스프링 힘에 의한 배압부가 단조 공정의 3차원 유한요소해석 (Three-Dimensional Finite Element Analysis of Forging Processes with Back Pressure Exerted by Spring Force)

  • In this paper, back pressure forging processes of which back pressures are exerted by mechanical forces including spring reaction are simulated by three-dimensional finite element method. The basic three-dimensional approach extended from two-dimensional approach is accounted for. An axisymmetric backward and forward extrusion process having a back pressing die, which is exposed to oscillation of forming load due to variation of reduction ratios with stroke and its related frequent variation of major deforming region, is simulated by both two and three dimensional approaches to justify the presented approach by their comparison. A three-dimensional forging process having a back pressing die attached to the punch by a mechanical spring is simulated and the results are investigated to reveal accuracy of the presented approach.

  • This research describes some developments of computer-aided process planning and die design for hot forging products of H-shaped plane strain produced by the press. The system is composed of three main modules(process planning module, die design module and simulation module) which are used independently or in all. Systm capabilities include as follows: 1. In die design module, using the results of process planning module, the shape and size of bolcker and finish die in each operation are determined and the ouput id generated in graphic form for manufacturing drawing. 3. In simulation module, the flow pattern of workpiece and the load/stroke curve are approximately predicted. Design rules for process planning and die design are extracted from plasticity theories, handbooks, relevant references and empirical know-how of field experts in hot forging companies. The developed system provides poweful capabilities for process planning and die design of hot forging products.

비대칭 리브-웨브형상 열간 단조품의 변형 속도 제어 기술 (The Technology to Control the Flow Velocity of Non-Symmetric Rib-Web Shape Hot Forged Part)

  • Precision forging technology that can control flow velocity of workpiece have been developed to minimize the amounts of machining. To get the uniform rib length, flow velocity distribution is needed to be estimated and controlled. Computer-aided design is known for very effective to estimate the deformation behavior and design the die for controlling the flow velocity. In this study, die design to control the deformation velocity are investigated using the DEFORM-2D about rib-web shape parts. Also we can get uniform rib length by enforcing the back pressure at end section of rib. The applied load of back pressure farming is lower than that of conventional forging. These results are analysed and confirmed by the experiment.

냉간단조 베벨기어의 굽힘피로강도 평가 (An Evaluation of Bending Fatigue Strength for Cold Forged Bevel Gear)

  • Gears are the most commonly used parts in automotive and industrial applications. One of most common modes of gear failures is tooth breakage, which is usually produced by the bending fatigue failure. It is important to manufacture the gears which can withstand the applied stresses in view of safety and economic requirement. This paper deals with bending fatigue strength for cold forged bevel gear. Especially, to compare fatigue characteristics for manufacturing processes difference, bending fatigue tests of bevel gears made by three different processes respectively. Results indicate that the fatigue strength of bevel gear is improved by cold forging process. Intergranular fracture is found on fatigue fracture surface, and dimples are observed on final fracture surface. The fatigue failure cannot be considered as a deterministic quantity, but must be characterized statistically. This study proposes a method to estimate bending fatigue lift of the bevel gear using the probability-load-life and Weibull analysis.

  • A new KAVF(kinematically-admissible velocity field) is proposed to determine the forming load, the average extruded length and the flow pattern is the extrusion/forging process of polygonal headed bars. Experiments are carried out with lead billets at room temperature using regular polygonal shaped punches. The theoretical predictions of the forming load and the average extruded length are in good agreement with the experimental results.

  • SPR(Self-piercing rivet)은 판재 접합법으로서 스틸과 알루미늄 합금 등의 이종재료 접합에 사용되고 있다. 접합 공정은 피어싱을 포함한 소성변형이 함께 이루어진다. 프레스에서 펀치의 아래에 있는 리벳은 상부판재를 피어싱하고 하부 판재와 기계적으로 맞물리며 소성변형되어 결합된다. 본 논문에서는 SPR을 제작하기 위한 단조공정을 설계하였고, 이를 위하여 상용 유한요소해석 코드인 DEFORM-2D를 이용하여 해석하였다. 리벳 제작을 위한 단조공정의 설계에서 공정 순서, 성형성, 단조하중, 응력과 변형률 분포 등을 조사하였다. 또한 시뮬레이션 결과를 통하여 적합한 단조공정을 설계하였다. 설계된 공정은 업세팅, 헤드부 성형, 후방압출, 두 번째 챔퍼링의 네 단계로 구성된다. 그리고 단조공정에 대한 시뮬레이션 결과는 같은 조건을 적용한 실험 결과를 통하여 검증하였다.

