A Study on The 5-Axis CNC Machining of Impeller (임펠러 5-축 CNC 가공에 관한 연구)

  • The manufacture of an impeller typically requires the 5-axis CNC machining, since the impeller is usually under working conditions such as high speed, high temperature, and high pressure. Thus, this study contributes to development of an exclusive CAM system for effective 5-axis CNC machining of a ruled surface type impeller. In this study, the sampled impeller is made of blades and a body and the blade consists of ruled surfaces between hub curve and shroud curve. In the post processing for 5-axis NC part program, the cutter axis direction vector is the straighten vector on ruled surface. The position of ball center in ball end mill cutter is decided on the interference check between the cutter and body surface of impeller using with the modified z-map method that z-axis is the same of cutter axis direction vector. The exclusive CAM system for an impeller developed in this study was very effective for designs and 50-axis machining of a ruled surface type impeller.

Performance Evaluation on the Endmill of High Speed Machining for Selection of Tungsten Carbide (WC-Co) Material (초경소재 선정을 위한 고속가공의 엔드밀 성능 평가)

  • To satisfy the demand of higher cutting performance, mechanical properties with tungsten carbide (WC-Co) tool materials were investigated. Hardness and transverse rupture strength with WC grain size, Co content and density were measured. Compared to H, K, and S manufacture maker as tungsten carbide (WC-Co) tool materials were used for high-speed machining of end-milling operation. The three tungsten carbide (WC-Co) tool materials were evaluated by cutting of STD 11 cold-worked die steel (HRC25) under high-speed cutting condition. Also, tool life was obtained from measuring flank wear by CCD wear measuring system. Tool dynamometer was used to measure cutting force. The cutting force and tool wear are discussed along with tool material characteristics. Consequently, the end-mill of K, H manufacture maker showed higher wear-resistance due to its higher hardness, while the S maker endmill tool showed better performance for high metal removal.

  • In this study, the cross-coupling control (CCC) with three new features is proposed to maintain contour precision in high-speed nonlinear contour machining. One is an improved contour error model that provides almost exact calculation of the errors. Another is the utilization of variable controller gains based on the instantaneous curvature of the contour and the variable command. For this scheme, a stability is analyzed. As a result, the stability region is obtained, and the variable gains are decided within that region. The other scheme in the proposed CCC is a real-time feedrate adaptation module to regulate cutting force fur better surface finish through regulation of material removal rate (MRR). The simulation results show that the proposed CCC system can provide better precision than the existing method particularly in high-speed machining of nonlinear contours.

Cutting Force Characteristics and Tool Deflection When Machining Rectangular Shapes with a Ball End Mill (볼엔드밀 공구에 의한 사각형상 가공시 공구 휨에 따른 절삭력 특성)

  • Ball end mills used for high-speed and high-precision machining require longer machining time than flat end mills or face cutters, since the tool diameter is limited and the rigidity is reduced by the characteristics of the tool's cutting edge: at the top end of the tool, the cutting speed approaches zero and hardly removes any material. Because there is little material removal at the top end of the ball end mill, the outer cutting edge performs the majority of the work; this irregular cutting force deforms the tool and shortens its life. In this study, we attached an eddy-current sensor to a tool to measure the deformation from the cutting force and we used a tool dynamometer to measure the cutting force. We found that the change in cutting force is dependent on the change in feed rate during square-shaped processing and, as the feed rate is accelerated, the cutting force also increases. Higher cutting forces increase tool deformation.

  • In light guide panels, the PMMA sheet that is used in liquid crystal displays plays an important role in scattering the incident light and requires very fine machining as the sheet is directly related to the optical characteristics of the panels. High speed end milling(HSE) and high speed shaping(HSS) processes that are widely adopted and applied to the precise machining of light incident plane through vibration-assisted HSS for increasing the optical quality by minimizing the above-mentioned problems. The cutting tool and the tool post presented in this paper are designed by the authors to increase the magnitude of the cutting stroke by adopting the resonant frequency without weakening the stiffness and to reduce vibrations during even high speed feeding. The dynamic haracteristics of thecutting tool and the tool post are evaluated through simulation and experiment as well. The results reveal very appropriate dynamic characteristics for vibration-assisted HSS.

