Predicting the failure life of automated manufacturing systems can reduce overall downtime, maintenance costs, and total plant operation costs. Therefore, there is a growing interest in fatigue failure mechanisms as the safety or service life assessment of manufacturing systems becomes an important issue. In particular, fretting fatigue is caused by repeated tangential stresses that are generated by friction during small amplitude oscillatory movements or sliding between two surfaces pressed together in intimate contact. Previous studies in fretting fatigue have observed size effects related to contact width such that a critical contact width exists where there is drastic change in the fretting fatigue life. However, most of them are the two-dimensional finite element analyses based on the plane strain assumption. The purpose of this study is to investigate the contact size effects on the three-dimensional finite element model of a finite width of a flat specimen and a cylindrical pad exposed to fretting fatigue. The contact size effects were analyzed by means of the stress and strain averages at the element integration points of three-dimensional finite element model. This study shows that the fretting fatigue life of manufacturing systems can be predicted by three-dimensional finite element analysis based on SWT critical plane model.

The objective of the present paper is to evaluate the effect of the evolution of contact surface profile caused by fretting wear on fatigue life of press-fitted shaft by means of an analytical method based on experimental data. A finite element analysis was performed to analyze the stress states of press-fitted shaft, considering the worn contact profiles of shaft. The fatigue lives of the press-fitted shaft reflecting the evolution of contact stress induced by fretting wear were evaluated by stress-life approach using fatigue notch factor. It is found that the stress concentration of contact edge in press-fitted shaft decreases rapidly at the initial stage of total fatigue life, and its location shifts from the contact edge to the inside with increasing number of fatigue cycles. Thus the change of crack nucleation position in press-fitted shaft is mainly caused by the stress change of contact edge due to the evolution of contact surface profile by fretting wear. Furthermore, the estimated fatigue lives by stress-life approach at the end of running-in period of the fretting wear process corresponded well to the experimental results. It is thus suggested that the effect of fretting wear on fatigue life in press fits is strongly related to the evolution of surface profile at the initial stage of total fatigue life.

Fretting is a kind of surface degradation mechanism observed in mechanical components and structures. When two pieces of materials, pressed together by an external static load, are subjected to a transverse cyclic loading or various vibrations, so that one contacting face is relatively displaced cyclically parallel to the other face, wear of the mating surfaces occurs. These fretting damages may be observed in electrical connectors for automotive components, where there are special environments and various vibration conditions. This study aims to evaluate the usefulness of fretting test equipment that was developed for reliability test of electrical connector. Fretting tests were carried out using tin coated connectors and friction force, contact resistance, contact area and roughness of contact region were investigated. The following results that will be helpful to understand the fretting wear mechanism, increase process the contact resistance and contact area were obtained. (1) In the same frequency and slip amplitude, the friction force, roughness and contact area increased rapidly until about $10^3$ cycles, after which it was slightly changed. (2) In the various frequency and slip amplitude, the contact area increased with slip amplitude and cyclic numbers, but it did not depend on cyclic frequency. (3) The surface roughness of contact region did not depend on the cyclic frequency. From these results, the applicability of the fretting wear test equipment and reliability of connector were discussed.

We conduct a series of fretting corrosion tests on tin-coated electric contact to evaluate the effects of lubricant on fretting corrosion behavior. We perform these tests with a constant contact force at 25℃ 50℃, 75°C, and 100℃. In the tests with a span amplitude of 30 μm, we could not determine the conventional behavior of the first, second, and third stages of the change in electric resistance during fretting corrosion and observed that the contact resistance continuously increases with the cycles. This behavior is due to the fact that the generation of oxides on the tin-coated contact is controlled and stabilized by the presence of lubricant. SEM observations on samples with a span amplitude of 77 μm at all testing temperatures confirm that there is less oxide debris on the fretting damaged surface. Hence, for tin-coated electric connector, the effect of lubrication on the lifetime of the electric contact increases as the fretting span decreases and testing temperature increases, compared to those for connector without lubricant. Especially, for a specimen with a span amplitude of 30 μm at 100℃, the increment in contact lifetime due to lubricant is found to be more than 20 times, compared to that without lubricant.

Fretting, which is a special type of wear, is defined as small amplitude tangential oscillation along the contacting interface between two materials. In nuclear power plants, fretting wear caused by flow induced vibration (FIV) can make a serious problem in a U-tube bundle in steam generator. In this study, substructure method is developed and is verified the feasibility for the finite element model of fretting wear problems. This method is applied to the two-dimensional finite element analyses, which simulate the contact behavior of actual tube to support. For these examples, computing time can be reduced up to 1/5 in comparisons with conventional finite element analyses.

In the shrink or press fitted shaft such as railway axle, fretting can occur by cyclic stress and micro-slippage due to local movement between the shaft and the hub. When the fretting occurs in the press fitted shaft, the fatigue strength remarkably decreases compared with that of without fretting. In this paper, the analysis of contact stresses in a press fitted shaft in contact with a hub was conducted by finite element method and the micro-slip according to the bending load was analyzed. It is found that the largest stress concentration and maximum slip amplitude of shrink fitted shaft are found at the edge of the interface and the distribution of contact stresses at the contact edge has largely influenced and coefficient of friction.

The fretting wear characteristics of Zircaloy-4 tube in light water were investigated experimentally. A fretting wear tester was designed to be suitable for this fretting test. This study was focused on the effects due to the combination of normal load, slip amplitude and number of cycles as the main factors of fretting. The results of this study showed that the wear volume increased abruptly at slip amplitude above 100$\mu$m, which is defined as critical slip amplitude of Zircaloy-4 tube in light water, and that under 160$\mu$m the wear volume decreased as load increased at the same slip amplitude.

Recently, there have been reported on the results that the material life is reduced by fretting conditions and the initial crack made by low stress under fretting. The purpose of this paper is to show that the results of finite element analysis for the fretting contact problems of a flat rounded punch are nearly consistent with the theoretical solutions and to research that the results about effects of the contact zone according to geometries and mechanical properties of pad.

The characteristics of fretting wear are reviewed. Fretting damage depends on slip amplitude and classified into three groups: (1) an annular damage according to Mindlin's analysis at microslip region, (2) strong adhesive deformation without loose wear particles at the intermediate region, and (3) formation of fine oxide particles at the gross slip region. The critical slip amplitude of fretting is the boundary between (2) and (3). The boundary slip amplitude depends on normal load. The wear rate increases and saturates with increasing slip amplitude. But it is constant by considering the critical amplitude. The role of oxide particles are discussed. Three different actions are noted: accelerating wear, preventing wear and insignificant effect. The oxide shows two opposing effect depends on normal load and slip amplitude. This is related to the removal rate from the interface (abrasive action) and compaction rate at the interface to form a protective layer. The effect of oxidation is significant to determine the wear and friction. The diffusion of oxygen is restricted at the small amplitude. As a result, crack formation at the boundary is a predominant damage, related to fretting fatigue damage.
