A Study on the Forming Process of Stair Type Side Sill for Automobile using DP780 (DP780이 적용된 자동차용 계단형 사이드실의 성형공정 연구)

  • High strength steels are widely used for lightweight automobile parts and the control of springback is very important in sheet metal forming. The object of this study is to develop the forming process for stair type side sill made of high strength steel, DP780. Stair type side sill with local formed area and geometry change area can improve stiffness and design freedom but there are a few studies for forming process. The forming technology considered in this paper is form type process, which have many advantages for farming of high strength steel compared with draw type process. Finite element analysis is carried out to predict formability and springback. It is shown that angle calibration of die is essential for reducing springback, and local forming involving bead is effective to control springback also. The effectiveness of local forming and angle calibration is verified by experimental.

  • An integrated process planning system can determine desirable operation sequences even if they have little experience in the design of multistage cold forging process. This system is composed of seven major modules such as input module, pre-design module, formability check module, forming sequence design module, forming analysis module, FEM verification module, and output module which are used independently or in all. The forming sequence for the part can be determined by means of primitive geometries such as cylinder, cone, convex, and concave. By utilizing this geometrical characteristics(diameter, height, and radius), the part geometry is expressed by a list of the primitive geometries. Accordingly, the forming sequence design is formulated as the search problem which starts with a billet geometry and finishes with a given product one. Using the developed system, the sequence drawing with all dimensions, which includes the dimensional tolerances and the proper sequence of operations for parts, is generated under the environment of AutoCAD. Several forming sequences generated by the planning system can be checked by the forming analysis module. The acceptable forming sequences can be verified further, using FE simulation.

  • Generally, the forming process of sheet metal is very complex and difficult process because of many variables such as tool geometry, material properties and lubrication. In this view point, the numerical analysis of sheet metal forming process is very difficult. High speed computer is used to model complex sheet metal forming process on a reasonable time scale. The design and development of sheet metal parts in the automotive industry and the need for improved sheet forming process and reduced part development cost have led to the use of computer simulation in tool/die design of sheet metal pressing. HMC(Hyundai Mator Company) has invested to develop programs for analysis of sheet metal forming process with connection of Universities. As a result, several programs were developed. Recently, the commercial software, PAM-STAMP of ESI was installed and is being tried to application of it to the real automotive panels. This article reviews the ongoing activities on development and application of analytical modeling of sheet metal forming at HMC.

Study on Springback Control in Reconfigurable Die Forming (가변금형 성형에서 탄성회복 제어 연구)

  • Springback is one of the most difficult phenomena to analyze and control in sheet forming. Most of traditional springback control methods rely on experiences of skilled workers in industrial fields. This study focuses on prediction and generation of optimum reconfigurable die surfaces to control shape errors originated by springback. For this purpose, a deformation transfer function(DTF) was combined with finite element analysis of the springback in the 2D sheet forming model of elastic-perfectly plastic materials under the condition without blank holder. The results showed shape errors within 1% of the objective shape, which were comparable with analytically predicted errors. In addition to this theoretical analysis, DTF method was also applied to 2D and 3D sheet forming experiments. The experimental results showed ${\pm}0.5$ mm and ${\pm}1.0$ mm shape error distribution respectively, demonstrating that reconfigurable die surfaces were predicted well by the DTF method. Irrespective of material properties and sheet thickness, the DTF method was applicable not only to FEM simulation but also to 2D and 3D elasto-reconfigurable die forming. Consequently, this study shows that springback can be controlled effectively in the elasto-RDF system by using the DTF method.

  • Flexible forming process for sheet metal using reconfigurable die is introduced based on numerical simulation. Numerical simulation of sheet metal forming process is carried out by using flexible dies model instead of conventional matched die set. Elastic cushion which has high resilience behavior from excessive deformation are inserted between forming punches and blank material for smoothing the forming surface which has discrete due to characteristics of the flexile die. As an elastic cushion, urethane pads are utilized using hyperelastic material model in the simulation. Formability in view of surface defect such as onset of dimple is compared with regard to various punch sizes. Consequently, it is confirmed that the flexible forming process for sheet material has appropriate capability and feasibility for manufacturing of smoothly curved surface instead of conventional die forming process.

  • Roll bending process has been used for manufacturing the pipes. However, it is not suitable process for the thick pipes. Knife press forming is acceptable process for the thick pipes. Recently, the knife press forming process using brake bending press have been performed. In this study, the estimation on formability of knife press forming process for the thick pipes is carried out. From the results, it is ensured that the thick pipes could be obtained by the knife press forming process.

  • This paper deals with a usefulness verification of stretch forming process using flexible die. The stretch forming method is widely used in aircraft and high-speed train industries for manufacturing of skin structure, which is made of sheet metal. A great number of solid dies are originally used and developed for specific shapes with respect to different curvature radii of the skin structures. Accordingly, flexible stretch forming process is proposed in this study. It replaces the conventional solid dies with a set of height adjustable discrete punches. A usefulness of the flexible die is verified through extensive numerical simulations of the stretch forming process for simply curved sheet plate. The elastic recovery is considered and formability evaluations are conducted through a comparison of symmetry plane configurations.

  • Press forming of magnesium alloy sheet is conducted at elevated temperatures to improve the press formability due to its low formability at room temperature. At elevated temperatures, magnesium alloy sheet formability is known to be very sensitive to the strain rate. In this paper, warm deep drawing tests of magnesium alloy AZ31 sheet was conducted under double forming velocity as well as single forming velocity to examine the formability change by forming velocity profile. The observed formability improvement by double forming velocity was analyzed by using the finite element analysis.

  • This paper presents an investigation into the pinhead forming process with the objective of finding the optimal forming conditions. In order to this, the orbital forming analysis of a heading MIG was carried out using the explicit finite element method. Relationships between temperature by forming of load and stresses, rake angle by forming final shape and stress distribution were investigated through analysises in order to find an efficient solution. As a result, the higher temperature and orbital rake angle were the better forming conditions.
