We conducted a phased electromagnetic forming process analysis (EFPA) over time through a coupling of electromagnetic analysis and structural analysis. The analysis is conducted through a direct linkage between electromagnetic analysis and structural analysis. The analysis process is repeated until the electric current is completely discharged by a formed coil. We calculate the forming force that affects the workpiece using MAXWELL, a commercial electromagnetic finite element analysis program. Then, we simulate plastic behavior by using the calculated forming force data as the forming force input to ANSYS, a commercial structure finite element analysis program. We calculate the forming force data by using the model shape in MAXWELL, a commercial electromagnetic finite element analysis program. We repeat the process until the current is fully discharged by the formed coil. Our results can be used to reduce the error in data transformation with a reduced number of data transformations, because the proposed approach directly links the electromagnetic analysis and the structural analysis after removing the step of the numerical analysis of a graph describing the forming force, unlike the existing electromagnetic forming process. Second, it is possible to simulate a more realistic forming force by keeping a certain distance between nodes using the re-mesh function during the repeated analysis until the current is completely discharged by the formed coil, based on the MAXWELL results. We compare and review the results of the EFPA using the peak value of the forming force that acts on the workpiece (which is the existing analysis method), and the proposed phased EFPA over time approach.
For the effective manufacture of doubly curved metal plates, a line array roll set (LARS) process is proposed. The suggested process utilizes a pair of upper and lower symmetric roll assemblies. In the process, the initial plate is progressed into the final shape in a stepwise or pathwise manner according to the basic principle of the incremental forming process. The deformation proceeds simultaneously in the longitudinal and transverse directions. Moreover, there is a close correlation between the deformation in the longitudinal direction and that in the transverse direction of the plates. Therefore, the finally formed shape in the incremental forming process is strongly dependent upon process conditions, such as the forming path and the forming increment. The manufacturing of arbitrary doubly curved plates with various curvatures is not an easy task because of such complicated behaviors of the plate; thus, the forming schedules for the desired shape should be carefully and accurately designed. In this study, several experiments with the LARS system were carried out for the fundamental investigation on process design for manufacturing of doubly curved plates.
Precision forming of electronic components has appeared to be competitive according to manufacturing cost and dimensional tolerances. Now domestic electronic companies have been involving in utilization of the finite element method in process design of precision forming. A forming process to produce an electronic component, aperture, has been inbestigated to find out forming defects during multi-operations. The applications of the commercial FEM software MARC show a possibility of defect in precision coining process among the whole multi-process. Thus the coining process of three-dimensional deformation is analyzed using DAMF-3D which has been developed in this lab with the rigid-plastic algorithm. The result f simulations by DAMF-3D provides clear description of the defect involved in the coining process.
Process optimization is carried out to determine process parameters which satisfy the given design requirement and constraint conditions in sheet metal forming processes. Sensitivity -based-approach is utilized for the optimum searching of process parameters in sheet metal forming precesses. The scheme incorporates an elasto-plastic finite element method with shell elements . Sensitivities of state variables are calculated from the direct differentiation of the governing equation for the finite element analysis. The algorithm developed is applied to design of the variablc blank holding force in deep drawing processes. Results show that determination of process parameters is well performed to control the major strain for preventing fracture by tearing or to decrease the amount of springback for improving the shape accuracy. Results demonstrate that design of process parameters with the present approach is applicable to real sheet metal forming processes.
Rotary swaging is one of the incremental forming process which is a chipless metal forming process for the reduction of cross-sections of bars, tubes and wires. In the present work, the rotary swaging machine and dies were designed to investigate the formability of TDS(Tube Drive Shaft) used in automotive industry. The process variables such as the speed of forming, the shape of the formed materials and the reduction of area were also estimated to study experimental analyses of rotary swaging process using the materials of 34Mn5 and S45C. From experimental results, it was found that the process variables affected the quality of TDS in terms of hardness, the precision of products and the surface roughness. The hardness after swaging approved to be Increased with the increase in the reduction of diameter. And it was found that the grain size became smaller and the elongated grains were formed in the axis direction.

The investigation deals with the manufacturing process design and deformation analysis for seamless pressure vessels Axisymmetric multistage deep drawing is a complex and important sheet metal forming process in the industry. In this study the process design for large size cylindrical shells with various thickness is performed and a general guideline for forming process design of pressure vessels will be suggested. Thus in this paper for the verification of the forming process design the forming analysis of pressure vessels will be carried out by PAM-STAMP which is on the basis of finite element analysis. In this case the formability of pressure vessels is evaluated using the results of computer simulation.
In process of tube spinning far shock absorber on vehicles, the selection of feed rate and rounding radius of forming roller and revolution speed of tube and forming roller, forming gap between die and forming roller are very important factors to obtain the optimal process result. In this paper, rigid-plastic FEM and UBET analysis are applied to verify effect of each factors by forming load. We can obtain the optimal conditions to prevent defects during processing.
In order to make a doubly curved sheet metal effectively, a sheet metal farming process has been developed by adopting the flexibility of the incremental forming process and the principle of bending deformation which causes slight deformation to thickness. The developed process is an unconstrained forming process with no holder. For this study, the experimental equipment is set up with the roll set which consists of two pairs of support rolls and one center roll. In the experiments using aluminum sheets, it is found that the curvature of the formed sheet metal is determined by controlling the distance between supporting rolls in pairs and the forming depth of the center roll and it also depends on the thickness of the sheet metal. In order to check the effect of process parameters on the generation of sheet metal curvatures in this process, the orthogonal array is adopted. From the experimental results, among the process parameters, the distance between supporting rolls in pairs along the same direction of one principle radius of curvature as well as the forming depth and the thickness of the material is shown to influence the generation of curvature in the same direction significantly. That is, the other distance between supporting rolls in pairs which are not located in the same direction of one principle radius of curvature, does not have an significant effect on the generation of the curvature in that direction. It just affects the generation of curvature in its own direction mainly with the forming depth and the thickness of the material.
The aim of this study was to investigate the effects of forming depth on the deformation behavior of cup-like tubes made of AISI1020 steel in tube spinning process. Spinning process was performed on cup-like tubes, which had an inner diameter of 34mm and thicknesses of 7, 8.5 or 11.5mm. The forming depths achieved were 3, 4, and 5.5mm. The complex deformation behaviors occurring during the tube spinning process was explained using the experimental results. Also analyzed were the causes of the material buildup and the bulge defect of inner surface, observed on cross section of tubes. The relationship between tube spinning conditions and the height of bulge defect was examined. The results indicate that bulge defect is increased with a decrease of the forming depth. Moreover, a critical forming depth exists for preventing the generation of the bulge defect in the tube spinning process. The present results will be useful for future decisions of forming depths for successful tube spinning of cup-like tubes.
The current study performed formability analysis of a heat exchanger separator for an electric vehicle to apply a high-strength aluminum sheet based on parametric analysis. Mechanical properties for sheet metal forming simulation were evaluated by tensile test, bulge test, and Nakajima test. Two-stage crash forming was established by considering the mass production process using conventional low-strength aluminum sheets. In this study, FEM for the two-stage forming process was conducted to optimize the corner radius and height for improving the formability. In addition, the possibility of a one-stage forming process application was confirmed through FEM. The prototype of the sample was manufactured as FEM results to validate the parametric analysis. Finally, this result can provide a one-stage forming process design method using the high-strength aluminum sheet for weight reduction of a heat exchanger separator for an electric vehicle.
