Blank Design for Optimized Thickness Distribution for Axi-symmetric Superplastic Blow Forming (축대칭 초소성 블로성형의 두께분포 최적화를 위한 블랭크 설계)

  • A procedure is proposed for determining the initial thickness distribution in oder to produce a specified final thickness distribution for the axisymmetrical superplastic blow forming processes. Weighted parameter is introduced to improve the simple ad $d_traction method and the initial blank thickness distribution is obtained by optimizing the weighted parameter. This method is applied to superplastic free bulging process with the uniform thickness distribution of final shape to confirm its validity. The optimum initial blank thickness distributions is obtained from arbitrary axisymmetrical superplastic blow forming processes such as dome, cone and cylindrical cup forming with die contact. It is concluded that the ad $d_traction method with weighted parameter is an effective method for an optimum blank thickness distribution design.esign.

Evaluation of Analytical Parameters on Forming Limit Diagram based on Initial Geometrical Instability (초기 형상 불안정성 기반 성형한계선도의 이론적 변수에 따른 성형 한계영역 평가)

  • The current study examines the effect of the analytical parameter values on the theoretical forming limit diagram (FLD) based on the Marciniak-Kuczynski model (M-K model). Tensile tests were performed to obtain stress-strain curves and determine the anisotropic properties in the rolling, transverse and diagonal direction of SPCC sheet materials. The experimental forming limit curve for SPCC sheet material was obtained by limiting dome stretching tests. To predict the theoretical FLD based on the M-K model, the Hosford 79 yield function was employed. The effects of three analytical parameters - the exponent of the yield function, the initial imperfection parameter and the fracture criterion parameter - on the M-K model, were examined and the results of the theoretical FLD were compared to the experimentally measured FLD. It was found that the various analytical parameters should be carefully considered to reasonably predict the theoretical FLD. The comparison of the acceptable forming limit area between the theoretical and experimental FLD is used to compare the two diagrams.

  • Despite of outstanding optical performance of glass lens, glass lens have not been widely used because of poor productivity and high cost due to manufacturing process i.e. grinding, polishing. However, press-forming method of glass lens overcomes this disadvantage because of mass production. When glass lens is produced by press-forming method using closed die, it is needed that the volume of glass lens preform precisely measured in order to prevent incomplete products and to increase in life of die. The present paper shows the shortcoming of forming process with closed die, and performs FEM simulation of forming process with open die in order to overcome this shortcoming. The design parameter of open die is selected in standard of assembly with optical module and maintenance of optical performance. FEM simulation is carried out with selected parameter of open die and two basic preform. According to distribution of effective strain in glass lens, optical property of glass lens formed at each set of die and preform is compared.

  • A shape error of the sheet metal product made by a flexible stretch forming process is occurred by a various forming parameters. A die used in the flexible stretch forming is composed of a punch array to obtain the various objective surfaces using only one die. But gaps between the punches induce the shape error and the defect such as a scratch. Forming parameters of the punch size and the elastic pad to prevent the surface defect must be considered in the flexible die design process. In this study, tendency analysis of shape error according to the forming parameters in the flexible stretch process is conducted using a finite element method. Three forming parameters, which are the punch size, the objective curvature radius and the elastic pad thickness, are considered. Finite element modeling using the punch height calculation algorithm and the evaluation method of the shape error, which is a representative value for the formability of formed surface, are proposed. Consequently, the shape error is in proportion to the punch size and is out of proportion to the objective curvature radius and the elastic pad thickness.

  • This study describes a dynamic model of the hydroforming process which is used for precision forming of sheet metals. To help the controller design for the control of the forming pressure needed for this process as well as to investigate the effect of system parameters on the dynamic behavior, dynamic modeling is performed with emphasis on hydraulic servo system which actuates the forming machine. Since the model contains several unknown parameters, these were estimated via a least square parameter identification method. Based upon the identified model, a series of simulations were performed for various operating conditions. The results were compared with those of the experiments to verify the validity of the proposed model. The comparison study shows that the proposed dynamic model can describe dynamic behavior of the forming pressure of the hydroforming process to desirable accuracy.

