In this paper, we suggest a virtual machining system that can simulate cutting forces of ball end milling at the stage of part design. Cutting forces, here, are estimated from the machanistic model that uses the concept of specific cutting farce coefficient. To this end, we need undeformed chip thickness which is used for calculating chip load. It is derived from the Z-map data of a CAD model. That is, chip load is the height difference between the cutting tool and the workpiece at an arbitrary position. The tool contact point is referred from the cutter location data. On the other hand, the workpiece height is acquired from the Z-map model of a CAD data. From the experimental verification, we can simulate machining process effectively to the slot and the side cutting of ball end mill.

In order to reduce the lead-time and cost, recently the technology of rapid protoyping and manufacturing(RPM)has been widely used. Machining process is still considered as one of the effective RPM methods that have been developed and currently available in the industry. It also offers practical advantages such as precision and versatility. Some considerations are still required during the machining process. One of the most important points is fixturing. There should be an effective method of fixturing since the fixturing time depends on the complexity of geometry of the part to be machined. In this paper, the rapid manufacturing process has been developed combining machining with automatic filling. The proposed fixturing technique using automatic filling can be widely applicable to free surface type of product such as a fan. In the filling stage, remeltable material is chosen for the filling process. An automatic set-up device attachable to the table of the machine has also been developed. The device ensures the quality during a series of machining operations. This proposed process has shown to be a useful method to manufacture the required products with the reduced the response-time and cost.
A large particle accelerator requires an ultrahigh vacuum (UHV) system of average pressure under $1{\times}10^{-7}$ Pa for mitigating the impact of beam scattering from the residual gas molecules. The surface inside the beam ducts should be controlled with an extremely low thermal outgassing rate under $1{\times}10^{-9}Pa{\cdot}m^3/(s{\cdot}m^2)$ for the sake of the insufficient pumping speed. To fulfil the requirements, the aluminum alloys were adopted as the materials of the beam ducts for large accelerator that thanks to the good features of higher thermal conductivity, non-radioactivity, non-magnetism, precise machining capability, et al. To put the aluminum into the large accelerator vacuum systems, several key technologies have been developed will be introduced. The concepts contain the precise computer numerical control (CNC) machining process for the large aluminum ducts and parts in pure alcohol and in an oil-free environment, surface cleaning with ozonized water, stringent welding process control manually or automatically to form a large sector of aluminum ducts, ex-situ baking process to reach UHV and sealed for transportation and installation, UHV pumping with the sputtering ion pumps and the non-evaporable getters (NEG), et al. The developed UHV technologies have been applied to the 3 GeV Taiwan Photon Source (TPS) and revealed good results as the expectation. The problems of leakage encountered during the assembling were most associated with the vacuum baking which result in the consequent trouble shootings and more times of baking. Then the installation of the well-sealed UHV systems is recommended.
Die finishing (polishing and lapping) after NC machining is characterized as one bottleneck process for reducing lead time. For automation of this typical manual work, a flexible polishing tool system using industrial robot has been developed. This tool system has three principal functions in order to achieve reduction of waviness, 3 D.O.F. compliance and constant pressure structure. This polishing tool shows that adaptability to free form surface is increased and programmability to various areas of die surface is also acquired.

In this paper, optimal cutting condition to minimize the form error in side wall machining with a flat end mill is studied. Cutting forces and tool deflection are calculated considering surface shape generated by the previous cutting such as roughing. Using the form error prediction method from tool deflection, optimal cutting condition considering form accuracy is investigated. Also, the effects of tool teeth number, tool geometry and cutting conditions on form error are analyzed. The characteristics and the difference of generated surface shape in up and down milling are discussed and over-cut free condition in up milling is presented. Form error reduction method through successive up and down milling is also suggested. The effectiveness and usefulness of the presented method are verified from a series of cutting experiments under various cutting conditions. It is confirmed that form error prediction from tool deflection in side wall machining can be used in optimal cutting condition selection and real time surface error simulation for CAD/CAM systems. This study also contributes to cutting process optimization for the improvement of form accuracy especially in precision die and mold manufacturing.

In the process of die manufacturing, according to increasing demand of die and molds, the efficient machining of dies and molds has been increased. However, while the cutting process has been automated by the progress of CNC(computer numerical control) and CAD/CAM, the polishing process still depends on the experienced knowledge of an expert. Also, even when workers are skilled in polishing dies. it takes much time to obtain the required roughness and smoothness on the surface of a die. Moreover, many workers gradually avoid doing polishing work because of the poor working conditions caused by dust and noise. Therefore, to improve productivity and to solve the potential shortage of skilled workers, a user-friendly automatic polishing system was developed in this research. The developed polishing system with five degrees of freedom is able to keep the polishing tool normal to the die surface during operation and is able to maintain a pressure constantly by the developed pneumatic system. Also, to evaluate polishing performance of the developend system and find the polishing conditions, the various polishing experiments were carried out.

In modern manufacturing, many products that have geometrically complicated features, including three-dimensional sculptured surfaces, are being designed and produced to meet various sophisticated functional specifications. The cutting force is required not only for the design of machine and cutting tools, but also for the determination of the cutting conditions for the various machining operations. The ball-end mill is deflected by the cutting force and, the tool deflection is one of the main reasons of the machining errors on a free-form surface. Hence, The cutting force generated in the ball-end milling is the most important property of the machining. The purpose of this study is to find the characteristics of the cutting force in inclined plane and the resultant machining errors in the ball-end milling process. Although the depth of cut is constant in the inclined plane, the cutting force area varies due to the hemisphere of the ball-end mill.

For the improvement of geometrical accuracy in end milling, cutting method and cutting condition selection are investigated in this paper. As machining processes are composed of several steps such as roughing, semi-finishing. and finishing, cutting forces and tool deflection are calculated considering surface shape generated by the previous cutting. The effects of tool teeth numbers, tool geometry, and cutting conditions on the form error are analyzed. Using the from error prediction method from tool deflection, cutting condition for geometrical accuracy improvement is discussed. The characteristics and the difference of generated surface shape in up and down milling are dealt with and over-cut free condition in up milling is presented. The form error reduction method by alternating up and down milling is also suggested. The effectiveness of the presented method is examined from a set of cutting tests under various cutting conditions. This research contributes to cutting process optimization for the geometrical accuracy improvement in die and mold manufacture.

Recently, the operation of precision pocket machining has been studied for the high speed and accuracy in industry to increase production and quality. Moreover, the demand for products with complex 3D free-curved surface shapes has increasing rapidly in the development of computer systems, CNC machining, and CAM software in various manufacturing fields, especially in automotive engineering. The type of aluminum (Al6061) that is widely used in aerospace fields was used in this study, and end-mill down cutting was conducted in fillet cutting at a corner with end-mill tools for various process conditions. The experimental results may demonstrate that the end mill cutter with four blades is more advantageous than that of the two blades on shape forming in the same condition precise machining conditions. It was also found that cutting forces and tool deformation increased as the cutting speed increased. When the tool was located at $45^{\circ}$ (four locations), the corner was found to conduct the maximum cutting force rather than the start point of the workpiece. The experimental research is expected to increase efficiency when the economical precision machining methods are required for various cutting conditions in industry.

Cylindrical lens core for optical transceiver was designed and machined. With the lens design data, WC asymmetric core surface data were generated for non-revolutional ultra-precision grinding. Grinding process for optimum machining conditions of target surface was studied in terms of surface roughness and form profile. We used experimental results to optimize turbine speed, feed-rate and depth of cut with durable grinding wheel wear. Ground WC cores were measured contact type profilers and verified.
