FE Simulation of Axial Crushing Test for AZ31 Tube Considering Tension-Compression Asymmetry (압축-인장 비대칭을 고려한 AZ31 튜브의 압괴해석)

  • With the increasing demand for lightweight materials to reduce fuel consumption, especially in the transportation industry, magnesium alloys are being widely studied. However, there are several limitations to the large-scale application of magnesium alloys in a structure because of their low formability and strong anisotropy. In order to take into account both the strong anisotropy and tension-compression asymmetry of AZ31 sheet alloy, the Cazacu-Plunkett-Barlat yield criterion (Cazacu, 2006) was adopted in material modeling. The variation of the anisotropic coefficients that describe the yield surface evolution of AZ31 is optimized using an interpolation function based on specific calibration results. It generates continuous yield surfaces, which makes it possible to describe different hardening rates in tension and compression as well as the tension-compression asymmetry of magnesium alloys. The performance of the CPB06 yield criterion for simulating an axial crushing test was tested and compared with that of the Hill (1948) yield criterion.

Grain Evolution during Bulge Blow forming of AZ31 Alloy (AZ31 합금의 온간 부풀림 성형시 결정립 변화에 관한 연구)

  • In the present study, blow forming characteristics of commercially roiled AZ31 alloy sheets were investigated. Two different kinds of AZ31 sheets were originally fabricated by using direct casting and strip casting methods respectively. Both sheets have similar grain sizes of about $7{\mu}m$ with a relatively equiaxed structure after rolling. A series of tensile tests were carried out to get flow behavior in terms of temperature and strain rate. Also, grain size effect was investigated by annealing as-received sheet at elevated temperatures. Elongation increased with temperature increment as well expected. However, the differences in tensile test condition did not give much difference in elongation even at the temperature range where a large elongation would be expected with such as fine grain of $7{\mu}m$. Blow forming experiments showed that forming condition did not result in higher difference in dome height. However, the interesting feature from this study was that formability of this AZ31 alloy got different with stress condition. Firstly, biaxial stress condition might result in lower temperature and strain rate dependencies compared to uniaxial tension results for both DC and SC sheets. Secondly, DC showed slower grain growth in uniaxial tension than in biaxial stress state while SC has much higher grain growth rage in uniaxial tension than in bulging.

  • As a way to improve the safety of automotives and to reduce the weight of vehicles, new forming technologies and advanced materials are in high demand in the automotive industry. However, the advanced strength steel has inferior formability and large springback. In order to overcome such drawbacks, the hot press forming process (HPF) has been being applied for forming of automotive sheet parts. In this work, new equipment was suggested to measure unlimited displacement range compared to previous one which was able to measure only up to 10mm displacement range. The external extensometer connected with grips by wire was applied to equipment so that total strain range was measured up to failure also in high temperature. And the finite element analysis was conducted to characterize the mechanical properties of the HPF steel. Finally, the flow curves were represented by utilizing the Johnson-Cook type equation both in uniform and post-uniform deformation regions.

  • In automotive industry, light weight vehicle is one of issues because of the air pollution and the protection of environment. Therefore, automotive manufacturers have tried to adopt light materials such as aluminum alloy to production line. Aluminum welding using laser has some advantages high energy density and high productivity. It is very important to understand weld characteristic according to welding condition in order to determine the possibility of application to car body. In this study, Nd:YAG laser welding of 5182 aluminum alloy with filler wire AA5356 was carried out through experimental design according to wire feed rate, laser power and welding speed. Weld bead shape in terms of cross section photo, bead with, height of reinforcement and penetration depth and mechanical property in terms of tensile strength and formability was investigated. Analysis of variation (ANOVA) was performed to know the effect of weld parameter for weldability, laser power was statistically most significance factor of three variables.

  • Electromagnetic forming(EMF) is one of the high-speed forming methods, and has been used to deform metal sheets. The advantages of electromagnetic forming are reduced wrinkling due to non-contact characteristic and fine formability because of the high speed impact. In the current study, we suggest the application of electromagnetic forming to emboss pattern shapes using electromagnetic forces with only one forming coil and one punch. The high impact of the sheet at speeds of 100~300m/s produces significant coining pressure. In the current paper, electromagnetic forming was applied to Al 1100-O sheets; with thickness of 1.27mm and an area of $40mm{\times}40mm$. Using a single spiral coil, totally different types of patterns were created. Four different patterns were successfully produced on the aluminum sheet. The length and depth of the patterns were measured by three-dimensional scanning. Comparisons to the die shape showed good agreement. The test results confirm that emboss pattern forming by EMF using a single die can be used to replace the costly conventional method.

