Plate Forging Process for Near-net Shaping of Mg-alloy Sheet (마그네슘합금 판재 정밀성형을 위한 판단조 공정 연구)

  • Magnesium alloys are used in electronic devices such as laptops due to their lightweight features as well as vibration absorption and electromagnetic shielding properties. However, the precision of electronics is limited by the large number of small and precise ribs, the cost-effective manufacture of which requires appropriate technology. Plate forging is an efficient manufacturing process that can address these challenges. In this study, plate forging of magnesium alloys was investigated specifically for the fabrication of laptop cover. The plate forging process with back-pressure was used for near-net shape formation. Finite element analysis was used to select appropriate variables for back-pressure formation to generate ribs of various sizes and shapes without defects. The reliability of the analysis was verified to manufacture the prototype. The effect of back-pressure can be verified via fabrication of prototypes as well as structure and forming analysis based on finite element method. The process design factor of back-pressure increases formability without defects of under-filling and flow-through. Moreover, the tensile strength was maintained even after high temperature plate forging at 370 ℃, and the elongation was improved.

Forging process design of cup shaped large forging using finite element method (유한요소해석을 통한 컵형상 대형단조품의 성형공법 설계)

  • This research developed a new deep-bore, cup-shape, large forging process by combining die forging and free forging methods. In the proposed process, a preform for cup-shape large forging is produced by die forging, and a product with a deep bore is finally manufactured using an open die forging method, which is generally produced using a backward extrusion process. Finite element analysis results showed a higher effective strain distribution with a smaller forging load using the proposed method compared to the backward extrusion method. The production of a prototype with good internal quality using a small press capacity verified the proposed method.

The Development of Aluminum Alloy Piston for Two-Stroke Cycle Engine by Powder Forging

  • The purpose of this paper is to investigate the influences on mechanical properties of two-stroke cycle motor pistons manufactured by casting, conventional forging and powder forging, through the comparison of characteristics, merits and disadvantages of each forming technology. For each forming technology, the optimal process parameters were determined through the experiments for several conditions, and microstructure, hardness, tensile strength and elongation of pistons are compared and analyzed. In conventional forging process, material temperature was $460^{\circ}C$ and the die temperature was $210^{\circ}C$ for the Al 4032. The optimal condition was found as solution treatment under $520^{\circ}C$ for 5 hours, quenching with $23^{\circ}C$ water, and aging under $190^{\circ}C$ for 5 hours. In powder forging process, the proper composition of material was determined and optimal sintering conditions were examined. From the experiment, 1.5% of Si contents on the total weight, $580^{\circ}C$ of sintering temperature, and 25 minutes of sintering time were determined as the optimal process condition. For the optimal condition, the pistons had 76.4~78.3 [HRB] of hardness, and 500 [MPa] of tensile strength after T6 heat treatment.

  • In this paper, the six sigma scheme is employed together with the rigid-viscoplastic finite element method to obtain the optimal metal flow lines in hot press forging. In general, the six sigma process is consisted of following five steps : define, measure, analyze, improve and control. Each step Is investigated in detail to meet customer's requirements through improvement of product quality. A forging simulator, AFDEX-2D, is used for analysis of the metal flow lines of a multi-stage hot forging process under various conditions of major factors, determined at each step of the six sigma process. The analyzed results are examined in order to reveal the effects of major factors on the metal flow lines and the formed shapes. The effects are used to find an optimal process and the optimal process with die is devised and tested. The comparison between required metal flow lines and experiments shows that the approach is effective for optimal process in hot forging design considering metal flow lines.

  • The purpose of this paper is to compare the forging effects according th the shape of preforms of cup shaped powder forging product, and extend the application of powder forging technology to more complicated cup-shaped products like pistons. In order to this, preforms are provided by compacting, sintering, and machining in various shapes, then forged to final shape of products. The workability for sintered aluminium powder material is examined. Density and strain loci of forged products are compared, and the most effective shape of preform is proposed. The preform for a piston of 50mm in diameter is provided and hot forged to final product.

  • The multi-action forging process is one of developing directions of forging technologies. In this study, the multi-action die is designed and developed by the screws mechanism and the forging simulation is conducted by using plasticine to investigate the optimum conditions for the design of the screws. The results show the design variables are optimum when the diameter is 30 mm and the screw angle is $60^{\circ}$ for the upper screw rod and the outer diameter is 60 mm and the screw angle is $23.4^{\circ}$ for the lower screw tube. It makes the relative velocity between the upper punch and the die to be two to one, which is the expected condition. The material flow of the plasticine forgings is uniform. Therefore, it is feasible to use the screw set as the multi-action mechanism for controlling the movement of the multi-action forging die set.

  • The inner pulley is automobile component used as airconditioner clutch assembly. in cold forging of the inner pulley . the design conditions are the same between inner length and outer length, the uniform hardness and the no shape change in inner fillet radius due toa piercing. In industries, the design of forging processes is performed based on an experience-oriented technology, that is, designer's experiences and expensive trial and error. Using the rigid -plastic finite element simulation, we propose the optimal process conditons and design of preform or redesign of final product shape without defects prodicted by metal flow, distribution fo strain, forging load during forging processes form initial workpiece to final product.

  • Piston crown to the hot forge a unified nature of the product has a shape with multi-level step forging process, so if you are not a mechanical professional, this process could lead to a significant loss to the material. Therefore, material technology in minor terms; continue to improve the collection rate that undamaged the product material. The piston crown and the manufacturing products such as marine diesel engines are being forged to reduce costs and to improve mechanical properties. Piston crown molding is a hot forging process that works in large volume forging products. Because of the size of the hard plastic material flow process for improving the design and actual field experience through advanced plastic technology, it is important to interpret the results. Also for many experimental plastic procedures, the accumulation of results is very important.

  • The sensitivity method has been applied to find perform shape that results in the desired shape after forging. As a basic example, initial shape of specimen for the cylinder shape without barrelling after forging has been found. The method is then applied to various shapes of 3D free forging and initial shapes of the corresponding specimens after forging have been found successfully. The sensitivity method is proven to be an effective and accurate tool for the preform design.
