FE Analysis to predict the changes of involute-curve during cold-forging (냉간 단조시 인볼류트 곡선 변화 예측을 위한 유한요소 해석)

  • In metal working, cold forging that has profit to satisfy dimension accuracy is using in various manufacturing products. Recently, most of the interest thing is precision forging of gear. Gear forging product is more strength than broaching gear, and it has many advantages with reduction of factory expenses. The reason of difficulty to improve accuracy of gear dimension compare to another products is the dimension accuracy is very high, approximately 10$\mu\textrm{m}$, and because die of involute teeth and elastic strain of forged tool differ from standard curve. This paper represent quantitative analysis of die and teeth of forged tool, namely difference of curves, with experiments and analyze the factor of dimension gap, finally, will design compensated involute curve.

  • For theoretical estimate of closed-die forging pressure, upper-bound method is applied to the involute tooth profile. In the analysis, the deformation regions have been divided into several zones. A constant frictional stress has been assumed on the contacting surfaces. Utilizing the formulated velocity fields, numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth and friction factor, on the forging of spur gears. Very close agreement was found between the predicted values of forging load and those obtained from experimental results.

  • This study explains the effects of lubricant and surface treatment on the life of hot forging dies. The thermal load and thermal softening, that occur when there is contact between the hotter billet and the cooler dies in hot forging, cause wear, thermal cracking and fatigue, and plastic deformation. Because the cooling effect and low friction are essential to the long life of dies, the proper selection of lubricant and surface treatment is very important in hot forging process. The two main factors that decide friction and heat transfer conditions are lubricant and surface treatment, which are directly related to friction factor and surface heat transfer coefficient. Experiments were performed for obtaining the friction factors and the surface heat transfer coefficients in different lubricants and surface treatments. For lubrication, oil-base and water-base graphite lubricants were used, and ion-nitride and carbon-nitride were used as surface treatment conditions. The methods for estimating die service life that are suggested in this study were applied to a finisher die during the hot forging of an automobile part. The new techniques developed in this study for estimating die service life can be used to develop more feasible ways to improve die service life in the hot forging process.

  • Closed-die forging of spur gears with hollow cylindrical billet has been analysed by using the upper-bound method. A kinematically admissible velocity field has been developed, wherein, an involute curve has been introduced to represent the forging die profile. In the analysis, the deformation region has been divided into nine zones. A constant frictional stress has been assumed on the contacting surfaces. Utilizing the formulated velocity field, numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth and friction factor, on the forging of spur gears. Hardness and accuracy of forged gears are measured. The following results have been obtained: (1) It is verified that an axisymmetric deformation zone exists between root circle and center of gear through forged gears. (2) The average relative forging pressure is predominantly dependent on the number of teeth and increases near the final filling stage as the addendum modification coefficient increases. (3) Close agreement was found between the predicted values of forging load and those obtained from experimental results.

  • The zinc prosphate film treatments used to lubricating treatment of mostly cold forging processes. But there are several problems happened to lubricating treatment process such as happening harmful environment on person, complex lubrication processing occurring in energy and time consumption, eco-destructive and chemical by-product generation, the needs of waste disposal etc. As a result, a water-soluble lubricant was developed to replace the perfect or some of the zinc prosphate film in the world. In order to solve these problems, this study evaluated the performance of the typical water-soluble. In this study, for these requirement inquiry of two part. First, about possibility of replace zinc phosphate lubricant, quantitatively evaluation developed of water-soluble lubricant for cold forging vs zinc phosphate lubricant. Second, About optimization of coating Process use to equipment with practicable automatic coating Process. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FE code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values. By matching the cup height ratio and the punch stroke and spike height vs. punch stroke from experiment to that obtained from FE simulations, the friction factor of the lubricants was determined. Survey of comparative analysis use to SEM that sprayed lubricant surface structure of grain shape and characteristic of lubricant performance based on grain shape and deformed lubricant surface expansion. As a result, developed lubricant were found to perform comparable to or better than zinc phosphate. And thought this result, innovatively cope with generated problem of existing lubrication process.

  • Zinc phosphate coating is required in nearly all steel cold forging operations. However, the chemical byproducts of this lubricant system are difficult to dispose of and have a negative environmental impact. In order to replace zinc phosphate based lubricants partially or completely, candidate lubricant has been developed in this study. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FEM code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values.   • When a structure is made by the process of forging, it has the different mechanical properties from those it has before the process. This study is based on the crack closure phenomenon of the crack growth behavior of forged AI7050-T7452. The specimens were prepared in three kinds of forging ratio in order to find out the effects of crack closure on the forged material and compare the crack growth behavior with not-forged aluminum. COD method and strain gage method were used in measuring the crack closure stress and the results from those methods were compared each other. FEM analysis was applied to verify the effective stress intensity factor range by the superposition of the crack closure load to the crack tip. In the result of this study, the crack closure stress decreased with increasing the forging ratio due to the finer grain size and the brittle manner.

  • In the present study, direct quenching of alloyed steel after hot forging was simulated using commercial finite element program, $FORGE^{TM}$. A typical heat treatment of alloyed steels consists of quenching for hard martensite and subsequent tempering for toughness. In the practice, forgings which cool down to room temperature are heated to temperature of austenite regime. As investigated in the present study, direct quenching of hot forged stock would be beneficial in terms of energy saving. This process has already been propose and termed as ausforging or forged hardening. However, it is well known that quenching temperature would be the most critical factor to control heat treated forging properties. And it is very difficult to control quenching temperature when forged stock gets directly quenched after forging. In this study, we have calculated final forging temperature of stock. Also, quenching simulation was conducted using a series of material parameter which were also calculated using JMATpro, a commercial program for physical properties of materials.

A constant frictional stress has been assumed on the contacting surfaces Utilizing the formulated velocity field, numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth, addendum modification coefficient and friction factor, on the relative forging pressure of spur gears. As the result of numerical calculations, the relative forging pressure does not change so much against the variation of module. On the other hand, the relative forging pressure increases at the final filling stage as the addendum modification coefficient increases.