열간단조 플랜지 금형의 형상에 따른 충전 및 응력해석 (Analysis of Filling and Stresses in the Hot Forging Process Depending on Flange Die Shapes)

  • 표면의 균열, 겹침결함, 금형의 코너반경이 작아 재료의 유동성이 낮을 때 발생하는 콜드셧, 부분충진등의 단조결함이 없는 자동차용 단조 플랜지를 생산하기 위해서 열전달, 단류선 흐름, 응력분포를 고려하여 형단조 공정과 금형에 대한 해석을 수행하였다. 축박기(up-set) 단조, 예비성형, 최종성형, 단조압력으로 구성된 단조과정은 유한요소법으로 해석되었다. 예비성형과 상하 금형의 높이비율이 단조공정과 금형에 미치는 영향을 평가하여 예비금형의 각 $10^{\circ}$와 최종 금형의 상하비율 1.5:1이 단조결함이 없는 결과를 나타내었다. 이를 반영한 새로 설계된 금형은 재료강도, 완전충진, 하중한계 13,000 KN 이라는 공정변수를 모두 만족시켰다. 이론 입증을 위해서 개선된 금형과 플랜지가 제작되었으며, 단조결함이 발견되지 않았다.

Inconel 706의 열간단조 공정 중 재가열과 변형양에 따른 결정립 미세화에 대한 분석 (Analysis of Microstructural Refinement for Inconel 706 during Hot Forging Process through Reheating and Strain)

  • To reduce the forming load due to the temperature drop, during the hot forging process, a reheating hot forging process design is required that to repeat heating and forging. However, if the critical strain required for recrystallization is not induced during forging and grain growth becomes dominant due to the reduction in dislocation density due to repeated heating, the mechanical properties may deteriorate. Therefore, in this study, Inconel 706 alloy was applied, and the grain refinement behavior was comparatively analyzed according to the number of reheating times and effective strain during reheating hot forging process. Reheating was carried out with a total compression rate of 40% up to 4 times. The Inconel 706 compression test specimens heated once showed finer grains as the effective strain increased due to the dynamic recrystallization phenomenon. However, as the number of heating increases, grain refinement was observed even in a low effective strain distribution of 0.43 due to static recrystallization during reheating. Moreover, grain growth occurs at a relatively low effective strain of 0.43 when the number of reheating is four or more. Therefore, it was effective to apply an effective strain of 0.43 or more during hot forging to Inconel 706 in order to induce crystallization through grain refinement and improve the properties of forged products. In addition, we could notice that up to three reheating times condition was appropriate to prevent grain growth and maintain fine grain size.

세라믹 인서트를 이용한 단조 금형설계 (Forging Die Design using Ceramic Insert)

  • The use of ceramic inserts in steel forging tools offers significant technical and economic advantages over other materi-als of manufacture. These potential benefits can however only be realised by optimal design of the tools so that the ceramic insert are not subjected to stresses that led to their premature failure. In this paper the data on loading of the tools is determined from a commercial forging simulation package as the contact stress distribution on the die-workpiece interface and as temperature distributions in the die. This data can be processed as load input data for a finite-element die-stress analysis. Process simulation and stress analysis are thus combined during the design and a data exchange program has been developed that enables optimal design of the dies taking into account the elastic detections generated in shrink fitting the die inserts and that caused by the stresses generated in the forging process. The stress analysis of the dies is used to determine the stress conditions on the ceramic insert by considering contact and interference effects under both mechanical and thermal loads. Simulation results have been validated as a result of experimental investigation. Laboratory tests on ceramic insert dies have verified the superior performance of the Zirconia and Silicon Nitride ceramic insert in order to prolong maintenance life.

힘평형법을 이용한 V-형다이 평면변형 자유형 단조공정의 초기변형 해석 (The Incipient Deformation Analysis for Plane Strain Open-Die Forging Processes with V-shaped Dies Using the Force Balance Method)

  • Force balance method is employed to predict forging information such as forging load, tool pressure and normal stress at the surface of tangential velocity discontinuity. The incipient stages of deformation for the plane strain forging of rectangular billets in V-shaped dies of different semi-angles are analysed. To construct an approximate model for the analysis of deformation by the force balance method in the incipient deformation stages, slip-line field is used. When the deformation mode by slip-line method is the same as that by force balance method, the slip-line method and the force balance method give identical solutions. The effects of die angle, coefficient of friction, billet geometries and deforma- tion characteristics are also investigated. In order to verify the validity of force balance analysis, the rigid-plastic finite element simulation for the various forgig parameters are performed and performed and find to be in good agreement.