  • The design parameter study about the magnetic pulse forming is performed using finite element analysis with MAXWELL. The first case of design parameters is about the initial charging voltage and the capacitance and the second case of design parameters are about the winding turns and the spacing of electromagnetic coil. The 3D finite element model of electromagnetic forming system is created and the magnetic force is calculated. The effects of design parameters on the magnetic forming force are investigated.

Evaluation of Glass-forming Ability in Ca-based Bulk Metallic Glass Systems (칼슘기 벌크 비정질 합금에서 비정질 형성능 평가)

  • The interrelationship between new parameter ${\sigma}$ and maximum diameter $D_{max}$ is elaborated and discussed in comparison with four other glass forming ability (GFA) parameters, i.e. (1) super-cooled liquid region ${\Delta}T_x (=T_x - T_g)$, (2) reduced glass transition temperature $T_{rg} (=T_g/T_l)$, (3) K parameter $K (=[T_x-T_g]/[T_l -T_x])$, and (4) gamma parameter ${\gamma}(=[T_x]/[T_l+T_g])$ in Ca-based bulk metallic glass (BMG) systems. The ${\sigma}$ parameter, defined as ${\Delta}T^*{\times}P^'$, has a far better correlation with $D_{max}$ than the GFA parameters suggested so far, clearly indicating that the liquid phase stability and atomic size mismatch dominantly affect the GFA of Ca-based BMGs. Thus, it can be understood that the GFA of BMGs can be properly described by considering structural aspects for glass formation as well as thermodynamic and kinetic aspects for glass formation.

  • The forming characteristics of cup-rod combined extrusion process were investigated with process parameter change. Simultaneous forward rod extrusion and backward cup extrusion was conducted with magnesium alloy, AZ31B. Process parameters such as forward extrusion ratio, backward extrusion ratio, and working temperature were controlled in a specific region and the effects of the parameter change were examined. Surface crack was developed in a certain state of the process parameters combination. The crack-free forming limit of the alloy in the combined process was disclosed by the parameter study. The microstructures of the initial and extruded workpieces were observed.

Comparative Study on Surrogate Modeling Methods for Rapid Electromagnetic Forming Analysis

  • Electromagnetic forming is a type of high-speed forming process to deform a workpiece through a Lorentz force. As the high strain rate in an electromagnetic-forming simulation causes infeasibility in determining constitutive parameters, we employed inverse parameter estimation in the previous study. However, the inverse parameter estimation process required us to spend considerable time, which leads to an increase in computational cost. To overcome the computational obstacle, in this research, we applied two types of surrogate modeling methods and compared them to each other to evaluate which model is best for the electromagnetic-forming simulation. We exploited an artificial neural network and we reduced-order modeling methods. During the construction of a reduced-order model, we extracted orthogonal bases with proper orthogonal decomposition and predicted basis coefficients by utilizing an artificial neural network. After the construction of the surrogate models, we verified the artificial neural network and reduced-order models through training and testing samples. As a result, we determined the artificial neural network model is slightly more accurate than the reduced-order model. However, the construction of the artificial neural network model requires a considerably larger amount of time than that of the reduced-order model. Thus, a reduced order modeling method is more efficient than an artificial neural network for estimating the electromagnetic forming and for the rapid approximation of structural simulations which needs repetitive runs.

  • Design sensitivity analysis scheme is proposed in an elasto -plastic finite element method with explicit time integration using a direct differentiation method. The direct differentiation is concerned with large deformation, the elasto-plastic constitutive relation, shell elements with reduced integration and the contact scheme. The design sensitivities with respect to the process parameter are calculated with the direct analytical differentiation of the governing equation. The sensitivity results obtained from the present theory are compared with that obtained by the finite difference method in a class of sheet metal forming problems such as hemi-spherical stretching and cylindrical cup deep-drawing. The result shows good agreement with the finite difference method and demonstrates that the preposed sensitivity calculation scheme is a pplicable in the complicated sheet metal forming analysis and design.
