In this work, we have employed the strain gradient plasticity theory to investigate the effect of material size on the deformation behavior in metal forming process. Flow stress is expressed in terms of strain, strain gradient (spatial derivative of strain) and intrinsic material length. The least square method coupled with strain gradient plasticity was used to calculate the components of strain gradient at each element of material. For demonstrating the size effect, the proposed approach has been applied to plane compression process and micro rolling process. Results show when the characteristic length of the material comes to the intrinsic material length, the effect of strain gradient is noteworthy. For the microcompression, the additional work hardening at higher strain gradient regions results in uniform distribution of strain. In the case of micro-rolling, the strain gradient is remarkable at the exit section where the actual reduction of the rolling finishes and subsequently strong work hardening take places at the section. This results in a considerable increase in rolling force. Rolling force with the strain gradient plasticity considered in analysis increases by 20% compared to that with conventional plasticity theory.

This paper introduces a simplified method to consider forming effects in a car crash analysis. Representative value was used to consider forming effects simply. Four representative values, which are the mean value of thicknesses and effective plastic strains at nodes, the median of thicknesses and effective plastic strains at nodes, were evaluated. A crash analysis of a front side member shows that analysis results from the suggested methods are similar to those from the conventional method to consider forming effects. Use of the mean effective plastic strain shows the best results. A car crash analysis for a ULSAB/AVC model under the condition of US SINCAP were carried out to demonstrate the validity of the suggested method. Analysis results show that the error of suggested method is less than 1.5%.
In order to find the effect of lubricant viscosity, sheet surface roughness, tool geometry, and forming speed on the frictional characteristics in sheet metal forming, a sheet metal friction tester was designed and manufactured and friction test of various sheet were performed. Friction test results showed that as the lubricant viscosity becomes lower, the friction coefficient is higher. When surface roughness is extremely low or high, the friction coefficient is relatively high. The result also show that as the punch radius and punch speed becomes bigger, the friction coefficient is smaller. Using experimental results, the mathematical expression between friction coefficient and lubricant viscosity, surface roughness, punch comer radius, or punch speed is also described.
The superplastic forming/diffusion bonding(SPF/DB) is widely used in the automotive and aerospace industry because it has great advantage to produce complex, light and strong parts. But the superplastic forming process requires much forming time and generates excessive thinning in the thickness distribution of formed part. It is necessary to minimize trial and error for SPF/DB Process. Finite element analysis using $L_{18}$ orthogonal may table of Taguchi method for 3-Sheet D/B process is carried out. Through the study, effect of process parameters, such as DH region size, thickness and friction coefficient, is evaluated and the optimum condition is derived.

The effects of forming presure, organic binder content and moisture on flexural strength were investigated. As moisture content increased in the granules during compaction, the density and strength of the green body were increased. Green strengths were found to improve more strongly with increasing forming pressure in the case of using the granules of higher organic content. The sintered strength was the highest with the organic content of 0.2wt% under all forming pressures.
The roll forming machines currently used in industries require manual change of individual rolls taking 30 to 60 minutes of operation shutdown, This in turn reduces the operational efficiency by considerable margin and has one of the major negative effect on the overall productivity. To improve the operational efficiency of the existing roll forming machine, current manual roll changing process needs automatation to save considerable amount of time. In this study, TRIZ is adopted in the development of new roll forming machine. The Ideal Final Result (IFR) was set up initially and the fundamental causes were examined by Root Cause Analysis. The final proposed concept was drawn from the application of 40 invention principles of TRIZ.

The effect of the tool-sheet interaction on formability enhancement in electromagnetic forming is investigated using FEM. A free bulging and a conical forming die with 0.7mm AL1050 sheet are used to evaluate damage evolution based on Gurson-Tvergaard-Needleman plasticity material model. The impact between the tool and sheet results in complex stress states including compressive hydrostatic stresses, which leads to a suppression of void growth and restrain ascending void volume fraction of the sheet. Therefore, the damage suppression due to the tool-sheet interaction can be the main factor contributing to the increased formability in the electromagnetic forming process.

The wrinkling in the electromagnetic tube compression with a mandrel is remarkably smaller than that of the process without it. To analyze this phenomenon, the critical forming parameters such as the ratio of the clearance to the shell radius, the ratio of the thickness to the shell radius, and the ratio of the applied pressure to the standard pressure are introduced tp consider the effect of the mandrel, in addition to those of the thickness of shell and applied loads. The amplification ratio is also used to observe the magnitude of amplification. The results obtained by 2-D finite element method show that the initial imperfection embedded in the radius of cylindrical shell is the dominant factor to determine the final shape of the tube compression, and that the amplification ratio tends to have smaller values with the smaller clearance ratio and also with the larger thickness and pressure ratios.
Among various methods to manufacture the PDP barrier ribs, the pressing and the roll forming methods are simple and economical because they form the ribs by utilizing the plastic flow of the green tape in a relatively short time without generating air-polluting dusts. In the present study, the roll forming method was investigated by experiments as well as numerical analyses and in result the groove roll and the preform were designed. The effect of draft angle, comer radius, and initial thickness of the green tape on the plastic flow was examined by a series of parametric studies. The preform was recommended to ease the plastic flow into the grooves and to avoid the occurrence of crack during rolling and sintering processes.

The characteristic of magnesium alloy is the most light in utility metal, the effect of electromagnetic wave interception, excellent specific strength and absorptiveness of vibration. Although magnesium alloy with above characteristic is a subject matter which is suitable in world-wide tendency of electrical component frame, sheet magnesium alloy is difficult to process. Therefore, forming analysis of sheet magnesium alloy and applying warm-working to process are indispensable. Among Finite element method, the static implicit finite element method is applied effectively to analyze sheet magnesium alloy stamping process, which include the forming stage. In this study, it was focused on the crack, wrinkling and spring back on sheet magnesium alloy stamping by the static implicit analysis. According to this study, the result of simulation will give engineers good information to access the forming technique on sheet magnesium alloy. And its application is being increased especially in the production of electrical component frame for the cost reduction, saving of defective ratio, and improvement of Productivity.
