Modern Laser Technology and Metallurgical Study on Laser Materials Processing

  • Laser has been called a "Quantum Machine" because of its mechanism of generation since the development on July 7,1960.by T.H.Maiman. We can now use this machine as a tool for manufacturing in industries. At present, 45kW CO2 laser, 10kW Nd:YAG laser, 6kW LD pumped YAG laser and 4kW direct diode laser facilities are available for welding a heavy steel plate of 40mm in thickness and for cutting metals at high speed of 140m/min. Laser Materials Processing is no longer a scientific curiosity but a modern tool in industries. Lasers in manufacturing sector are currently used in welding, cutting, drilling, cladding, marking, cleaning, micro-machining and forming. Recently, high power laser diode, 10kW LD pumped YAG laser, 700W fiber laser and excimer laser have been developed in the industrialized countries. As a result of large numbers of research and developments, the modem laser materials processing has been realized and used in all kinds of industries now. In the present paper, metallurgical studies on laser materials processing such as porosity formation, hot cracking and the joint performances of steels and aluminum alloys and dissimilar joint are discussed after the introduction of laser facilities and laser applications in industries such as automotive industry, electronics industry, and steel making industry. The wave towards the use of laser materials processing and its penetration into many industries has started in many countries now. Especially, development of high power/quality diode laser will be accelerate the introduction of this magnificent tool, because of the high efficiency of about 50%, long life time and compact.

  • The needs to machine hardened steels with high productivity and good surface integrity have been increased in the dies & molds industry. This paper presents some experimental results on the CBN ball endmilling for hardened tool steel. This investigation concerns on the effects of cutting speed and cutting fluids on the cutting performance such as cutting forces, tool wear, and surface finish. The wear of CBN ball endmill for each cutting conditions were also examined through the microscopic observation. It has been found out that the higher cutting speeds with cutting fluids result in better cutting performance.

  • The wear process of end mill is a so complicated process that a more reliable technique is required for the monitoring and controling the tool life and its performance. This research presents a new tool wear monitoring method based on the sound signal generated on the machining. The experiment carried out continuous-side-milling for 4 cases using the high-speed steel slot drill under wet condition. The sound pressure was measured at 0.5m from the cutting zone by a dynamic microphone, and was analyzed at frequency domain. The tooth passing frequency appears as a harmonics form, and end mill wear is related with the first harmonic. It can be concluded from the result that the tool wear is correlate with the intensity of the measured sound at tooth passing frequency estimation of end mill wear using sound is possible through frequency analysis at tooth passing frequency under the given circumstances.

  • This paper investigated into process characteristics of AlTiN coated layers for machining to the direction of upper and lower in plastic mold material (KP-4) with the cemented carbide ball endmill with the diameter of 8mm coated AlTiN layers (1~4) step by step using machining center. The material used in experiments was KP-4 that was machined by three types of inclined angles; $15^{\circ}$, $30^{\circ}$ and $45^{\circ}$ As estimated mechanical properties of AlTiN coated layers, it was shown the most result in the condition of three layered coating that the coating that the coating depth, the hardness of the coated layer and the surface roughness of the coated layer were $13{\mu}m$, Hv 3027.3 and $0.042{\mu}m$, respectively. The cutting component was better at the condition of upper direction than that of lower direction in all experimental conditions and indicated to be less which the bigger angle of the material was increased the effective diameter of the tool.