A Study on Cutting Conditions and Finishing Machining of Si Material Using Laser Assisted Module (레이저 보조 모듈을 이용한 Si 소재의 절삭조건 및 보정가공에 관한 연구)

  • In this study, a diamond turning machine and a laser-assisted machining module were utilized for the complex combined cutting of aspheric shapes and fine patterns on the surface of high-hardness brittle material, silicon. The analysis of material's form accuracy and corrective machining was conducted based on key factors such as laser output, rotational speed, feed rate, and cutting depth to achieve form accuracy below 1 ㎛ and surface roughness below 0.1 ㎛. The cutting condition and corrective machining methods were investigated to achieve the desired form accuracy and surface roughness. The rotational speed of the spindle and the linear feed rate of the diamond turning machine were varied in five stages for the cutting condition test. Surface roughness and form accuracy were measured using both a contact surface profilometer and a non-contact surface profilometer. The experimental results revealed a tendency of improved surface roughness with increased rotational speed of the workpiece, and the best surface roughness and form accuracy were observed at a feed rate of 5 mm/min. Furthermore, based on the cutting condition experiments, corrective machining was performed. The experimental results demonstrated an improvement in form accuracy from 0.94 ㎛ to 0.31 ㎛ and a significant reduction in the average value of the surface roughness curve from 0.234 ㎛ to 0.061 ㎛. This research serves as a foundation for future studies focusing on the machinability in relation to laser output parameters.

Static Stiffness Characteristics of Main Spindle Interface using Finite Element Method (유한요소법을 이용한 주축 인터페이스부의 정강성 특성)

  • High speed machining has become the main issue of metal cutting. Due to increase of the rotational speed of the spindle, problems such as the run-out errors and reduced stiffness must be overcome to improve the machining accuracy. In order to solve the problems, it is important to determine the appropriate clamping unit and tooling system. This paper presents an investigation into an analysis of static stiffness in the main spindle interface. Finite element analysis is performed by using a commercial code ANSYS according to variation of cutting force, clamping force and rotational speed. From the finite element results, it is shown that the rotational speed and clamping force mostly influence on the variation of the static stiffness in the main spindle interface.

A Study on the Vibration Parameters for High Speed Face Milling Machining (고속 정면밀링가공을 위한 진동 파라미터에 관한 연구)

  • High speed machining for higher cutting speed and feedrate lead to a increase of surface quality and material removal rate. This paper presents a study of the influence of cutting conditions on the vibration characteristics obtained by machining with face milling cutter for high speed machining. In this paper, Taguchi experimental design method which is based on orthogonal array table was applied to study vibration characteristics with high speed face milling cutter. The experimental conditions used orthogonal array of $L_{27}(3^{13})$. In this work, design and analysis of experiments is conducted to study the effects of these parameters on the vibration by using the S/N ratio, analysis of variance. Four cutting parameters namely, feed rate, champer length, cutting speed, and depth of cut were optimized with consideration of vibration characteristics.

3-Axis Coupling Controller for High-Precision/High-Speed Contour Machining (고정밀 고속 윤곽가공을 위한 3축 연동제어기)

  • This paper proposes a three-axis coupling controller designed to improve the contouring accuracy in machining of 3D nonlinear contours. The proposed coupling controller is based on an innovative 3D contour error model and a PID control law. The novel contour error model provides almost exact calculation of contour errors in real-time for arbitrary contours and can be integrated with any type of existing interpolator. In the proposed method, three axes of motion are coordinated by the proposed coupling controller along with a proportional controller for each axis. The proposed contour error model and coupling controller are evaluated through computer simulations. The simulation results show that the proposed 3-axis coupling controller with the new contour error model substantially can improve the contouring accuracy by order of magnitude compared with the existing uncoupled controllers in high-speed machining of nonlinear contours.

  • Recently, the system of high speed milling(HSM) is widely used for reducing the operation time and maximizing efficiency of work. The most research of high speed milling system is still leaves much to be desired. Specially the research of mass pocket high speed processing with high precision is the first and probably the last. So this paper showed mass pocket processing of high precision with a duralumin and then confirmed a cause of inferior goods through the CAD/CAM pattern simulation and experimentation. And this paper showed high speed processing system reduce the rate of inferior from this optimal pattern.
