Optimized Digital Proportional Integral Derivative Controller for Heating and Cooling Injection Molding System

  • Proportional integral derivative (PID) control is one of the conventional control strategies. Industrial PID control has many options, tools, and parameters for dealing with the wide spectrum of difficulties and opportunities in manufacturing plants. It has a simple control structure that is easy to understand and relatively easy to tune. Injection mold is warming up to the idea of cycling the tool surface temperature during the molding cycle rather than keeping it constant. This “heating and cooling” process has rapidly gained popularity abroad. However, it has discovered that raising the mold wall temperature above the resin’s glass-transition or crystalline melting temperature during the filling stage is followed by rapid cooling and improved product performance in applications from automotive to packaging to optics. In previous studies, optimization methods were mainly selected on the basis of the subjective experience. Appropriate techniques are necessary to optimize the cooling channels for the injection mold. In this study, a digital signal processor (DSP)-based PID control system is applied to injection molding machines. The main aim of this study is to optimize the control of the proposed structure, including a digital PID control method with a DSP chip in the injection molding machine.

Enhanced Manufacturing and Performance Analysis of Flexible Composite Propeller (유연 복합재료 프로펠러 제작개선 및 성능분석)

  • It is well known that flexible composite material propeller has superior radiation noise characteristics with outstanding damping effects. In this paper, three flexible composite material propellers were produced using compression molding process, and their hydrodynamic performances and radiation noise characteristics were measured. One propeller, C1, was made up from carbon/epoxy composite laminates, and the other two ones, G1 and G2, from glass/epoxy ones. Their fiber arrays were selected by the progressive damage structural analysis of propellers using composite material model MAT_162 (Composite_DMG_MSC) linked with LS-DYNA code. Carbon/epoxy and glass/epoxy composite specimen tests were performed, their damage mechanisms were figured out, and their parameters were calibrated by their progressive damage structural analysis according to their damage criteria.

  • ELID(ELectrolytic In-process Dressing) grinding is an excellent technique for mirror grinding of various advanced metallic or nonmetallic materials. A polishing process is also required for elimination of scratches present on ELID grinded surfaces. MAP(Magnetic Assisted Polishing) has been used as a polishing method due to its high polishing efficiency and to its resulting in a superior surface quality. This study describes an effective fabrication method combining ELID and MAP of nano-precision mirror grinding for glass-lens molding mould, such as WC-Co, which are extensively used in precision tooling material. And for the optics glass-ceramic named Zerodure, which is extensively used in precision optics components too. The experimental results show that the combined method is very effective in reducing the time required for final polishing. The best surface roughness of the polished glass-ceramic was within 1.7nm Ra in this study.

  • RTP(Rapid Thermal Pressing) is to fabricate desired pattern on polymer substrate by pressing patterned mold against the substrate heated around glass transition temperature. For a successful RTP process, the whole process including heating, molding, cooling and demolding should be conducted 'rapidly' as possible. As the RTP process is effective in replicating patterns on flat large surface without causing shape distortion after cooling, it is being widely used for fabricating various micro/bio application components, especially with channel-type microstructures on surface. This investigation finally aims to develop a RTP process machine for mass-producing micro/bio application components. As a first step for that purpose, we intended to examine the technological difficulties for realizing mass production by RTP process. Therefore, in the current paper, 4 kinds of RTP machines were examined and then the RTP process was conducted experimentally for PMMA film by using one of the machines, HEX 03. The micro-patterned molds used for RTP experiment was fabricated from silicon wafer by semi-conduct process. The replicated micro patterns on PMMA films were examined using SEM and the causes of defect observed in the replicated patterns were discussed.

  • The anisotropic mechanical properties were measured for the three orthogonal orientations of plain weave glass fabric reinforced epoxy resin laminate. In tensile and flexural tests, axial and edge type specimens failed by pull-out of warp and fill yarns, respectively. In contrast, the thickness type specimens failed by adhesive failure process. Longitudinal cracking occurred in several of the edge type specimens during tensile test. That cracking caused pop-in in the stress-strain curve. Defects induced by improper coupon machining caused that cracking.

  • The silicon piezoresistive pressure sensor is made by semiconductor process to obtain stainless steel isolated type pressure sensor. The sensor is loaded on a stainless steel housing with glass molding, $50\;{\mu}m$ stainless steel thin film is welded, and the stainless steel housing encapsulated by silicone oil. The performance of fabricated the pressure sensor has 10 bar pressure range. The XTR105 of exclusive transmitter chip is used the pressure transmitter that output current is 4 - 20 mA. The accuracy is ${\pm}5%$ FS, however, the accuracy is ${\pm}1%$ FS when the sensor is compensated temperature.

  • Owing to the global energy crisis, studies have strongly focused on realizing energy savings through vehicle weight reduction using light metal alloys or polymer composites. Polymer composites afford many advantages including enabling the fabrication of complex shapes by injection molding, and glass and carbon fibers offer improved mechanical properties. However, the high temperature in an engine room and the high humidity during the rainy season can degrade the mechanical properties of the polymer. In this study, the mechanical properties of injection-molded glass-fiber-reinforced polymer were assessed at a temperature of $85^{\circ}C$ and the maximum moisture absorption conditions. The result showed a 23% reduction in the maximum tensile strength under high temperature, 30% reduction under maximum moisture absorption, and 70% reduction under both heat and moisture conditions. For material selection during the design process, the effects of high temperature and high humidity should be considered.

  • Generally, progressive type GMP process is more efficient than batch type because there are advantages that problems of each stage(heating, press, cooling etc.) are easily grasped and a time of production is shortened. But if single cavity is used in progressive type GMP process, there is disadvantage that productivity is decreased. So, in order to improve productivity of progressive type GMP process, it is essential to secure multi cavity mold technic. In this study, as a fundamental study to develop multi cavity used in glass lens molding, we conducted a compression test for PBK40.

An investigation into Weldline Strength According to Induction Heating Conditions (유도가열 조건에 따른 사출성형품 웰드부의 강도 고찰)

  • Weldlines are generated during the injection molding process when two or more melt flows are brought into contact. At the welded contact region, a 'V'-shaped notch is formed on the surface of the molded part. This 'V'-notch deteriorates not only surface appearance but also mechanical strength of the molded part. To eliminate or reduce weldlines so as to improve the weldline strength, the mold temperature at the corresponding weld locations should be maintained higher than the glass transition temperature of the resin material. The present study implements high-frequency induction heating in order to rapidly raise mold surface temperature without a significant increase in cycle time. This induction heating enables to local mold heating so as to eliminate or reduce weldlines in an injection-molded plastic part. The effect of induction heating conditions on the weldline strength and surface appearance of an injection-molded part is investigated.