  • Sheet metal formability can be defined as the ability of metal to deform without necking or fracture into desired shape. Every sheet metal can be deformed without failure only up to a certain limit, which is normally known as forming limit curve(FLC). In this paper, the dome stretching tests and tensile tests have been performed to obtain forming limit curve of aluminum alloy. During the experiment, failure strain is measured using digital image correlation(DIC) method. DIC method is a whole-field measurement technique that acquires surface displacements and strains from images information which characterized a random speckle as intensity grey levels. Recently years, this DIC method is being developed and used increasingly in various research. DIC results demonstrated the usefulness and ability to determine a strain.

Formability Evaluation of the Vacuum Resin Transfer Molding of a CFRP Composite Automobile Seat Cross Part (탄소섬유복합재료의 시트크로스 부품에서 진공수지주입성형에 의한 성형성 평가)

  • In this study, a seat cross member was fabricated by optimizing the resin transfer molding processing of CFRP (Carbon Fiber Reinforced Plastics) materials. This seat cross member is used in automotive underbody parts and provides side impact support. The seat cross was manufactured via vacuum resin transfer molding. The process included 1min of resin injection, 8 mins of heating, and 1 min of cooling, for a total molding time of 10mins. Tensile test results showed an average breaking load of 21.50kN, a tensile strength of 404 MPa, and an elastic modulus of 46.2 GPa. As a result, the CFRP seat cross provides the same strength as a similar steel part, but weighs 42% less.

Friction Behavior of DLC Coating Slid Against AZ31 Magnesium Alloy at Various Temperatures (마그네슘 합금에 대한 DLC 코팅의 온도에 따른 마찰기구 해석)

  • Sheet-forming of Mg alloys is conducted at elevated temperatures (250℃) due to the low formability at room temperature. The high-temperature process often gives rise to surface damage on the alloy (i.e. galling.) In the current study, the frictional characteristics of DLC coating slid against an AZ31 Mg alloy at various temperatures were investigated. The coating has been used widely for low-friction processes. Dry-sliding friction and galling characteristics of an AZ31 Mg alloy (disk), which slid against uncoated and a DLC-coated STD-61 steel (pin), were investigated using a reciprocating-sliding tribometer at room temperature and 250℃. To represent the real sliding phenomena during a sheet metal forming process, single-stroke tests were used (10mm stroke length) rather than a reciprocating long sliding-distance test. The DLC coating suppressed adhesion between the alloy and the tool steel at room temperature, and exhibited a low friction coefficient. However, during sliding at 250℃, severe adhesion occurred between the two surfaces, which resulted in a high friction coefficient and galling.

  • This study aims to develop hair cutter with zirconia($ZrO_2$) material whose machinability, corrosion resistance, wear resistance and bio-compatibility are excellent by comparing iron hair cutter. Ultra-thin zirconia cutter with the thickness of 0.253mm is manufactured through the optimization of design, molding, sintering, grinding and grinding process. With observation result of cutter specimen by use of scanning electron microscope(SEM), formability and process of cutting face are shown to be good. It is also evaluated with sufficient merchantability by cutting test results. The cutter process technology of thin zirconia can be utilized at the development of high value-added beauty appliances like razor, beauty-razor and eye brows-razor for woman by use of study result.

  • In order to respond to environmental regulations and increased demand for fuel economy, the demand for lightweight car bodies has grown. Hydroforming of aluminum is one possible solution as it eliminates the need for additional welding to develop closed cross-sectional parts. However, the low formability of aluminum is a limitation of its application. On the other hand, the ductility of materials can be improved at higher temperatures, and hot metal gas forming has been widely applied in the production of lightweight vehicle parts. In this study, aluminum alloy for pipe extrusion was developed by controlling the Mg:Cr:Mn ratio based on AA5083. Mechanical properties of the developed material were examined by tensile test and were applied to a forming simulation. Cold forming simulation for preforming and non-isothermal hot forming simulation for hot metal gas forming were carried out to validate process conditions. A prototype of the sidemember was manufactured under the given process condition. Finally, thickness distribution was compared with finite element analysis results.
