The present study addresses an analytical investigation to understand the characteristics of gas flow in the High-Velocity Oxy-Fuel(HVOF) thermal spray gun. One-dimensional analysis is extended to involve the effects of the wall friction and powder particle diameter. From the present analysis it is well known that the flow characteristics inside and outside the thermal spray gun is varied depending on the combustion chamber pressure. The thermal spray gun flow is characterized by six different patterns. The powder particle size and wall friction significantly influence the powder particle velocity. The particle velocity decreases with an increase in the powder particle size. This implies that the combustion chamber pressure should be increased to achieve a higher velocity of the powder particle.
HVOF thermal spray guns are now being widely used to produce protective coatings, on the surfaces of engineering components. HVOF technology employs a combustion process to heat the gas flow and melt the coating materials which are particles of metals, alloys or cermets. Particle flow which is accelerated to high velocities and combustion gas stream are deposited on a substrate. In order to obtain good quality coatings, the analysis of torch design must be performed. The reason is that the design parameters of torch influence gas dynamic behaviors. In this study, numerical analysis is performed to predict the gas dynamic behaviors in a HVOF thermal spray gun with various torch shapes. The CFD model is used to deduce the effect of changes in nozzle geometry on gas dynamics. Using a commercial code, FLUENT which uses Finite Volume Method and SIMPLE algorithm, governing equations have been solved for the pressure, velocity and temperature distributions in the HVOF thermal spray torch.
In this study, WC-l7wt% Co composite powder for thermal spray was fabricated by spray drying method. The agglomerated composite powder had spheroidal morphology and the particle size distribution was 20~60${\mu}{\textrm}{m}$. WC and Co were distributed homogeneously. However, the strength of the spray-dried agglomerate was low due to the pores within the agglomerate. Therefore, the spray-dried agglomerate was broken down during HVOF thermal spray and the microstructure was inhomogeneous with many pores within the coating layer. And the decomposition of WC to W and $W_{6}$$C_{2.54}$ was accelerated. The strength and flowability of the agglomerate were greatly improved by sintering heat treatment(110$0^{\circ}C$, 1 hour, hi atmosphere), and then the coating layer showed dense and homogeneous microstructure with well-developed splats. The hardness of the coating layer was H $v_{300}$ = 1072.2.2.
The effects of coating parameters were investigated in wear resistance coatings of Diamalloy-406 on Inconel 718 to obtain an optimum coating condition by high velocity oxy-fuel spraying. The coating parameters, the flow rates of source gases (hydrogen and oxygen), the powder feed rate, and the spray distance, were designed by the Taguchi method. The optimal conditions were determined: oxygen flow rate 34 FRM, hydrogen flow rate 57 FRM, powder feed rate 35 g/min, and spray distance 7 inch. Friction coefficients of the coating and the substrate decreased with an increasing sliding surface temperature from $25^{\circ}C$ to $450^{\circ}C$. The friction coefficient of Diamalloy-4006 coating decreased as the sliding surface temperature increased from $0.43{\pm}0.01$ at $25^{\circ}C$ to $0.29{\pm}0.01$ at $450^{\circ}C$. The wear trace and wear depth of the coating were smaller than the substrate at all temperatures tested. The relationship between spray parameters and wear resistance was discussed extensively, based on the measured roughness, hardness, and porosity in each coating.

In this study, bond strength tests were performed for the thermal barrier coating applied to the 1st stage turbine blade. After the tests, the specimens were cut and the locations of failure were observed by using optical microscope. The influence of heat treatment on bond strength of a bond coating and the difference among the three types of bond coatings are treated.

In this paper, arc thermal spray coating was conducted onto the SS400 steel using Inconel 625 wires in order to improve the durability of marine steel structures, and then investigated cavitation damage behavior of Inconel 625 coating layer in sea water. For the Inconel 625 coating layer, surface hardness appeared similar to that of existing high velocity oxy-fuel coating technology with 380~480 HV, but the porosity of about 6 % was larger relatively. During the cavitation experiment, pit damages were originated and grown at the rough surface and pore defect area of Inconel 625 coating layer. And, after the 72 hours of experimental time, weight loss of Inconel 625 coating layer exhibited gradually increasing tendency due to surface damage effect of the undercut.

