연성파괴 이론을 적용한 튜브 온간액압성형의 성형한계 예측 (Prediction for Forming Limit of Tube Warm Hydroforming Based on the Ductile Fracture Criteria)

  • Hydroformability and fracture criteria of FE analysis based on ductile fracture were investigated in warm hydroforming of A16061 tube. To evaluate the hydroformability, uni-axial tensile test and bulge test were performed at room temperature and $200^{\circ}C$. The measured flow stresses were used as input parameters for FE analysis. The damage values were calculated by FE analysis based on ductile fracture criteria at maximum radius of free bulged tubes. Damage values were compared of hexagonal shaped hydroformed parts. As a result, the formability by critical damage value for extruded tube is lower than that of full annealed tube up to 0.5.

  • Double layered tube is assembled with an inner tube and an outer tube, similar in material or not, contacting closely and deforming simultaneously when subjected to external force. For the manufacturing of double layered tube, the hydroforming assembly technology has several advantages. Therefore in this study, hydroforming characteristics of double layered tube was investigated. The free bulge test was performed to produce formability diagrams of double layered tubes at various forming pressure and feeding amounts. The hexagonal shape hydroforming test was also performed to estimate the dimensional accuracies of double layered tube through the corner filling ratio and the gap between inner and outer tube. Besides experimental analyses, the analytical model that can predict internal pressure for the hydroforming of double-layered tube was proposed and experimentally validated.

  • The Cu-bearing PFS-700 steel which has yield strength over 700 MPa was developed to replace the existing submarine structural material, HY-100. PFS-700 steel has good combination of mechanical properties and superior weldability which can be welded without pre-heating before welding. Application PFS-700 steel to submarine or battle ship will give a great reduction of cost by removing or lowing pre-heating. To develop pre-heat free welding consumables that matches and take advantage of PFS-700 steel, new welding consumables have been designed for the GMAW, SAW processes and explosion bulge test(EBT) were conducted to see the reliability of welded structure. All welding was conducted without pre-heating before welding, the inter-pass temperatures were below $50^{\circ}C$ for SAW50 and $150^{\circ}C$ for GMAW and SAW150. All EBT specimens show over 14% reduction of thickness without through-thickness crack or propagation of crack to the hole-down area. Tensile properties for all welding conditions show higher(GMAW) or similar values(SAW50, SAW150) to the base metal. Charpy impact values for the weld metal also show 163.5J(GMAW), 95.4J(SAW50) and 69.0J(SAW150), which meet the goal, 50J, of this project.

  • The pre-heat free consumables for GMAW, SAW and FCAW processes that matche with the Cu-bearing PFS-700 steel which has yield strength over 700MPa were developed and evaluated to see the suitability in military such as submarine and battle ship. Explosion Bulge Test underwater was developed and applied to see the reliability of welded structure. All welding was conducted without pre-heat before welding, the interpass temperature was below $150^{\circ}C$ for all welding conditions. Tensile strength for the weld metal in GMAW, SAW and FCAW process is 887MPa, 875MPa and 813MPa, respectively, these values are similar to the base metal of PFS-700 steel of 838MPa. EBT results in GMAW, SAW and FCAW show 14.0%, 14.02% and 15.9% reduction of thickness without generation of crack, respectively and stand-off distance was set up properly to have over 14.0% reduction of thickness. Through EBT results, the developed new consumables are applicable to the weapon systems such as submarine and battle ship.

  • In this strudy, the free-bulge test and FE analysis have been used to define the fracture criteria based on the cockroft and Latham's criterion in warm hydroforming of Al 6061 tube. Full annealing and T6 treatment for heat treatment of Al 6061 tube ware used in this study. As-extruded, full annealed and T6-treated Al 6061 seamless tubes were prepared. To evaluate the hydroformability, uni-axial tensile test and bulge test were performed between room temperature and $200^{\circ}C$. And measured flow stress was used to simulate the warm hydroforming. A commercial FEM code, DEFORM-$2D^{TM}$, was used to calculate the damage value. A forming limit based ductile fracture criteria has been proposed by the results of experimental and FE analysis. The calculated values for fracture criteria will be efficient to predict the forming limit in hydroforming for real complex shaped part.

For the investigation, as-extruded, full annealed and T6-treated Al 6061 tubes at different extrusion type were prepared. To evaluate the hydroformability, uni-axial tensile test and free bulge test were performed at room temperature and $200^{\circ}C$. Also mechanical properties of hydroformed part at various pre- and post-heat treatments were estimated by tensile test. And the tensile test specimens were obtained from hexagonal prototype hydroformed tube at $200^{\circ}C$. As for the heat treatment, hydroformability of full annealed tube is 25% higher than that of extruded tube. The tensile strength and elongation were more than 330MPa and 12%, respectively, when hydroformed part was post-T6 treated after hydroforming of pre- full annealed tube. However, hydroformed part using T6 pre treated tube represents high strength and low elongation, 8%. Therefore, the T6 treatment after hydroforming for as-extruded tube is cost-effective. Hydroformability of Al6061 tube showed similar value for both extrusion types. But flow stress of seam tube showed $20{\sim}50MPa$ lower value.

For the investigation, as-extruded, fully annealed and T6-treated Al 6061 seamless tubes were prepared. To evaluate the warm hydroformability, uni-axial tensile test and free bulge test were performed at various pre- and post-heat treatment conditions. And the tensile test specimens were obtained from hexagonal prototype hydroformed parts at $250^{\circ}C$. As a result, hydroformability of fully annealed tube is 25% higher than that of extruded tube. The tensile strength and strain of hydroformed part reach to 330 MPa and 12%, respectively, when the part was T6 treated after warm hydroforming. However, the hydroformability of T6 pre-treated tube is relatively low due to the decreased elongation, 8%.