Machining Characteristics of Cemented Carbides in Micro Cutting within SEM

  • This research describes that the cutting characteristics and tool wear behavior in the micro cutting of three kinds of wear resistant cemented carbides (WC-Co; V40, V50 and V60) using PCD (Poly Crystalline Diamond) and PCBN (Poly crystalline Cubic Boron Nitride) cutting tools by use of the SEM (Scanning Electron Microscope) direct observation method. The purpose of this research is to present reasonable cutting conditions from the viewpoint of high efficient cutting refer to a precise finished surface and tool wear. Summary of the results is as follows: (1) The cutting forces tend to increase as the increase of the weight percentage of WC particles, and the thrust forces was larger than the principal forces in the cutting of WC-Co. These phenomena were different from the ordinary cutting such as cutting of steel or cast iron. (2) The cutting speed hardly influenced the thrust force, because of the frictional force between the cutting tool edge and small WC particles at low cutting speed region such as 2$\mu\textrm{m}$/s. It seemed that the thrust cutting force occurred by the contact between the flank face and work material near the cutting edge. (3) The wear mechanism for PCD tools is abrasion by hard WC particles of the work materials, which leads diamond grain to be detached from the bond. (4) From the SEM direct observation in cutting the WC-Co, it seems that WC particles are broken and come into contact with the tool edge directly. This causes tool wear, resulting in severe tool damage. (5) In the orthogonal micro cutting of WC-Co, the tool wear in the flank face was formed bigger than that in the rake face on orthogonal micro cutting. And the machining surface integrity on the side of the cutting tool with a negative rake angle was better than that with a positive one, as well as burr in the case of using the cutting tool with a negative rake angle was formed very little compared to the that with a positive one.

  • End milling is an important and common machining operation because of its versatility and capability to produce various profiles and curved surfaces. This paper presents an experimental study of the cutting force variations in the end milling of SM25C with HSS(high speed steel) and carbide tool. This paper involves a study of the Taguchi design application to optimize cutting force in a end milling operation. The Taguchi design is an efficient and effective experimental method in which a response variable can be optimized, given various control and noise factors, using fewer resources than a factorial design. This study included feed rate, spindle speed and depth of cut as control factors, and the noise factors were different cutting tool in the same specification. An orthogonal array of $L_9(3^3)$ of ANOVA analyses were carried out to identify the significant factors affecting cutting force, and the optimal cutting combination was determined by seeking the best cutting force and signal-to-noise ratio. Finally, confirmation tests verified that the Taguchi design was successful in optimizing end milling parameters for cutting force.

  • This paper describe inner-collision-characteristics of the ship structural plates when the projectile collides with plate-material using LS-DYNA3D which is general and useful finite element analysis tool in collision problem fields. The series analyses were carried out from high speed(41.56m/s-118.9m/s) to ultrahigh speed(544.05m/s-800m/s). Through these analyses we can approach empirical formula to estimate penetration limit of the ship structural plates with which the projectile of various speed collides.

Change in Springback Tendency during Forming of a Hat-type Product with High Strength Steel Using a Digital Servo Press (디지털 서보 프레스를 이용한 고강도강 성형제품의 스프링백 경향 변화)

  • In the current study, reduction of springback is quantified and the reasons for the reduction are investigated. The testing involved a digital servo motion applied to a U-draw bending to produce a hat-type product from high strength steels such as DP780 and DP980. The change in springback is compared between the constant speed motion and three kinds of servocontrolled motions during forming experiments. In order to predict the springback for the servo-controlled tool motion, a finite element method was utilized for the springback analysis considering a kinematic hardening model for the steel. The comparison of springback between the analysis and the experiments shows that they have similar tendencies. Also, the analysis results indicate that the springback reduction is greatly influenced by a decrease in the friction coefficient, which originates from the contact and detach phenomena between the tooling and the blank during the up-and-down motion of the upper die following the servo-controlled motion.

Wear Life Prediction of CrN Coating Layer on the Press Tool for Stamping the Ultra High Strength Steel Sheet (초고강도강판 프레스성형용 금형의 CrN 코팅층 마모수명 예측)

  • In this study, a wear test method was proposed to predict the wear life of the CrN layer coated on the surface of the press tools for manufacturing the auto-parts with ultra high strength steel (UHSS) with a tensile strength of 1.5 GPa. The pin-on-disc type wear test was carried out to confirm the feasibility and the reproducibility of the wear amount according to the test conditions such as the normal force, the sliding velocity, and the sliding speed. The test conditions were obtained from the finite element stamping analysis and the wear simulation. With the wear amount from the wear test, a prediction model of the wear depth in the CrN coating layer was proposed according to the test conditions with the design of experiments such as Taguchi method and the response surface method. The derived prediction model was then compared to the result of the Archard wear model, fully describing that the proposed model can effectively predict the wear life of the press tools for the auto-parts with UHSS.