Effects of sealant and sealing procedure on corrosion resistance of high velocity oxy-fuel (HVOF) sprayed coatings were studied. HVOF-sprayed CrC-20NiCr coatings were sealed using three commercial sealants based on phenolics and epoxy. Penetration depth of sealants, measured by fluorescent microscope technique, was between $19{\mu}m$ and $340{\mu}m$ depending on sealant, sealing condition or sealing procedure. It was found that sealing on rotation status was more effective than that on stationary specimen due to the Coriolis effect of fluid in pores of the coating. From the CASS results, corrosion resistance of properly sealed CrC-20NiCr coatings was equal to that of hexa-valent chromium plating.

Hard chrome plating has been used in surface hard coating over 50 years both for applying hard coating and re-building of worn components. Hard chrome plating solution and mist pollute environment with very toxic $Cr^{6+}$(hex-Cr) known as carcinogen which causes lung cancer, High velocity oxy-fuel (HVOF) thermal spray coatings of WC base cermet and Co-alloy powders are the most promising candidates for the replacement of the traditional hard chrome plating. Surface properties, wear, and friction behaviors of micron size Co-alloy (T800) and micron size WC-l2Co (WC-Co) have been studied for the application as hard coatings. The temperature dependence of wear and friction behaviors of T800 and WC-Co have been investigated at the temperature of $25^{\circ}C$ and $538^{\circ}C$ for the application to high speed spindle.
The friction behaviors of bulk amorphous thermal spray coating (BAC) and second phase-reinforced composite coatings using a high velocity oxy-fuel spraying process were investigated using a ball-on-disk test rig that slides against a ceramic ball in an atmospheric environment. The surface temperatures were measured using an infrared thermometer installed 50 mm from the contact surface. The crystallinities of the coating layers were determined using X-ray diffraction. The morphologies of the coating layers and worn surfaces were observed using a scanning electron microscope and energy-dispersive spectroscopy. The results show that the friction behavior of the monolithic amorphous coating was sensitive to the testing conditions. Under lower than normal loads, a low and stable friction coefficient of about 0.1 was observed, whereas under a higher relative load, a high and unstable friction coefficient of greater than 0.3 was obtained with an instant temperature increase. For the composite coatings, a sudden increase in friction coefficient did not occur, i.e., the transition region did not exist and during the friction test, a gradual increase occurred only after a significant delay. The BAC morphology observations indicate that viscous plastic flow was generated with low loads, but severe surface damage (i.e., tearing) occurred at high loads. For composite coatings, a relatively smooth surface was observed on the worn surface for all applied loads.

High velocity of oxy-fuel (HVOF) thermal spray coating is progressively replacing the other classical hard coatings such as chrome plating and ceramic coating by the classical methods, since the very toxic $Cr^{6+}$ ion is well known as carcinogen causing lung cancer, and the ceramic coatings are brittle. Co-alloy T800 powder is coated on the Inconel 718 substrates by the HVOF coating procesess developed by this laboratory. For the study of the possibility of replacing of chrome plating, the wear properties of HVOF Co-alloy T800 coatings are investigated using the reciprocating sliding tester with a counter sliding SUS 304 ball both at room and at an elevated temperature of $1000^{\circ}F\;(538^{\circ}C)$. The possibility as durability improvement coating is studied for the application to the high speed spindles vulnerable to frictional heat and wear. Wear mechanisms at the reciprocating sliding wear test are studied far the application to the systems similar to the sliding test such as high speed spindles. Wear debris and frictional coefficients of T800 coatings both at room and at an elevated temperature of $538^{\circ}C$ are drastically reduced compared to those of non-coated surface of Inconel 718 substrates. Wear traces and friction coefficients of both coated and non-coated surfaces are drastically reduced at a high temperature of $538^{\circ}C$ compared with those at room temperature. These show that the coating is highly recommendable far the durability Improvement coating on the surfaces vulnerable to frictional heat and wear.
