvature region of punches. Progressive die and coil sheet were used to save time, cost, and raw sheet materials. By quantitatively measuring the wear depth of the punches, the wear behavior and mechanism of the punches were investigated, and characteristics of hardness and wear resistance according to tool materials and tempering temperatures were evaluated. Testing results indicate that the punch made of K340 tool steel with higher hardness had better wear resistance than that of STD-11 tool steel, and the hardness and wear resistance of tool steel were significantly impacted by the tempering temperature.

The aim of this paper is to design the blank shape of SPFH 590 high strength steel for stamping of the center hinge of automotive via numerical analyses and experiments for multi-stages transfer forming process. Three-dimensional elasto-plastic finite element analyses for the transfer forming process with six stages were performed using a commercial code AUTOFORM V4.2. The influence of the blank shape on the formability and the shape conformity were quantitatively examined through the FE analyses. From the results of the FE analysis, a feasible shape of the blank and the forming load were estimated. Stamping experiments were carried out using the proposed blank shape. The results of experiments were shown that the center hinge parts with the desired shapes can be manufactured successfully as the proposed blank shape is used. Through the comparison of the results of the experiments with those of the analyses, it was shown that the estimation of blank shape using the FE analysis is a proper methodology to create a feasible shape of the blank for the center hinge of automotive.
To lower the annealing temperature and the deviation of the mechanical properties of bake hardening steels, high purity steels were investigated. The steels were characterized by treating at low recrystallization temperature. It was confirmed that the strengthening originated from the solid solution of carbon and the ferrite grain refinement by fine MnS precipitates as carbon and sulfur contents increased in high purity steels. However, it was observed that there was no more increase of strength in steels containing over 40 ppm of carbon. It was considered that the excess carbon formed either the carbon cluster or the low temperature unstable carbides which had the negligible effect on the strengthening because they were reported to be highly coherent with the matrix. The carbon cluster and unstable carbides could be transformed to the stable cementite during bake hardening treatment. MnS was not observed in the high purity steel containing 5 ppm S, resulting in very coarse recrystallized grains and good ductility. As sulfur content increased, the recrystallized grain size decreased due to the formation of the fine MnS precipitates.
Recently The automotive industry is trying to increase the energy efficiency by reducing the weight of the car body and engine components as a way to achieve high energy efficiency. In particular, the reduction of the weight of the vehicle through the weight reduction of the vehicle body has the advantage that the fuel consumption and the output can be improved. But at the same time, there is the disadvantage that the strength becomes weak due to the reduction of the material thickness. Therefore, in order to overcome these disadvantages, materials with high strength according to the unit thickness have been actively developed, and researches for applying them have also been increasing. In this study, we will investigate the application of cold rolled steel sheet, which is a lightweight material, to a horn bracket that secures a installed in an automobile engine room. The horn bracket secures the horn on the car engine and is bolted to the outer wall of the engine. The momentum is acted on the bracket due to the distance between the bolt fastening part and the car horn installed on the bracket end side. Therefore, the body part of the bracket is more likely to be destroyed by the influence of the continuous stress. In this paper, design optimization for weight reduction and strength enhancement was performed to solve this problem, and possibility of applying the rolled steel sheet material as lightweight material by tensile test and fabrication was confirmed.

Hot-dip galvannealed sheet (GA) with high strength of $45kg/mm^2$ in tensile strength, has developed for automotive applications. However, for a successful application, the powdering behaviour of GA must be minimized. The powdering of galvannealed coatings was reduced as the silicon content in the steel increased. Rapid heating and rapid cooling rate during the galvannealing process improved the powdering resistance due to the suppression of not only the ξ phase, but also the $ \Gamma _1$, phase. An analysis of the Fe-Zn alloy phases and its relation to the powdering behaviour are discussed with SEM micrographs.
